Resizing A Thermarest NeoAir Xlite Sleeping Pad

  • After picking up this sleeping pad at a recent REI Garage Sale I decided after doing the initial repair of the holes on it that I would go ahead and cut it down closer to a torso length pad.
    I give you a quick step by step run through on how to do it in this video. It was VERY easy to do. Hopefully this video will help you out if you are considering doing it to your own sleeping pad. For what its worth I have no idea if this would actually work with other brand sleeping pads. If I happen to find one I can test on perhaps I will!

    I did this to two separate Thermarest Neo X Lite pads, it worked on both. I admit I did it first on my small sized one that I don’t really like just in case it did not work. I shortened my 77 inch long wide version down to 51 inches, which is the size that works for me.

      Certainly understandable. It's a pricy little pad. I'd hate to chop it up and have it not work. Even paying the cheapness I paid for it I was concerned 😳

      Hi. I assumed that you meassured the desired length while it was inflated.... otherwise with the pi factor one would end up with something shorter than intended... ? I bought the large one with this very project in mind. I hope that it has worked well for you. Thank you. Thermarest would do well to include the wider shorter options. :)

      Actually measured where I wanted to cut it while inflated. I gave it a couple additional inches too in case I made a mistake. It's good to double check to be safe. It is quiet strange they don't offer the pad in regular wide

    It took me a minute to figure out why a cut-down pad weighed more than my X-lite. Then I realized your were working with a 25" wide pad. I'm not the brightest bulb in the socket. That extra width makes such a difference, especially with a quilt. Great job.

      I was able to tailor it to my specific like height wise too which is nice. No more than I need. No less than I dont!

      I love it. I'm only 5'9" and a side sleeper so getting a 25" pad (discounted, of course) and cutting it down would give me that precious width but losing the wasted length. Never realized it was this straightforward. Nice work.

    Excellent video save the extra material you can use a cheap pool float value and put in with seam grip you can cut the round hole for value with $3 grommet kit makes great rss cushion

    I did this with a therm a rest self inflating mattress I used sand paper to remove the foam inside thanks

    Awesome video. I never would've thought it could've been that simple to do that... meaning that I figured there's a special manufacturer super glue.
    Anyway, it looks like in a field repair situation you could heat up your snow peaks mug and use that as an iron. You should try that out on the cut off piece.

    I have an xTherm with a very very slow leak that I can't find and was thinking about shortening it. This looked really easy!

      it was very easy! I found another pin hole in this pad after the initial repair video. I fill the bathtub half way and place a small portion of the pad in at a time. Had the girlfriend push on the part sticking upright out of the tub while it placed my hands on different parts of the material underwater since how you have you hands can actually stop air from coming out of the hole. We were able to find it really quickly that way. Just did one fairly small section at a time until we saw the bubbles. We both also wore headlamps for additional light. It helped a lot haha!

      Keep trying! If possible have another set of eyes too. Anna was the one who saw the leak at first. I didn't even notice it. My hand was right next to it.

      You can also spray it down with soapy water. The leak will cause little bubbles. Do a section at a time. I had a really small leak in my old 20 year old thin orange thermarest that took awhile to find. It helps to blow it up very full (careful) and be patient.

    Great video and a real good idea to pick up a discounted pad because of a few leaks to cut it down and put it back into use. Just wondering what temp did you set the iron at and did you try going hotter or cooler to experiment on some of the left overs. Thanks for sharing man.

      I tried a few settings and test runs on some of the scrap pieces. I tried initially at a medium heat and it did not suffice. Turned it up as high as the iron would go and that worked very well. Standard household iron. Nothing fancy!

    Awesome! We found a pad at the REI yard sale in Bozeman last year for cheap but it was way too long for my spouse. I should have purchased it and chopped it. I'm kicking myself right now!

    I am 5 feet tall..shortening up my tensor pad. It is wat too long but nice and wide. Will give me much needed space in my durston axmid 1p tent.

