Yamaha XJ600 Diversion / Seca 2 - Clutch Rattle / Engine noise fix.

    The Yamaha XJ600 Diversions / Seca 2 can suffer an annoying rattle, one of the causes of this rattle, is well documented on the xjrider.com forum along with a recommended fix. You commonly hear that the noise is caused by clutch rattle but that's not entirely accurate. There are four causes of that noise heard at idle and oil pump drive gear noise is at the bottom:
    Carb synchronization - this has to be spot on or it makes noise as the pistons/crankshaft have force applied differently.
    Carburetor pilot screws mis-adjusted - this causes each cylinder to fire differently and results in noise at idle, similarly to carb synchronization.
    Gearbox wear - as the shift forks and the gear teeth wear, the tolerances increase. This allows the shift forks, synchronizers and gears to move around as the engine idles (albeit a small bit) resulting in noise.
    Oil pump drive gear - you already went after that.
    Start with a very thorough and accurate synchronization of the carbs, then set the pilot screws consistently, then change the oil to a heavier weight (temperature appropriate, of course) and see how your idle sounds.
    This video shows the steps highlighted in the guide on the xjrider.com forum. If attempting this fix yourself, the risk and the potential damage that can be done is yours, and yours alone. I made this video to show the steps involved, and whilst not complicated or hard to achieve, could have adverse affects, I'm not a mechanic and am not pretending to be, but am happy to video what I did to resolve this issue. If you are going to attempt this yourself, make sure you watch the video all the way through first, and look at the guide on the xjrider.com forum as well, there are specific tools needed to complete the job, so make sure you have everything prior to starting.     Forgot to tell people to unlock TAB washer and didn't show doing it up either. If you're going to instruct you must not leave things out as you can't assume people know how to do these things or how important that TAB washer is... Naming of tools - 'snap ring remover' - changes to correct Circlip pliers.

    I bought a 1995 seca in 1999 it had 10k miles .It has 55k on it now it has rattled every since i bought it .I have always thought the clutch was about to go out .I bought a new clutch a week after i bought my bike have been waiting till it died to replace .Thanks to you i now know how to repair my old girl .Maybe i will put the new clutch in while im at it .Many thanks

    Why did you use a split pin and 3mm Allen key to cure the clutch problem ? Could you not have measured the dimensions of what the pin size would be and cut down and use an old drill bit instead ?

    Thanks! I had all the problems in my clutch pack. That metal pin was loose and also the nut at the beside the clutch pack was handloose. Altough there was a lock plate under it. I made a pin out from cobolt drill pit and fitted it in with some loctite. Now the only sound from my clutch is old plates. 8 + 8 plates and all of them weared off some much from both sides, so that's the sound.

    It's easier to use a 5.5mm drill bit, and cut your new pin from the end of it. Works a treat.

    Thanks for your response g t. I have fixed half a dozen early divvy's in my time and it's always the same carb problem. This pin is case hardened to 80 rockwell ( to put that into perspective a cobalt drill bit is hardened to 42 rockwell) and it does not wear. If you can't tune it out with a carb balance it's because a pilot jet is blocked. its all over the Internet forums about replacing this pin. Please try a carb balance. kind regards jeff.

      So if I understand, we just have to make sure everything is ok with the carbs and the sound will disappears ?
      Is the play between the pin and the hole normal, and it's the uneven firing due to bad carb sync which causes this rattle ? Or do the uneven firing causes vibrations which cause a wear of something which cause the rattle ?

    It's not the hole that wears its the other end of the pin where it drives the oil pump gear that causes the rattles because of uneven firing.. This only happens up to about 2000 rpm after which the carb slides start to lift and take over the fueling from the pilot jets. you will notice the bike runs without fault when on the power and then nocks and rattles like a pig on idle. try it...

      i have this problem, when i press the clutch, it stops, the noise also comes from the clutch area of the engine, is it achiavable for someone who doesnt understand about engines, to fix it using this vídeo? also, will it be harmfull to keep riding the bike without fixing? apreciate the help

      GTs Garage It was my Daughters new room mate, I was in Chicago helping her move and her new room mate had this Pitbull\Boxer mix dog that is about 1 to 2 years old. Anyway just out of no where it decided to try and rip my face off. Still don't know why everyone said it is a friendly dog.. Not too friendly to me.. :)

    i would say the play between the pin and the oil pump drive cog is designed, otherwise the drive connection to the oil pump is very harsh, in the same way there must be some slack in the drive chain to avoid damaging the gear box. the rattle is due to carb imbalance, as it induces a slight oscillation which causes a wobble which makes the rattle. i think over time this 'fix' may damage the oil pump. it would be better to first overhaul the carbs particularly the idle jets, and balance the carbs, before assuming its the oil pump cog drive pin which is the problem. IE the pin makes the noise, which is the symptom, but it is not the cause.

