Job well done, this is what you should expect when you go to a professional with the tooling and skills (lots of good tooling here!). Now the video: I just watched a bunch of yours in a row. I am very impressed by the quality of the image (focus, angle, lighting), the fact that you don't talk, and compact all the steps clearly, all that within a very short and watchable amount of time. Congratulations!!!

Paul X: Since you did not reply. I used a conventional mill to make a new throttle shaft from 5/16" rod for my 2003 Fatboy HD 27603-01 throttle body. It was challenging using manual controls but I was successful. Cutting channels for E-clips was difficult, wish I had a small lathe.

Nice job! I suspect the damage occurred from someone attempting to slow the idle speed below factory spec. This was often done on carburetor models because many drivers like that 'nostalgic' Harley sound (although not advised). Can't do that on an EFI system by simply backing off the 'throttle stop screw' because idle speed is controlled in the MAP. Backing out the throttle stop screw would cause the throttle plate to bind in the throttle body, placing excessive stress on the throttle shaft as seen here.

Superb work. Is there no chance of making a batch for sale? This is not an uncommon problem, and as these bikes get older it will be worse.

Very nicely done. I am always amazed at what people can do with the proper skills and tools. You use them both very well. And thank you for taking the time to make this video!

I’m amazed the spindle didn’t distort when you removed so much metal from one side.

For such precision work you must have cutting machines and operating skills. I also had to learn how to use a large milling machine to make faces and holes for the new generation four - stroke engine head. I already have patent PL - No. 170155, later it was extended before Notary Public. Channels and sockets were made in a shipyard on a special drilling and milling machine. Greetings :).

Absolutely brilliant work skills with your fix.
I just hope you are enjoying the fruits of your labour on the open roads.
I don't and will not be able to have a workshop like you have access to.
Out here in the out back of Australia there is nothing that a bit of fencing wire cannot do, held on my exhaust pipe on to get home (it was a Triumph 650 in those days).

Excellent work. As a fastener, I would have placed 2 bronze screws, not glued, but riveted. This is how old cars came to carburettors. Another thing that I see wrong is that these screws protrude a lot and cause turbulence to the passage of air to the cylinders. (I'm using a google translator) Sorry if you don't understand what I want to explain. Greetings from Argentina.

@@PaulXchannel well you did an outstanding job. Too bad you didn't make a few extra shafts. Those things fail and Harley gives people a hard time getting replacements. I would buy five of them myself just to have to replace mine right off the bat with the other four held in reserve to help out other XR riders on the XR forum that might need one at some point. The thought of one of those screws getting sucked into my engine after the Stage III work I had done to it makes me sick thinking about it.
      Consummate skills!
