We KX85 Swapped a Harley Davidson | 2 Stroke Harley Davidson SS125 Build!

  • We 2 stroke swap a Harley Davidson! My 1976 Harley Davidson SS125 had been sitting abandoned for years when I purchased it, and the original 125cc engine was stuck. We got the engine unstuck, but we had ignition issues and couldn't find replacement parts anywhere! So in today's episode, we're swapping an 85cc 2 stroke dirt bike engine from a 2006 Kawasaki KX85 on the motorcycle. The Harley Davidson was made in Italy by Aermacchi under the ownership of AMF. They were slow from the factory, so this 85cc will be a big upgrade!

    Here's a tip I got from an old guy who restores brass era cars and early motorcycles- use regular Pinesol ( not lemon pinesol!) In the tank for a few days and it eats all the rust and will be ready for the tank coating aftrr a wash out and dry. I exclusively use POR-15 tank sealer. It bonds the best and will never peel off!

      Ammonia! Pinesol is ammonia. Just the vapors will eat away all kinds of crap but it has to be outside or in a sealed container because the fumes will knock you over. And never mix with bleach products! Rinse thoroughly before the crap dries back onto whatever your cleaning. Ammonia is also the base ingredient in oven cleaners.

      Pinesol will also clean dried fuel and clean carburetor too. I use it in a heated ultrasonic cleaner then rinse everything in hot water before drying it.

    I own 2 SXT 125 Harley dirt bikes 1975 orange and a 1976 black.They aren't the most powerful things lol but fun to ride.The 76 I've had since I was 15 and I'm 46 now and even when I was 15 @100 lbs it was a slow tank but still alot of fun to ride. I've heard of people putting sportster motors in them.The Aromachie motors are Italian and fussy to maintain I can understand a motor swap.The bike itself is mostly True Harley-Davidson though. A cool fact is that the SXT 125 Enduro ,(not to be confused with the SS 125 )was the only Harley-Davidson to come from the manufacturer with a Left side tailpipe. HOPE YOU ENJOYED THIS .

    A tip from a cross country dirt bike racer, those 85cc engines tend to load up and foul plugs when not risen hard. I don't really recommend trying to use them for street use. You may get lucky and that engine be one that doesn't have that problem, but the small motocross bikes are bad about it. A good 125 is great for lugging around and never fouling a plug, but the 85 will likely need jetted.

    Don't feel bad about cutting the harley, I had one 35 years ago and couldn't get parts for it then so I sold it. Anyone really familiar with these will tell you that it was a POS when it was made and anything to modify it will only improve it. I do respect you guys for originally feeling guilty about cutting up a classic, and its only rare because they didn't sell well and they were not dependable..

    When I was a teenager I used to have one of those, but mine was the SX175. I never got it running either, and it just needed piston rings, couldn't get any for it, and that was way back in the mid 80's.
    I squirted oil in the cylinder and it fired of a couple power strokes once but that's about all I ever got out of it.

      That's the usual meme but the Aermacchi engines (the SS was an Aermacchi rebadge tweaked for the US market were decent for that ancient era and has some success racing. Vintage
      road and dirt racers run many "Aermacchi-Davidsons" to this day because they work well and vintage racers need machines reliable and simple enough to maintain on a budget. They gobble up most SS stuff at swap meets.

    Here in the UK, a friend had one of these (a 1976 SX125), back in the early 1980's. Parts for these were non-existent even back then. There's more chance of finding a lawyer in heaven, than finding new parts for these today.

      If you look on ebay there's full piston kits . Gasket sets . Good cylinders and new cranks and bearings.
      New decals New fork seal and sprockets
      And tons more New parts
      I would have just rebuilt and restored the oem engine worth 10 times more but still a nice build I guess

    If you want to avoid headaches down the road, use Caswell 2 part tank sealer and nothing else going forward. POR15, Kreem, Redkote and all/any other 1 part sealers do not hold up and cause more problems than they're worth when they fail, it's harder to deal with failed sealants than it is to deal with any other problems you'd have otherwise.

    I've restored old seat pans and rusted out AC housing in old Dodge vans back when they were made of steel using epoxy resin and fiberglass mat. You can even use cardboard as a form to restore the original shape and cover it with the epoxy/mat combination laid up just like one would make a boat. If you clean the rust on that old seat pan it could be restored very nicely using this method.

