    Good luck Shauno, I did the same thing just over a year ago, cracked my chassis in my original turbo diesel 80, bought a petty auto, and converted it to turbo diesel manual. I didn't get the luxury of swapping electrical looms over as the original 80's loom I had, had been hacked around that much, that it was "easier" or so I thought to adapt the petty loom to suit, trust me, that's a job you don't want to do. Best thing I did "while I was at it" was take the bare chassis and have it professionally coated at place (over here in Perth) that coats underground mine vehicles, that way every single bit of the chassis get cleaned and coated, inside and out, also I did a GVM upgrade while I was at it as the car needed engineering for the mods, so, kind of silly not to. Great series, please do plenty of vids, the memories of doing mine are coming back already, good on ya

'c' section chassis dont rust..mates 80 also had seperated rad /dody/chassis mounts, very thin ''steel''. id be upgrading all those cracked points. there not meant to do what we do to them. extra plating on all mounting points. his radius mounts on diff just tore off. too much lift/twist. nissan dont do that. toyota have horizontal bushing on chassis. no flex. nissan,range rover, f series, have a ball type mount. no stress.. yeh,,,go toyota,,no thanks..

      @@harrywalker5836 nissan gu coil cabs have the problem with the chassis on the drivers side near the sub tanks where they rust from the in side out due to something to do with the a aircon

    Go through sooty and look at where it's cracked, beef those areas up right from the start.
    For instance, the movement that will have resulted from those front body mounts breaking is probably responsible for the cracked guards etc. Welding in a piece of 3mm plate around those mounts to prevent that fatigue cracking will go a long way to improving its long term reliability.
    You should also look at relocating the alternator up higher. You may be able to swap the alternator and AC positions.
    Relocate all of the wiring and everything electrical possible to be above seat height. Anywhere you have to have electrical lower down use waterproof plugs.
    Having done that, run vinyl floors and put a few drain points in it, that way you can just hose it out. Upshot is you'll also make it a lot harder to drown and cause electrical issues with.

      It isn't a vdj the alternator is already very high compared to most and in the factory position it is very easy to clean and swap out roadside not to mention buying parts. Almost every workshop in Australia has Fanbelts, idler pullys and alternators to suit in stock

      @@jarradblair1793 Normally I would agree with you, but Shauno is about as far from a typical use case as you're ever going to find for a road going vehicle. The fact he fills it full of mud every second trip is evidence enough of that.
      I won't be moving mine, but you have to consider that he puts his vehicle through far more than we do. What mine sees in a year he does in a slow week. Nevermind Tassie.

      But then the forces that cracked the mounts will go elsewhere. You could almost argue that an absorption method would be better.

    It's sad 'cause I won't see sooty again I'll miss it but there's another look alike build and knowing that some parts from sooty are in it,I think it I'll be a consolation and I'll love it like i loved sooty.much love from Kenya.

    2 sooty is going to be a weapon, I’d put all the sound deadening on the floors and in doors and that and then put vinyl flooring down so it doesn’t go mouldy and rip.

    We've all seen how you drive, while it's apart now might as well put a roll cage in it so that it keeps the chassis from bending and twisting and having to do all this over again in a few years not to mention all the added safety

    Man I can’t, cant, can’t wait to see the first walk around sooty mark II. I love sooty, first time I stumble upon the channel I got goose bumps listening to that rig scream. I’m a diesel kind of guy, I own two old mercs and just gives it so much character. I love all you guys, truly makes us laugh watching the show. Favorite part is watching the cooking part!!

    I’ve never felt so many emotions about someone else’s car. Excellent work Shauno, I’d say you destroyed the original sooty as beautifully and slowly as possible. My 1996 Jeep Cherokee has cracks starting all over and I feel the end coming. It drives amazingly and I can’t imagine replacing it but at 283k miles I’m starting to see things that I can’t fix.

      Frame stiffeners and tie in plates. Mine xj is on 37s and locked. It's been getting wheeled hard for 10+ years. They will do wonders for the un.

