Fantastically helpful video. This was rhe only reference I could find referring to the EGR cooler problem blocking the lower fixing - disappointingly incl Haynes manual. Just to note that I removed the throttle body, not the EGR valve to get access to the 2 bracket bolts, although had to also loosen pipe between valve and cooler. Thanks for the attention. 👍

Did this job today. I have never used 4 hours to replace a therostat before- Thank god i'm selling the car this summer. To gain easy access to the second screw on the egr cooler: Remove the throttle body and disconnect the breather hose from the valve cover. Unclip the rail pressure sensor connector and slide the breather pipe out from the innlet.
just took me under a hour and have never done it before that was on the dth 1.9 good tip if you have a known good new thermostat, most of my time on things like this is usually taken by those stupid clips they use insead of jubilee clips. Well in this instance just snap the plastic hose nipples and that just leaves a small one with differtent clip and also the large easy to reach one. just snap all 3 then pull off the small one then just use a screwdriver at the bottom of the sensor plug to help remove carefully two bolts later your out! done in less than hour could have been less if done before
Excelant video, much better than the Hayne manual. About 5.5 hours for me on a Vectra. Engine up to temp in 1 mile now. Expecting 60mpg out of it now.....
I didn't take off the egr valve, but the mirror housing for the fine fixing screws to the control unit under the thermostat housing and moved it backwards and loosened. lower screw for the thermostat housing, a release and doing so much work on the TDH engine (150 hp) for and changing the thermostat housing
its a hard job but you can do it at home it takes about 4-5 hours the hardest part is to find the second screw on the erg cooler. but great vid it helped me a lot ;)
Hi, thanks for this but I don't understand the difficulty at taking the bottom bolt out @ 2:03 the rod/bolt yellow arrow that is also attached to the oil cooler. When I removed it from breakers yard I slipped a 13 ml spanner on the bolt and it undid easily. Please let me know if I'm missing something and once again thank you for your time and effort making these videos they go much appreciated
The bolt wasn't difficult to get out, although more awkward to put back - I didn't bother - the problem was locating what to remove due to lack of visibility, esp until throttle body etc was removed

You could have cut off this screw, so that it would be easier to remove the stat next time. The stat sits firmly without it.
I have just shorten it a bit, but next time, believe me, I will cut it! 😀
I dropped the bottom bolt down the back of the engine - it's still there, and cooler's still secure, so will be less to undo next time!

At 1:46 the outlet/clamp marked as No. 3, what does that lead to? The plastic clamp in the shot is what has sheared and needs replacing.
