Is she still running? I inherited a 2005 Sportsman 400 that was not maintained well when it came to fluid changes and run deep in water and mud. I am going to tear it down and check everything before hitting any trails. I figure as long as it is apart, I will bore it out and lengthen the stroke. I am looking at different piston options out there to put together a big bore stroker build using the spare 500 HO cylinder, Cam Shaft and Rockers I have on hand.
I have seen some others on forums mention using The 100mm piston from a honda xr650 or an aftermarket one for the same xr650 with increased compression, so that looks like a promising combo to me. There appears t be plenty of meat in the cylinder to fit it and not lose any reliability.
Just wondering what your experience has been on the 400 crank and connecting rod. I'm just trying to decide if I want to go to the trouble of splitting the case and sourcing a 500ho counterbalancer and connecting rod to press into the crankshaft or if the 400 bottom end is holding up well for you, just do the top end.
I have a 40mm mikuni cv off that same sportsman 500ho the cylinder and camshaft were pulled from when that atv had an 800 twin swapped into it. I also have a bunch of main and pilot jets to mess around with tuning the larger bore carb for whatever set up I end up with I never fell in love with the 800. I prefer the grunt of the singles and figure I should easily be able to put together a 600-700cc stroker that will blow away any bolt on modded heavy 800 twin sportsman. Especially off the line and through the mid range power and.

Yes, it's still going strong. I use it mostly for farm type work, pulling trailers around the yard, and hunting.
I'm not sure on the over bore aspect and how it would hold up against overheating. I would confidently say that the lower end will handle it. I'd expect that eventually, with pushing the bore even larger, some balancing would be needed on the crank.
Does it have more power? If you’re running the 400 carb did you have to re jet
Definitely more in the low end. Top end is pretty similar to before. I imagine if I tried to run the 500 carb it would help all throughout.
I did re-jet the carb, not sure on the size of the new main jet. It was left over from another sportsman 500 carb that I had worked on.
Bad Advice Garage I just ordered the same cylinder kit you got with a 500ho carb and intake boots. All cheap stuff off amazon as well. We’ll see how it goes. I overheated my 400 I got for $200 for six hours straight pretty much due to a bad radiator cap in the middle of nowhere. Still runs but Now she’s a bit tired.
@@brad8665 it is extremely cheap and I run mine about 3 times a week doing chores around the house. The wife takes it on day long trail rides and it's survived a deer season with this kit on it. Great bang for the buck. Don't forget the coolant elbow for the 500 cylinder. That piece won't interchange between the different jugs.

Great! Used it for the past 3 days pulling a 10 foot trailer doing landscaping on my property. No complaints here!