      Do you have any cracking or did you install stiffeners early on? The joint between my b pillars and roof is starting to split. Track bar and steering box areas still look ok but my t case mount/ crossmember is about to crack in half. It was an Alaska jeep so I do have some rust. I’m trying to decide if I replace parts and keep her going or start looking for a new body to put my fresh parts on. It’s a family Jeep I’ve ridden in since I was 6 and it was brand new. It’s my absolute favorite vehicle of all time but part of me thinks it’s time to cut the losses and go for mark 2.

      I added mine well after the carnage started. I tore my steering box through the mounts. Cracks in trans tunnel and above doors were pinch seem was. Also had cracks in rear frame rail by shackle mounts. I grinded out the cracks. Filled them with weld and added mid and front stiffeners. That was 8 to 10 years ago and honestly haven't had another issue with body flex or cracking. I to love my little xj and all the cool places we have went together. It's been to moab Utah. It's done the Rubicon. It's been all over the east coast. The xj is certainly part of my family. My 3 year old tells me it's his jeep all the time. Best of luck to you and I hope you don't give up on her yet. Mines at 401000 miles and going strong.

      That’s fantastic, 401k is awesome. Is there anywhere I can see pictures of your set up? Theres something special about a good family vehicle. My 7 year old sits right where I did when I was that age. It was my Aunt and Uncles Jeep when I was little.

    Just wondering if the guys have ever touched on getting engineering certificates for heavily modded cars during the various builds. Like approximate of the time it might take to find a good engineer that will even talk to you seriously about your intended modifications, possibly ball park prices (could be hard to gauge though for different states etc) and small things people might forget that are needed to pass certification.

    Early 80 series had smaller brakes and weaker front coil towers that bend very easy, would recommend cutting the ones from sooty and welding them onto sooty 2.0 or brace them. The bend upwards from the bump stops colliding.

      its a 1fz-fe so that means it already has the bigger brakes. it changed when they changed from 3f to 1fz

      Pretty sure Sooty is a 91 and the 1fz didn’t come out until late 92/ early 93 so either way the replacement chassis and body are newer than the original.

    I filled every nook and cranny with Prolan. A product made here in nz basically from sheep's wool lanolin. My GQ saf will never rust. Applied with an "airboy" applicator gun and extension hose.. Good luck with the build Shauno..And thanks for the entertainment over the years..

    The vehicle looked like it was all one piece, but it really wasn’t. I’ve never felt so upset for someone else’s vehicle to just be taken apart and rebuilt into something we don’t have a clue of. Mr Whale and his 80 series have really put a smile on my face and inspired me to buy an 80 series as my first car (when I’m old enough). It was because of this car an 80 series is my dream. I’m sad and happy for you shaun and hope for the best. Cant wait to see the Mk2 of SOOTY.

    Hey Shauno, I had an auto HDJ81 and did a manual conversion it wasn't at all easy. I couldn't see if your donor 80 was auto or manual but if it was auto there are a few things you should do while the dash and interior is out. !st thing is the clutch pedal box mount under the dash isn't there. the top one. 2nd the trans tunnel is different, I cut mine out and used the donor tunnel and made it bolt in, so much easier to get the box in and out. 3rd the gearbox x member captive nuts arnt in the chassis in the same place, man/ auto so i had to modify the x member and in NZ that meant a LVVTA cert was required. And as you have already addressed the loom was different. The drive shafts were different lengths. I had to get a new crank for my motor and at the time Toyota NZ had brand new 1HDT short blocks for 3.5 grand. I wish id seen that before i had spent a queens ransom reconing my old motor.     I'd strengthen what failed on the old sooty. The chassis, figure out how it twisted and toughen it up. Also the body mounts, see if there are some better aftermarket ones.

    Haven't read all the comments to see if this was mentioned yet but a better way to kill a wasp nest is just a bit of diesel in a spray bottle. They drop as soon as it hits them no need to build a torch and chance fire damage to wiring or other parts. Just a quick tip.
    Sad to see sooty go but can't wait to see mk2 on the road after seeing what you did with the new dirty 30.