    This clutch rattle is caused by out of balanced carbs. This causes uneven firing of the cylinders at idle which in turn causes the clutch basket to oscillate and make that pin rattle. This is a common fault on air cooled 4 cylinder bike engines of this era. try it .

      Jeffery Danton sounds right. However, it's not common I get the urge to make the carb balance spot-on, when as we all know this bike is not a machine we buy to blow off a 4-valves per cylinder rival for example. I made a list of the cars it still beats 0-60mph incidentally, it includes the Porsche Cayman S and the Aston Martin Vantage of James Bond fame. Could be very tempted to address this symptom, instead of taking it the carbs need balanced every time I hear it? The hardness of the dowel pin is the issue though you mention in another post - would prefer this pin neither shatters nor bends to snap under work-hardening, nor shears if too soft, that's more worrying I guess, but the fact GTs used a spring-rated material for the covering of the hex key, probably deals with the hardness issue? Good vid, beats wordy explanation.

    If you put a thin strip of electrical tape between the inner gear circle and the surface that it sits on it will wedge the gear and stop the rattle. Then you dont have to mess about driving an IKEA Allen key into your clutch basket.

    The spacer between the basket and inner clutch hub you said is camberd and must go back in a the same way it came out. Mine was already out so how do I tell the correct way it goes back in and what are the consequences of it being wrong

      Hi did u find out which way this washer goes in after, im slowly restoring an old divy and in process of changing clutch, mine also was already out, vids on utube contradict themeselves with some saying camber inwards and some saying camber outwards

      Don't have to it's normal and does not effect the bike at all just the noise is bothersome but it's only at low idle so I live with it

    I have a clutch rattle on my XJ600 51j "pre divi" , disapears when you pull the clutch lever. Could this be the problem on my bike aswell?

    Thank you for this video. I will try this fix myself on my own XJ600 which has the same clutch rattle. The Motorcycle service shop that I took mine to, told me that that engine does suffer from clutch rattle and that it is something specifically to do with the clutch basket, so you have confirmed that they were right. Thanks again for taking the time to do this video.
    Will sorting out this rattle issue have any impact on the "clunkiness" of my gearbox?

      No worries mate. I haven't done mine yet, but will do soon. I'm just a bit worried about getting a wider dowel to fit the clutch basket. Thinking about it some more though, I very much doubt it will make any difference to my gearbox. These gearboxes are naturally a bit "agricultural" anyway, after all they aren't a sports box designed for race changes. I tend to be quite lazy with my gear changes anyway, and I think that emphasizes the clunkiness of it, especially in 1st to 2nd.
      So going back to drifting in your new wider dowel, how best to reem out the clutch basket to fit the wider dowel, if you don't have a pillar drill ect?? Thanks.

      Hi Mike, you don't make any changes to the existing basket, dowel that causes the rattle is to loose, all you are doing is putting a thicker dowel in to the same hole. Have a look on the www.xjrider.com boards and you can see a picture by picture guide on dong the adjustment.

    I'm wondering if this is my issues,I have a 2008 Hyosung GT650 and it rattle badly,if you pull the clutch it goes away,I bought new clutch plates and basket but haven't installed them yet,watching this video I'm now rethinking 🤔

    How much bigger in diameter should the homemade pin be please
    Looking at the new pin installed it looks like it isnt possible for it to fall out
    Or as a precaution is it advisable to lock tight it in place

    Thanks for the video! Question about the thrust washer. The washer came away with the basket without problems but when putting it back I note that although it's splined and slides over the shaft pushing it all the way to the back there is a none-splined section where the thrust washer can spin freely. Is this normal or has a previous owner somehow installed the shaft incorrectly?

    Hi there, great video. I have limited mechanical knowledge but by following this video I was able to dismantle my clutch quite easily. I ordered a brand new replacement dowel but it is exactly the same size as the old one and it still allows the cog to move or rattle. I was wondering if the cog is actually supposed to move. I would appreciate your thoughts on this before I make a tighter fitting dowel.

      there is supposed to be some play to protect the oil pump from damage. you would be far better off overhauling your carbs and balancing them.

