Just an FYI for anyone attempting this - leave the existing bumper foam pieces in place and then shave down your noodle with a stanley knife until the bumper sits on snugly. It'll turn out even better and last a lot longer ✌
If I had a choice of cleaning the engine bay, fixing a sagging front bar, giving the car a good clean, making a fake tissue box etc; or doing the clutch, I know what I'd pick. Keep driving it till it fails, then drive it home (yes, drive it home) and deal with it then.
Unclip either side before removing the two bolts behind the grill it's far easier that way - and there's no need to unscrew the tray underneath. The bumper will pull forward and down enough for you to get in there and do this, and or change headlights or install the bumper lights.
The care you take when removing panels & covers etc is admirable. Nothing worse than snapping brittle plastic clips, especially on sensors. One of the best things I ever did was have my extractors ceramic coated. The underbonnet heat is reduced by 50% & combined with a quality plastic protector, my old engine plastics and rubbers are still serviceable.
The polystyrene is additional rigidity in the event of a crash. It compresses and absorbs some of the energy but also helps to keep the shape of the bumper if you hit a pedestrian.
Tell you what, they pretty much fell off the bar by themselves and the polystyrene itself was flimsy. I don't think they'd be providing any sort of rigidity whatsoever.
@@schmoosmith yup I'd say so. The foam pieces looked to be there purely to help the bumper rest on top of the crash bar, so in that case the pool noodle does it better. If the foam wrapped down in front of the crash bar it'd be a different story, but it didn't so we should be all good.
For the record it is polyurethane not polystyrene, polystyrene is very flammable and turns to napalm if you mix with gasoline where as polyurethane is inert to gasoline and is non flammable :)
That's a clever fix. The huge gap between the top of the grille and the bonnet always looked annoying but I thought it was just the way they fitted. I think a lot of BA Falcons have it and now everyone can fix it. Excellent.
It's a common problem of Holdens & Fords of that era. Adding a thick or extra washers helps as well. In regards to your foglights, use a plastic flexible, split conduit fitting around the cables to protect them from the elements. After a good long while exposed the plastic insulation around the cable goes hard & then splits so if you're driving in the wet it can cause a short. Sean, you'll have to do the noodle fix on your other Fords as well lol.
I don't think you realise how blessed you were being able to easily unscrew the black plastic phillips head screws out of the clip base. Go buy a lottery ticket asap
Interesting fix. Tempted to do the same to my BA but too lazy. Just a quick note about the 2 foam absorbers on the cover/under the headlamps. They are genuine factory fit on BA XR's. Ford ditched them for BF. And surprisingly not cheap. They go for $170 to $200ish each new!! So yeah, keep them somewhere safe
You can get a 10 times better outcome if you dont buy the pool noodle and just get the foam thats already on the bumper and zip tie it on the same place you put the noodle nice and high. Makes the car look like factory again. I dont know why people dont just do that. Took me 15 minutes. To extend on this. The bumper normally doesnt sag over time, it usually only starts saggig after the bumper is removed for a first time, this happens when people replace their headlights.
Just a little tip, if you own a BF falcon as opposed to a BA you will need to remove the licence plate too as there is 2 bolts underneath it that also attach the front bar

@@MotoringBoxTV no worries mate, been a bit of a challenge getting mine sorted out but my ghia is getting there. My boot lid has some rust coming through the paint so I have to get another one from a wrecker panel beater doesn't think I should restore it just move the spoiler to another boot lid call it a day. Other than that it runs good just needs the booster and master brake cylinder to fix up the brakes. Not cheap those master cylinders.
You could probably use a more dense rubber from some place like Clark Rubber, but even if you had to rinse and repeat every now and then just using your noodle, this mod is great!
WOW, thank you for this. My American Ford Crown Victoria, like most of these older Fords, suffers from bumper droop...though in most cases it's the rear bumper that droops or sags. Considering how widespread this "problem" is, most owners have elected to live with it...because you can't see it quite as often as you would if it was the front bumper, I guess? I can't wait to see if this will work on my car, though as it is so old and not a special model like your Falcon it better be as easy or even easier than the procedure shown here. I guess it depends on what sort of structure sits directly behind your rear bumper. If the pool noodle doesn't help, maybe you can take a look at it and come up with a slightly different solution 👍
Nice video. For anyone who owns a B series FPV thee is an additional large bolt that is located beneath the front number plate and is only accessible with the number plate removed. Another minor difference is that the FPV bumpers are a one piece unit, so the upper grill section does not separate from the main number as shown in this video. All FPV falcons were delivered from the Ford assembly plant to the FPV factory as XR spec, so it is likely that the provision is in place for the large bolt described above and that fitting this missing bolt would likely reduce the sag of the bumper.
An excellent mod, I need to do something similar to my AU, but I think it will rely too much of the top edge of the bumper, hence eventually bending it out of shape. I'll have to do something to the original central pin mount.
I did a do it yourself door trim fix today, I broken off the handle. Cable tied the window up down to the hole and made more knee room between the steering wheel and door.
Oh man.. I loved the polystyrene Ford DIY inserts lmao ! That must have been an "oh shit" moment when all the XR6's bumpers started to sag and everyone was returning them for warranty work. I bet the Ford design team had a few good laughs at that when they gave the go ahead. I didn't think there was much of a sag until you showed the before and after images. I'll have to go and look at mine tomorrow too see if I have it. Oh and if you want to make a video about fixing some other BA XR6T common issues but yours doesn't have them.. I'll donate mine for a video ha !
Slightly different situation with gaps forming in the AU XR series. Big problem in car parks where you park "nose in" you don't notice when the car goes in smoothly, but when you try to reverse out the bumper gets caught on those horrible concrete "stoppers' which seem to come in a variety of different heights. And it's not so easy to fix the damage because these stinking barriers cause distortion of the bumper in some cases. So the best way is to reverse in to a parking spot , but sometimes you forget. You see this happening a lot and not only with Fords, it's little wonder why so many people are switching to SUV's !!!
Excellent fix/hack & actually may be applicable to other cars/models across the board ... Some ex Ford engineer/designer that helped with the falcon just went WTF? ... Our $100 million plus R&D couldn't even come up with that cheap fix for the Falcon ...

