Disco 1 owner, here. Was shocked to find RH boot floor panel an EXACT fit to the peripheral panels. DDS (I think) from Island 4x4. Concentrating on the boot area but all my door bottoms are a bit ugly. I'd like to see your technique for sorting alum over steel frame repairs.
What ever you do for living, stop it and go on with the stuff you do on youtoube!!! Not a Land Rover fan then?? :o) That's actually quite a good door frame, most are far worse. As for the fit of the repair section? To be expected I'm afraid.... Defender doors are stupid money, even for rusty examples and the design isn't exactly good. I abandoned my rotten Defender doors, bought a pair of original but rotten at the bottom, series 3 doors, took the skins off, repaired the frames, blasted and galvanised, refitted the skins. A pair of military aluminium door tops and now I have Land Rover doors like they should be, sliding windows, non of that stupid door card and wind up window nonsense ... A time consuming job though, to make everything fit as it should and look right, would be tricky to justify for a paying customer. Easier to just slap on some bodge and say 'it's just a Land Rover....'
Wow, you really went to town sorting your doors! Nice 👌 I'm not a fan of landrover engineering but part of me does like them. A customer of mine drove his series 3 landrover to Turkey and back, I envy the adventure but to do it in a series 3? He's got some guts.
yes, it is a terrible part, next time I will be making my own. Don't think there is an alternative. I don't understand how company's can sell such bad parts
That's something you'd take on if you loose a bet i think. But on the up side, it makes you a better person at your job.

Are you're doors aluminium skin ? I resprayed some disco 2 doors and the skin was steel on those.