      He had the donor car for 7 months. I'd guess they knew that sooty wasn't sensible to fix for some time(either the twisted chassis or body cracks) once it's that far gone there's not much point doing more than the very basics to keep it moving until its convenient to take it off the road.

    Shawno, Hi from Arizona USA. Next time you get a wasp nest like that. Spray it with a mixture of Dish soap and water. Kills wasps faster than anything, stops them from flying and attacking you. Plus you won't risk catching anything on fire. I get about 3 nest a year around my place each summer and this works everytime.

    22:33 Remember to give that dash support a coat of paint.
    Good way to prevent internal rust.
    I believe the wiper assembly will be bare metal as well.

    Shauno, got an jdea for the interior:
    Remkve the back seat and go a 3/4 full length false floor / draw system.
    On the rear passenger side, put in another false floor basically a base and then mount an upright fridge - you cam the mount your redarc on tje drivers side.

    why don't you fix all the faulty things that failed on the old one, reinforce the body mounts etc. reinforce the chassis so it's not flopping around and tearing the body apart.

      Rewelding a whole chassis and fixing those cracks is an incredibly time intensive project that requires a complete stripdown of the body to the metal.

      @@Dubst3pT3ch i'm not talking about fixing the old rooted chassis. i'm talking about fixing the design flaws in the new chassis and body so it takes longer to end up like the old one. because when this ones finished he won't be finding another one for 4k to run into the ground.

      @@6226superhurricane keep in mind the last one lasted 600,000ks before all this had happened, and it had a very hard life to get to the state it's in so probably not worth it

    Poor Sooty! Sweet find on the petrol (gas here in the states) model! I’d done a few diesel swaps here and you’re going the right direction! I wish we had all the good diesel models here that you have there! As for the build goes, on my recent build I put Herculiner on the inside of mine after I had taken the carpet out. I still put the carpet back in but it has really cut down on the cabin noise! I would say that the Raptor liner would do the same job!

    A ROPS cage would be a great idea.
    The other thing I'd suggest is chassis re-enforcement, around all the attachment points.

    My off road vehicle is rather unconventional by the standards around here, but has taken me to some crazy places. It is a 1961 VW Kombi bus we call the Rustybus. I do an off road trip with friends every year called the Shasta Snow Trip. After 20 years doing that trip and others the body has been showing cracks like Sooty has and finally this year after a particularly challenging section of road I found that the frame had cracked all the way through behind the front suspension. It still got me to the next town (that consisted of a tiny country store and nothing else) where I managed to talk to the locals and found a guy who drove over in his Porsche out from the woods and TIG welded the frame back together, for free(I did give him some cash to say thanks), filling a gap of almost 1 cm or more. I then caught up with my buddies having only missed two sections of the route and finished the next two days of the trip. We added some plate steel to reinforce it after the trip and I hope to address the other little cracks before it goes the way of Sooty.

    I still remember one of the episode, It's Shauno's 3rd attempt on Commando and Sooty just crawled up no problem.. Sooty will surely be missed but I can't wait to see the new and Improved Sooty MK2

    Building a car is hard work. Do it right first time around. Take the cab off the chassis. Sort out all your chassis mods, fabricate new cab mounts, install/weld in crush tubes into chassis under plates for bigger power steer boxes etc. Raptor paint chassis. Rear disc brake conversion and transfer case mounted hand brake usually go in together.
    Cab; prep body work and paint, raptor is pretty cool stuff. Install sound deadening on floor inside. Also, now is the time to decide if you like the colour of your dashboard and other associated interior plastics. If not use Duplicolour 'vinyl and fabric' paint. Clean and overhaul your air con hot n cold boxes.
    Overhaul/rebuild all the running gear. 👍
    Raptor paint diffs, paint engine block and gearboxes white. - easier to spot leaks.
    Basically, rebuild and dummy fit nearly the whole car then take it all apart, then put it back together again. Great times to be had here, when I'm working on mine, I get up and down off the concrete floor something like 50 times a day. 👍👍
