How To Repair Coolant Leak on KTM Duke 790

- Well, I have had my lovely KTM Duke 790 for three years and not had any coolant leak issues to until now.
But, somehow it must have overheard me talking about trading it in for another bike because it chose this moment to start leaking!

I was afraid to even take the radiator off but I see it’s not that bad at all so I will get some new replacement clamps and swop them out to see if that fixes the issue.

Not gunna lie, i hate u got rid of the 790. Was kinda happy i found a channel with a 790 in the center. Specially since am saving up for 1.
Super common from what I've seen, plenty of people on a forum I'm in have had this issue.
I had a leak on my 71 plate Duke with less than 1000 miles, not a major issue as mine just needed a nip up with a socket but not great from a quality control perspective.
Going to get some samco hoses to sort this with some decent jubilee clips.
Yes, I always knew it was a common fault with them, but I thought I had been one of the lucky ones - all sorted now and it wasn't too big of a deal to sort. If I was keeping it I think I'd go down the route that you are taking with the Samco hoses.
If you're getting Samco hoses you have to use Samco's own (very high quality) matching clamp kit in order for the lifetime warranty on the hoses to be valid 😉
And after 2.5 years of ownership I'm just now facing exactly the same issue ... that jubilee clip has recently failed on mine too, I can actually get to it with a 6mm spanner and tried to tighten it but no joy, after a few hours theres a small weep forming again. My chosen solution (as I'm keeping my Duke for a while yet) is a full Samco hose & clamp set thats being fitted very soon ... that'll sort it once and for all and look great too 😁

There is a newer termostathousing, round, that wont leak.
Also order new termostat and tre lower bolts.
Yes earlier models had a oval thermostat housing 🤬 for what ever reason £35 for the privilege 👍🏻
Yes those edges I meant. I also see dried up coolant under those edges. I will try again to clean it. If it's there again the next day, then I can assume it's the clamp?
Hi bolt hole, really useful video - thank you! do you recall where the connector for the radiator fan was located? I'm having an issue with my duke at the moment with the radiator fan not engaging once engine temp is up to 5 bars and had the engine temp warning the other day when in slow moving traffic. I want to jump the fan to see if it engages before removing radiator to check thermostat etc (I see no leaks and coolant levels are fine etc) as don't have the most space to flush everything currently so want to do as a last resort. Thanks a lot

Hi Scott, it’s a bugger when that happens! Colour matching is a bit of a black art, or trial and error as it is generally known! Most important is that whatever paint you use is heat resistant. There are various heat resistant rattle can spray paints and Hammerite is actually meant to be good up to 600 degrees C, it is just getting one that matches the colour. In the past I have used stove and bbq paint, but again that’s only going to work if the colour matches well enough. Most of the ones I have mentioned you can just get from places like B&Q or Screwfix etc. To take some of the guesswork out of it an automotive paint supplier could colour match for you and should be able to mix up half a litre and fill a rattle can for you, but you’d have to check what types of heat resistant paints they can do. Anyway, I hope this helps, good luck!

After 5 years of the duke having no coolant leak. My bro finally gave me the duke 390 and now its leaking after 2 days lol how inconvenient. Only has 12k odo.

Hi, my duke is also leaking. I thought it is the thermostat housing. But how do I know for sure... I have a duke 790, 2018
clean and dry the thermostat area and then keep a close eye on it (without using / riding the bike) ... a couple of hours after drying on mine I can see the wet trail where the dribble has come from and it's very clearly coming from the end of the hose. If the housing is leaking it will be from the gasket which is an inch or so lower than the end of the hose .... so if it's wet above the gasket line then the leak is from the hose ... if there is no wetness above the gasket line then it's coming from the gasket ;)

yeah it is difficult to get an eye on .. the easiest way is to look up at it with your head by the bottom left hand corner of the engine whilst shining a torch up in there, laying on the floor is best if you don't have a bike lift .. there is an angle where you'll be able to clearly see the end of the hose and see if there is a bead of leaked coolant there. The original camp is a 25-40mm diameter jubilee but it's fairly narrow ... go for the same size but a decent chunky / wide one (at least 9mm wide) in stainless / marine grade and that should last a lifetime ;) .... the clamp can most likely be changed over by just unbolting the rad at the bottom (without the need to drain it) to allow a bit of clearance to get to that bottom end of the hose but it'll still be tight n fiddly. Easiest way to get decent access is to follow exactly what Bolt Hole does in this very video and drain the coolant and remove the rad :)
thank you again. I don't think the hose is properly secured. (I took a picture but unfortunately I can't post it) on the thermostat housing there are 2 edges across and the hose is not over it. I would like to show you the picture to make sure.
You're welcome. Those 2 edges on the thermostat housing that you mentioned ... do you mean the 2 little wedge shaped tabs that stick out from the housing tube? If so then the hose is not supposed to go over them, the hose is just supposed to butt up against them (they are there to stop the hose being slid too far down the tube on the housing) ... hope that helps.
Mate! I've got the exact same problem I was going to order new thermostat, rad hoses, jewbilee, and also my rocker gasket seals are weeping as well -,- had the bike in bits yesterday isit still leaking a few days on?? Has it fixed the issue? My rad hoses looked fine as well
Oh. man, that sounds like a bit of a nightmare, I hope you get it sorted! Yes, mine appears to have been solved by just the jubilee change over. I've just been away for a week on the Multistrada and there were no drips under the Duke when I got back.

Get a new thermostat housing which is round compared to the oval one