    I've got clutch chatter on my husqavana fc 450 motocross 150 hours on it ..in neutral with the lever out that's the clutch engaged .. it's chatering ..pull the clutch in to the handlebar and the noise goes away I would only have one big gear on the back of my main clutch houseing around 150 mm diameter that comes in contact with a smaller 50 mm gear that's on my crankshaft ..would my chatter be the backlash in those gears ..my new 450 has no noise yet but I can here it getting louder after every 20 hrs

    Good but he just glossed over the correct replacement of the cover. The lever needs to be in the right position and you need to show how the dowel with the teeth needs to be properly inserted into the plate and and the cover pulled in while putting on the cover

    I wonder if that's the same rattle I have on my Divvy 9!? 🤔... at idle, as soon revs go go slightly up, the noise is gone....!? 🤔... but saying that, all engine noises I hear on you tube, they all the same!?, unless they all have the same problem... Or its just all engine noise natural!? 🤔... Still going 5 years on, so not that worried, but interested....after watching video.... Video 📹

      more likely your carbs need balancing. better to overhaul carbs and get balanced before attempting this.

      Hi Maxc, to be honest I don't know why the guide used the allen key and spring, but the guys on the forum have used it and there no reports of it not being a long term solution. There are also another couple of posts from other people below that suggest other solutions. Worth taking a look and checking them out before starting the process. The forum I use is the xjrider forum, can thoroughly recommend it.

    What age is the bike you are working on?
    What are the sacrificial parts if any... springs, plates, tab washer & Dowel (on this bike)?

      +JamUltra Hi, The bike is a 1992 Yamaha Diversion. If the springs are within tolerance and the clutch basket isn't damaged then the only bit that may need replacing is the gasket. A new one of those is about £25.

      +JamUltra To be honest I couldn't say for sure, but everything I read says it is a common issue across the Diversion range. To your earlier comment, I forgot to say there is a tabbed washer beneath the boss nut that you should replace, as once you have folded the tabs over once they are weakened, that comes straight from the manual.       What have you tried so far, how familiar are you with the workings of the clutch? When you pull the clutch lever, does the clutch rod rotate? Would start at the clutch cable before opening anything else. The link is to a video of a guy replacing his Yamaha Thundercat clutch, should be close enough for you to tight and adjust yours and eliminate it as the potential cause. Let me know how you get on.

    ive got a geabox knock in all gears mainly noticeable in second gear 4,500 rev second gear cant work out wats wrong

      +Cameron adam Hi Cameron, I am assuming you have an XJ600, if not the forum I am going to suggest would be fairly useless :) These engine tend to be noisy for a number of reasons, and the solutions are sometimes only found through a process of elimination. Are you able to hear the noise with just the engine running, if possible make a recording of the noise, upload to TH-cam, then create an account on xjrider.com and post a question with a link to the video. Someone will certainly have an idea on the best place to start looking and could shorten the list of things to check (save you money) Good luck fella

      +Mike Polzin Mike, as far as I know the rattling wouldn't cause the oil sensor to come on, and nothing I have read would suggest it would be the cause. You would need to have a look at that separately.

    My XJ has started making a very strange whirring sound now, in addition to my clutch rattle. It all coincided with me putting my single can Remus exhaust back on it, and having the chain adjusted. It all seemed to start from then. I know what I suspect to be the problem, but do you know if the XJ600 is prone to anything nasty at around 34k miles?

      i know this is an old comment, but there is probably not enough slack in the drive chain and the noise is the gearbox. its nothing to do with the exhaust.

      @@Gruxxan I don't have my XJ anymore, sold it on a couple of years ago, but the problem turned out to be the final drive output shaft bearing.
      Just replying now in case someone else having the same problem reads this.

      @@drewerz01 thanks for replying. yes that would be caused by an overtightened drive chain. just not enough slack, the chain pulls on the output shaft when the rear suspension is in compression.

      +GTs Garage sweet thanks for replying man I got all my parts to redo my carb got my new exhaust on .. I got new car boots and air cleaner joint s .. just waiting for the parts and we'll see what happens .. my compress was 150 across the bord @ 20.000 miles so I'm hoping redoing the carbs will straighten this bike out so I can a least ride it this summer ... I hear chatter by my clutch when the bike is in nutrel but when I pull it in it clears up?? again thanks

      +Mike Polzin Mike, not sure how far you have got, but I got the following message from Jeffery Danton, another avenue to explore, depending on how far you have got...I have also pm'd you the same message. - Thanks for your response g t. I have fixed half a dozen early divvy's in my time and it's always the same carb problem. This pin is case hardened to 80 rockwell ( to put that into perspective a cobalt drill bit is hardened to 42 rockwell) and it does not wear. If you can't tune it out with a carb balance it's because a pilot jet is blocked. its all over the Internet forums about replacing this pin. Please try a carb balance. kind regards jeff.

      There could be many reasons for a similar rattle, a couple of the guys in the comments have given other reasons that could be a cause. The solution used here was found on an xj600 forum, xjrider.com, so couldn't say the rattle you're experiencing would be the same fix.
