    Just a point for anyone using an end mill to clean the injector seat. Don't go mad as you will increase the injector protrusion as described by Mike in the head skimming bit.

    For testing the 2nd high pressure I have made a new intermediate element (number 10) , without the chamber from 0.04mm deep. It is flat on the nozle side and works verry well. Grtz from Belgium

    I did one injector seat and new copper washer on my wife’s Mercedes 220 chi last year. This was great background information and wish I’d had it then. Just to be better informed. Greta stuff, thanks

    Good vid. Now with a bit of JB weld you can glue that cylinder head back together.

    I used a bit of tubing with some Emory on the end to clean up the injector seats and it worked really well

    I found that a warm engine , and you can pull the injectors out easier , And you can clean the tips [ when using cooking oil, they carbon up ] just steel wool and emry, and refit, mines was Smoking [ white] badly,,

      Yes it was quite difficult to explain, and you would think the primary would be the first spring, but they must have worked out the problems of servicing injectors/nozzles

      @@BritannicaRestorations I would imagine that the 2 spring injector is very efficient, but the CAV injector can be completely dismantled and rebuild. 👍

      Yes - but sadly all these types of injectors cannot be fitted to engines because of emissions
      Td5 injectors work at 1500 bar (22000 lbf.in) which atomize the fuel better

    The head gasket has blown on my 97 300 TDI and I've ordered a new fully built up head; but my question would be - am I better removing the injectors from the old head on the bench after removing the head, or before removing the head.
    I have to do this outside in likely wind and rain, being a Scottish Highlander. Got a new fully rebuilt head built in Italy, hope it's a good casting, as you suggested was the best option for time and money. Getting all the valves re-machined, valve guides and springs ect. It does make sense to start afresh.
    But would you take the injectors out before or after old 140,000 mile head removal please

      You usually remove the injectors on the engine as there are some bolts underneath them

    Hi Mike. From a design aspect, you don't want the nozzle recessed into the head because the high pressure 200bar/ 3000psi diesel will fluid-errode the soft ally head.
    That's one of the main reasons that full on HP hydraulic valve blocks like your fork truck are still made from steel or if ally, have a steel insert around the valve.
    The other obvious reason is if the nozzle is recessed then the spray won't be aimed at the bowl in the piston.

      The point was not recessed, as you need a 5 point semi radial spray pattern in the combustion chamber, but if a nozzle is sticking out too far it can overheat

    A pice of skived hydraulic hose with the wires frayed out works well for cleaning the carbon off the injector seat.

    hi there, wonder if you can give some advice? i have a 1995 300 tdi Disco 1, of the 4 injectors, one of them has an electrical connector? any idea why and what it does? is there a way to replace this with a normal injector? as i am struggling to find a replacement

      That is for the electronic injector pump vehicles - if the pump has been changed to a mechanical one then you can use an ordinary injector, if not you need the proper injector

    Fantastic video. Out of interest what pressure do you need to check for on the pop test with the 200 and 300 Tdi injectors. I guess you have to alter the pressure with the shims rather than the adjuster on the CAV units.

      They should open at close to 200bar - really needs a Pop tester to verify pressure to balance them out equally with shims

    Hello Mike, Nice and interesting subject for me since my starting "puf Black " might come from injector pb (has you said), from an automatique cold start system that could works wrong on my engine. Could you give detail about this cold start system please ?

      I believe it is mostly due to the VE injector pump advance and retard mechanism - on some VE variants, there was a 'cold start' on the side of the pump - this was cable or solenoid operated to advance the timing
      I suggest reading Diesel distributor fuel-injection pumps by Bosch
      It is quite detailed and easy to find online

    Are you able to do a video on what we would need to do to refurbish/test injectors on 300tdi.
    Know I know we can pull it a part but what should I be doing to service it.

      All you can do is change/clean the nozzle at home - but you need a pop tester to verify the pressures

      Why not take them to a local diesel shop and have them test them - they used to test for free, but maybe just a small charge now - they may be ok and just need cleaning
      Paddocks are the cheapest for new injectors at £95 each - do not buy the cheap Chinese ones - they are crap!

    Hi Mike slightly off topic but I have a question regarding 300tdi pump timing watched your videos on the subject and I have a question might be a stupid one but hear goes I see from the video that it’s 1.60 and in the manual it says 1.54 would this be changed if it’s got a different lift pin in or a performance one . Hope that makes sense. Great videos lunch time viewing 👍🏻

      The pin controls fuelling, the timing difference is marginal but gives a bit of pep to tired STD engines - but not enough to do any damage

    Hi.
    Maybe a bit off topic but wondered if you could help. My friends 200tdi has sat a while, previously been run on biofuel. Problem is, it starts fine but revs high briefly then returns to idle. Im thinking something is sticking in the f i p? Hoping you could shed some light on the issue. Apologies for the long message.