    So the adhesive must be built into the entire length of the fabric which is pretty interesting!

      I don't think that there is adhesive built into the fabric, I think that the fabric has just been melted together with the iron.

      Unfortunately not, I actually ended up selling this to someone while clearing out excess gear thinking I was going off on a long distance hike. From what I read though, there are many people who have tried this and the pads do hold up quite well

    That's pretty cool. How did you learn to do that? I never would have thought to do a mod like that. Would be cool to make a pillow with the left over. I see from other comments the valve would be an issue.

      Ya I thought about the pillow but lack of valve stopped that pretty quick haha. I did a few test runs on the extra material too score I did the actual pad. I found out about if from another video that's actually linked in the description. Guy who first did it uploaded it ages ago. It was super helpful!

      I read the initial comment and thought "Oh no! I legit just threw away the material TWO DAYS AGO". It had been sitting on my floor for 2-3? weeks since I did this. Then the comment! I thought about buying a little nozzle and try to glue it in and trying to make a pillow or something out of the remainder but meh couldn't really be bothered. I actually cut the extra material down a little too doing practice runs to make sure it worked out on the main pad. Oh well!

      I feel ya! I looked around on craigslist and some forums hoping one may pop up but it never did.This one was fate. Found it right as I was about to leave the Garage sale. Who ever initially picked it up didn't want to deal with the issues. Lucky me!

      No glue or adhesive needed at least on this type of pad. Just use a regular household iron at the highest setting and make sure the areas you are ironing together are completely clean and it seals no problem! It helps to go slow and kind of pull the material as you iron so no air bubbles form but overall it was exceptionally easy to do.

      I would love it get into making my own gear but don't know if I'd be willing to put the effort to learn. Had been considering picking up a sewing machine and maybe taking some classes at a local craft store. Maybe I will!

      Ya it would definitely be a labor of love in the beginning haha. Hoping to do the Long Trail in Vermont this summer. In theory, I have the money where I could go do the PCT but think I am going to aim for that next year instead. Will see what happens!

      I suppose better late than never haha. I actually took this out only once and didnt care for the cut of length at all. Ended up going back to my regular size. I sold it to someone else but to the best of my knowledge it is still in one piece!

      I got a large as a side sleeper for the width. 1 oz for every 6.416 inches cut. If i wanted to take the length to 70 inches id only loose 1 once and void the warranty. You can save 2 oz but you have to take at least 13 inches off. And, Since the bottom is narrower there is less weight per square inch. 77in / 12oz = 6.4 inches per oz.

      not positive if Im being honest. I didnt measure the actual length cut. Just made marks up to around my knee and cut

      Oh this is awesome as I’ve been looking for a 25” wide torso pad 52”-66” and can’t find one. I don’t like my arms laying on the ground when I sleep on my back. Seems like you either have to go long to get wide or 20” to go short. Makes no sense. I’m going to give it a go!!

      If you make sure the edges are clean on both sides all you need is a regular house iron set to the highest setting! I don't know why or how but it seals the two layers together. No glue necessary!

      I think so. I ended up selling it to a guy. Didnt like my feet dangling off the pad. Never heard any issues from him

    And you've just created what many folks really want - a shorter 25 inch NeoAir Xlite pad. Now, if you can take household instruments and somehow eliminate the f*&$ing noise of the pad...

      from experience the sound does significantly lessen the more you use it. The one I used on the AT has nearly no crinkle at all anymore. Not sure I could recreate that with household items though haha

      Backcountry Edge exclusively sells a NeoAir Xlite "Max" pad that is the length of a "regular" Xlite (72" long, 20" wide) but is the width of a "large" (77" long, 25" wide). However, for reasons that I can't fathom, they made it rectangular and it's listed as 2 ounces heavier than their large sized oval pad.

      to the best of my knowledge yes. I ended up selling this. Was not a fan having my legs dangling off the end
