I have a 2004 kx250 and had a similar issue with coolant leaking into the engine. My problem ended up being the last owner didn’t put a head gasket it. Good luck with the bike! Those kx250s run great

I just finished the full rebuild on my 2001 yz426f, I resurfaced the cylinder and the head the same way as you did saves me a hell amount of money, the crankshaft seized up and ruined the valves as well as the head, while I was at it I always wanted the head ported so I got that professionally done, bought aftermarket titanium piston and valves from wiseco, good valve guides from pro x and aftermarket cams from hot cams
Props for not giving up on that Kickstart lever! Even on my newer bikes after I've greased the splines with waterproof grease can still be a pain for whatever reason.

I think you will have a hard time fitting 03 plastics if I remember correctly. I believe the tank and subframe design changed, but I'm not 100% sure. I also like the 03 and up plastics. Let me know if you make it work!

Hey man great build . One thing I was curios about was on the pro x piston the rings that I got didn’t have a stamp indicating which was the top or bottom and I could not see a bevel , was yours the same way ? I’m thinking either ring can go either way ? Thank you if you decide to respond .
This is not a full build. I'm doing some cosmetics but the overall goal is get this bike running and ready to ride ASAP. Bike wouldn't be done until Christmas if I gave attention to every component.

To be honest, I'm not an expert in this realm. Like I said, resurfacing the head was totally new to me. That said, it definitely was a *very* minor amount of material. That was part of why I was cycling the piston before I put the head on - to ensure it wasn't going too high on the cylinder. Realistically you are right, and this is something I should have done, but I think it will be okay. We will see!
@@KincadePavich I understand. It can still be done with the engine in the frame, though. Just put a small piece of tin of around 2,5-3mm through the spark plug hole. The correct squish clearance should be stated in the manual. Easy check, but a nice addition to your arsenal ;). Great videos, love to watch them.
Are there any articles or info on the Loctite thing? I could t find much. Currently rebuilding a 94 KDX 200 and those used prices are tough so felt your pain on the kickstarter. Impossible to find a mf kickstand for a KDX that isn’t 200 bucks
I emailed Sean at Stuck Nutz to see if he has any specific info he can share, I'll get back to you! Morgan at Highland Cycles made a video discussing it as well, and said he looked into and confirmed all of it is happening but I didn't look into it more from there. Good luck on the 94!
I’ve Rebuilt 1000s of 2 strokes never once seen a cylinder warp, heads sometimes out a bit, but nothing a gasket doesn’t fill. you should have put that shit in the record books or a museum.

Always put some packing grease on your Kickstarter lever. Preferably a high temp marine grease. Haven't had this issue since I been doing this.