    You need to put the motor toward the back some the counter sprocket is near the swing arm pivit , or your chain tension will change drastically.

      They bought a KX80-85 lot that had a total of 3 bikes, and a trailer full of parts. Very possible they're building up another engine for the KX that they had first got running.

    Looking good. Back when I was young, I had a '69 Baja 125. I believe it was an earlier (and possibly better) model than the AMF labeled ones. I'm not sure when AMF bought Harley, but I think it was 1971 or so. I had no real problem getting parts in the mid to late 70's. I actually left 2 of them in the barn when I moved out of the old family homestead... Now it's a TW200 for this old man :)

    My girlfriend had one. It was awful so far as a rideable bike. The clutch lever was nearly impossible to pull in. Anything you do will be an improvement.

    It boggles my mind how insane it is that 80cc's can produce so much power for such a small unit. Then added on top of that its a reliable 80s production motor.

    You should try Naval Jelly for cleaning the rust out of gas tanks. Just dump a bunch in there and shake it up on the four wheeler, wait a half hour and wash it out with water. Repeat if it needs a second pass but it should be mostly gone with the first. There's also Evaporust which is dirt cheap and flows smoother but isn't quite as effective from what I've gathered. Both are better than hoping for the best with rocks banging around in there.

    Just so you know dents in the exhaust can really affect horse power and an easy way to get them out is to plug one end then heat the Dent up with a torch and put air in the other end so it balloons it out but be careful not to do too much or it will make a hole.👍

    You might get that one going the fastest its ever been but they was good for over a ton, with a little but if tinkering & a hydroformed expansion chamber 120mph is possible but the speedo will need changing

      The road version of the KX80 the AR80 would hit over a ton regularly, in the early 90's and think got around 115mph top end when raced, but I was talking about the original 125 engine that would hit a ton easily with not too much work put into it, last time we worked with a harley rapido 125 was in the 80's which the 60s & 70's versions was about 15hp standard if I remember correctly, which was pretty good going for a lightweight machine of that time.
      2 smoke tuning was a big thing over this side of the pond in the 80's

    Next put kx250 2 stroke in a 250 ninja. A project I always wanted to do, 2 stroke sport bike.

      I actually did that swap as a bet, the bike was a bit heavy for the 250 2 stroke, getting up to speed was tricky, the 2 stroke frame is quite a bit lighter than the ninja 250 frame. I wound up putting the original motor back in my ninja and made a kart with the 2 stroke

      They made 2 stroke sport bikes but we never got them in North America. Look up NSR250 AND TZR250. Suzuki and Kawi made one too

    For that seat that's trash, just an idea. Buy one of those cheap 20 dollar fiberglass kits and put some thin plastic over the bottom of the old seat. Make a mold. Put a couple more layers of fiberglass over the top of your mold after you've pulled it off the old seat and add foam and a cover to your mold. Idk just a thought. If it wasn't thick enough then maybe add some 3m window weld to both sides which is basically polyurethane.

    I'm considering a swap like that on one of the RV 125s Suzukis I have. I am considering what to drop in, a Lifan or a Predator motor. Considering how much fab you had to do, I'm leaning towards the Lifan as they can power 12v lights etc.

      Exactly what I thought too. I don't know why they didn't just fix up the KX and later on restore that old AMF. There's still parts out there if you know where to look. I know cause I've rebuilt a few. This build doesn't make sense to me but whatever. It's their stuff.. lol

    Use copper pellet gun bb’s instead of nuts, you’ll use 100% surface area of the BBs removing any loose debris inside the tank without denting the inside

    I would argue that the 85 is faster than the 80. I had an 85 with a 100 block on it. It kept up with the 450r

    You guys need to check out flat broke garage, he went to Eastern Tennessee where there's a junkyard that had over 3,000 vintage motorcycles selling for prices of junk, WTF, quite a few of those old Italian Harleys, Yamaha RD, Honda dreams, too many to list check it out.

    Hey! I think you guys did the best thing for both the "Harley", and the Kawasaki engine, that's the perfect combination. I was just severely worried you guys were going to put a "2-stroke" in a Trail 70 frame, Thank you for not.... Lol.

    Nice save and others can use the engine bits. There are versions (the dirt track racers etc) worth restoring if in rough shape but that isn't one of them.
