    I got them in 4cm x 4cm size. It cost me 1/3 of what a original roof rack would have cost me.

      Ps. Goes without saying I guess but just incase you forget, ensure you put plenty of waterproof silicone sealer around those holes where the bolts go through the drilled holes on the roof (or they'll rust out and leak straight away).. x

      Kudos to your efforts. Save lots of cash 🤑.
      Many aftermarket companies out there offering van life accessories like roof racks. Sometimes I think many of these companies just gouge people because van life is so popular.

      @Keto Cajun probably some sealant left over from the windows... saves buying some or punching them if the right tools aren't available..

      On my transit conversion I will not drill through the roof, water always finds a way in, I will use the standard mount points, which are like hooks that attach under the roof line seam

    Hi Lilly me and my wife watch all of your videos, we have a camper van and a landrover Discovery 3 which I have build into an overland vehicle. These Aluminium extrusions will save me a small fortune building a roof rack great job thanks, keep up all of your fantastic video content, enjoy your base camp van garden etc I am ex military and we consider ourselves to be prepared for any normal civil crisis. We keep 6months food, have solar panels, petrol generators and much self sofisinsy tools and workshop equipment a little like an English Wrangle star (see you tube) but not quite that well kitted. We live in a rural location so we have always looked after ourselves as we do occasionally get hard winters and some power cuts All the best Phil and Louise

    Locking washers or bolts may be better, as movement when traveling could loosen those roof bolts... Good job so far! It's all coming together!

      Nylon lock nuts
      I try to use them in every project.

      I would always squirt some silicone sealant at any hole through a roof to make sure no rain gets in, and of course, PAINT ANY DRILLED HOLES FIRST!!! otherwise you are inviting rust in the not too distant future.

      I was thinking about the same issue, the vibration could loosen the bolts. Better spend a bit more on something like that. Interesting video though, I see that rust is an issue almost everywhere.

    For automobile application, consider using nylok nuts - a nylon insert in the nut locks against the threads. Also, consider using stainless steel for weather resistance. If you do use stainless steel, apply anti-seize paste to the threads. Stainless steel will gall, and get stuck

    this type of van can serve as a versatile vehicle for all occasions, so to speak. As an trouble vehicle, motorhome or touring vehicle, and sometimes as a business vehicle.

    All the government regulations can put a damper on a project. You could use lock washers for sure. Then flat washers also rubber washers that will help with any vibrations while traveling. That rubber square pad will do the trick. Good work Lilly. Thanks for sharing and have a wonderful day.

    A couple drops of Loctite (thread locking cement) will keep any regular nut from coming loose.

      Loctite is important, you don't want the rack moving around, from vibration. Loctite, and nylon locking nuts, just to be sure!

    You definitely need lock washers or lock nuts. The vibration will loosen those nuts.

    Hi Lilly, Just a suggestion, you might want to spray the wheel wells with undercoating. The rubber undercoating is the best for keep the water/rust from happening. I sprayed mine and it's been over 100k miles and the undercoating is still there protecting. Good luck with the rest of your build.

    You are doing a wonderful job. One thing I might suggest is using some kind of RTV sealant where your bolts go through the roof. Sealant should not be considered glue. Without that you will have water intrusion. Have fun and its looking great. Mppt is the way to go.

    After you get your roof rack you should get the largest PCV pipe and cap both ends, one end cap the other end put a fill inlet and a outlet either out the side or end for showering, washing dishes, and washing hands and face. Paint it black so you will have hot water.

    Lily,
    I would not drill thru body panels on a vehicle because the anchors holes will eventually crack out from the hole into the panel. I think you should have anchored the rails to the two roof beams and then anchored the solar panels to the rails as needed. You didn't need to use more than two anchors to the cross beam on the roof. It is stronger and is plenty tough enough to do the job.
    I also think you should use a sealer under the rail like a sealing tape just large enough to seal the hole in the roof, and when you are done installing the system and it checks out, you should add a product like dicor. It flows and could seal around the sealing tape. I also would have spaced the mounting rails up off the roof with square plastic about 1/4 inch thick. This would allow water to run off the roof and not sit under the rail. Then seal around the spacers with the dicor (flowable sealer). The spacers only have to be as wide as the mounting rail and square. They will be fine if the hole is positioned above the roof support beams. I may have mispelled "dicor".
    If you change it now, you will have to have your holes welded shut and smoothed out and painted.

      Thanks. I will use some cheap AGM batteries. So if the van gets stolen I wont have to cry over a lithium generator ^^

    Have you considered "riv nuts"? It is similar to using a rivit but it uses threads inside to attach a bolt through.

