@Davaith Thanks My case did not make any sounds out of the ordinary. The viscous coupling was 3/4 dead when I purchased the van. I killed what little was left this past winter. I have had one of my Mitsubishi transfer cases drone/ hum when it was low on fluid. You may want to start there.
No. The viscus coupling in the case was in bad shape when I purchased the van.(Probably from running unequal size tires) The driving 30 miles through the Chicago blizzard of 2011 finished the case off.
My 03 astro I filled the trans axel with regular gear oil and was blowing the fuse but after draining out heavy gear oil and refilling with correct transaxle oil that solved the problem
Be Sure to Check the AWD light to come on, if not Check Fuse Marked ATC,I was pulling my hair out trying to figure why my front wheels were not working

why do you need to change this transfer case ? is Borg-Warner 4472 bad?

Earlier models don't have an all-wheel-drive fuse
Looks a lot like the Torque on Demand transfer case from the Isuzu Trooper, just a drivers side drop instead of the passenger side on the Isuzu.