Hmm. I have one of those Corollas and mine does sag, however the whole bumper is kind of bent down sort of hanging off the top of itself. Might have to pull it off and see if there's a good spot to shove something to help boost it back up, but might also have to heat gun the top edge to straighten that back up too.

@@Noelly1980 i know i wish I could get a boot lid remade that won't rust like the stock ones with the spoilers seem to do for now I've just sealed where the spoiler screws are to stop water getting in the boot the boot luckily had fish oil coating to protect against rust previous owner did it. It was the immaculate interior that sold it though leather seats with no rips or tears. Clean engine bay and sick exaust sound for stock. 138000 km. Now I just have to get 2 rear tyres for it as the ones I have are warn out lol. No burn outs either :)
Great work mate! I have the same bloody problem with my XR6 Turbo, does my head in... I also really wish that the upper grille on the BA BF XR's were designed like the FG's, as I feel the overall look is cleaner and meaner. Plus the last guy I bought it off swapped out the factory painted grille for a plain unpainted black one 😒 try finding a replacement grille in BREEZE colour 😳 anyway mate I'll stop noodling around, awesome video, I'm hanging for the next one !
I did this today to my BF and am happy with the result. Also changed the headlights while the bumper was off. I will say, the plastic clips were a pain to get out and turned out my BF bumper wasn’t a genuine Ford one. My biggest problem was that my BF had a different white crush guard so the noodle didn’t go on like in your video. I made it work though. The gaps now look amazing. Thanks for your great videos. I'd like to add at the 3:30 mark, on (genuine) FPV models of BA/BF such as GT, GT-P and F6, you will also need to remove the number plate as these FPV cars have an additional 2 screws set deep in holes behind the number plate, that screw the bumper directly to the front of the car.
There's a caveat with this though. If you have nay work done on the front of the engine, I had a new radiator put in, and you/ mechanic leans on the front bar the noodle will collapse and the bar will sink again. I haven't had the time to explore the possibility of finding a rubber tube the same diameter as a noodle but with less give. That and if the bumper side brackets are worn the bar can move out of place again.
The noodle is pretty resilient and hard - I don't think anything like that will bother it. The only thing I'm worried about is whether prolonged pressure would gradually bend the noodle out of shape, and whether heat would contribute to that. Stay tuned for the next issue of Noodle News.
@@MotoringBoxTV that sounded like something your dad would say. Trust me sonny boy! If you have an email address I can show you the before and after noodle and also after the sustained pressure of someone's knees and body weight leaning against the bar for a couple of hours. I use the noodles along a lower beam of my shed to stop doors opening onto the metal and you can quite easily dent the foam with a good hit. You definitely have a point with the heat. Probably even worse for us further north. Keep up the great content 👍

You were fortunate, normally when you attempt the re attach the bumper sides the clips break.
The way i did it was push the bumper reinforcement up and redrill the holes no pool noodles needed
About to try this, but be aware that my BF II also had two 10mm bolts behind the licence plate.
What a great simple fix. Unfortunately I sold my BA a fortnight ago but that gap above the grill and below the headlights always annoyed me.
Loving the Ba falcon content, I just bought a ba mk2 Xr8 ute that had a similar problem and with your help I fixed it right up.

I will say, the plastic clips were a pain to get out and turned out my BF bumper wasn’t a genuine Ford one. My biggest problem was that my BF had a different white crush guard so the noodle didn’t go on like in your video. I made it work though.

I'd like to add at the 3:30 mark, on (genuine) FPV models of BA/BF such as GT, GT-P and F6, you will also need to remove the number plate as these FPV cars have an additional 2 screws set deep in holes behind the number plate, that screw the bumper directly to the front of the car.

There's a caveat with this though. If you have nay work done on the front of the engine, I had a new radiator put in, and you/ mechanic leans on the front bar the noodle will collapse and the bar will sink again. I haven't had the time to explore the possibility of finding a rubber tube the same diameter as a noodle but with less give. That and if the bumper side brackets are worn the bar can move out of place again.
The noodle is pretty resilient and hard - I don't think anything like that will bother it. The only thing I'm worried about is whether prolonged pressure would gradually bend the noodle out of shape, and whether heat would contribute to that. Stay tuned for the next issue of Noodle News.

@@MotoringBoxTV that sounded like something your dad would say. Trust me sonny boy! If you have an email address I can show you the before and after noodle and also after the sustained pressure of someone's knees and body weight leaning against the bar for a couple of hours. I use the noodles along a lower beam of my shed to stop doors opening onto the metal and you can quite easily dent the foam with a good hit. You definitely have a point with the heat. Probably even worse for us further north. Keep up the great content 👍

@@MotoringBoxTV That's if mine has it! Mines a very early 03 BA XR6. I wonder if ford added those pieces in shortly after