    Greetings from the land of ice and snow (Alaska). I enjoy watching all your videos and I have learned a lot. Thank you very much for sharing your knowledge.
    Wheel well (you call wheel cover) issue: in the USA we have a product made by Dupli-color called “Professional Undercoat and Sound Eliminator.” It is paintable, rubberized, corrosion proof and quick drying.
    Step 1. Support vehicle (as you would like changing a flat tire) and remove wheel assembly. Cover any part you do not wish to paint with plastic sheeting.
    2. Clean the wheel well of road grime and and let dry. If any rust is present, sand and prime.
    3. Use the product mentioned above (or something similar found in your country.
    This will help to eliminate any future rust issue.
    I used this product on my Overlander project (1979 full size Chevrolet K5 Blazer).

    Get a roll of butyl tape for any holes in your roof. And use mylar nuts instead of wing nuts. They will in time loosen because of wind vibration and you don't want to loose your rack. And keep the videos coming! You are doing a great job Lilly!👍

    Locktite or locking washers might help. The vibration of a moving vehicle might loosen the bolts over time and if they are covered with some type of insulation you won't identify and fix the problem until it is to late. Great job so far! Keep up the good work.

    Use Nylock nuts because they won't back out. Also you might want to use silicon sealant around the drilled holes with the gasket material. Keep the vids coming.

    I would love to work on a project like this. I'm in Nova Scotia and pretty much live in the woods most of the year. I seek out and camp at old gold areas in the province. It involves alot of hiking and carrying alot of weight. Your project is coming along amazing and is inspiring myself to build one of these. I'm starting with a 2008 ford e 250. 4x4 conversion is complete next I'm going to start the Interior. I love the videos and you remind me of myself. Keep up the great work.!!

    You can buy / 3dprint nice end caps for the "Bosch profile" and finish it like a pro.

    I think what the autheraties meant was the rack, or anything else can not be glued only. I'm sure you can use glue/ silicone adhesive for weather proofing/leaks. Though you must bolt everything down securely. Rubber gaskets are great option along with washers and lock washers.

    To reduce vibration and seal the aluminum profile on the roof, you can use the rubber nuts from the motorcycle windshield mount 🤔

Suggestion, next time you do a big project like this put it all together on the ground with all the pieces before you put it on the vehicle or whatever you're working on then you'll know if you have stuff missing and can order it all at once, Protip.     Great video, just a thought it might have been possible to fix the bolts and nuts to the solar frame first, then slide the profile over.

    Don't use that cable gland to route the wires to the inside, just use the factory rubber grommets located in the top left&right corner of the rear door opening!
    Made my solar panel roof rack from 20x20mm aluminium tube, using the given threads in the roof, works great and doesn't stick out that high as a regular roof rack would do.
    Here in Germany roof racks are considered as cargo too, so you can build your own, as long as it isn't a too weird construction and you stay below the rated roof load.

    Handwerk meistern. Als ich nach Thailand ausgewandert bin 1998 konnte ich schon recht viele unterschiedliche Berufe.
    Den Rest, bis zu 16 unterschiedliche Handwerke habe ich mir angeeignet und bin quasi unabhaengig, spare dadurch
    auch viel Geld.

    That's very interesting. I hope that the roof won't leak at the bolt holes. Here people use butyl tape & a goopy white sealant (silicone perhaps) at each one & around the edge of the cord housing. You are so precise so it will be a good job.

    Your choice of material is awesome, but some money could have been saved by using simple aluminum angle stock instead.
    Fantastic insulation work. The interior side brackets look very useful for equipment installations.
    The automotive regulations there seem quite complicated. Best wishes on the project!

    I would suggest using RV butyl tape where you have the rubber on the roof. It is flexible and it seals. Then I also suggest using a liquid Loctite on all of your bolts. Keep up the awesome work

    Good job so far, maybe worth running the cable from the battery back up and across the roof so you dont get the hassle of the cable getting in the way at floor level. Don't forget to run a bead of silicon around the outside edge of the hole through the roof to make it totally water tight then put the rubber plate on top of it as the rubber plate you have used may not form a total seal on it's own. Re the roof bolts just use some thread lock on the inner threading where the nut is then you should be ok with the standard nuts that you have. It may also be worthwhile putting a washer on as well with the nut to increase the surface area of the grip inside the van.

    What will you use to keep water out from the holes you drilled through the roof? A silicone caulking would be useful in this application.

    Thanks Lilly for your build..I’m ready to put on my vintage solar panels I received from my friend who got them from a engineer at the local aerospace satellite companies..I will upgrade to modern panels but for the sake of trying them out I will a least have the experience of trickle charging my batteries

    So many regulations! Come to Canada! You can pretty much do anything with your van here and no one will care. Great job building this van by the way. Can't wait to see it in action. You might consider using some lock washers, so your rack won't come loose over time.

    very nice build so far :) but you should be careful bolting aluminum to steel, if the aluminum is electrically connected to the steel via the bolt, the steel will rust much faster because of the electrolytic reaction that happens between the two dissimilar metals

    Use flexible panels and silicone down flat

    Hope you treated those bolt holes properly like sealed the bolts in as if not you will get leaks and you will get water in those holes which then will cause rust and then causes bigger holes then say hello to a new roof but so far great DIY skills, love it.
