Turning a 3D PRINT Into an ALUMINUM Casting Using LOST PLA │Orangutan Skull

  • In this video I will be using the lost PLA method to turn a 3d print into an awesome aluminum casting. I started by printing the model on my 3d printer and then coated it with a ceramic material. I then fired the shell in my kiln and then poured aluminum into the shell. This is similar to the lost wax casting process.

    Hey Seth, great video! I recently found out that making the feeders sprues and basin out of polystyrene foam helps with the cracking. It has a lower melting temperature so by the time the PLA starts to melt and expand the foam is long gone and the melting PLA has a place to go. I have also done printed feeders and such with zero infill. This accomplishes the same thing. Keep up the good work!

    I've thought casting would be fun and cool to learn. After watching, I now feel like there's too much equipmemt and work involved. Haha! Cool video, nice work!

    Thank you for wearing safety clothes. It always amazes me to see all those TH-camrs doing metal casting and not waring shit. Working with hot metal can get very dangerous and therefore one must prepare for such a situation. So again, thank you for being a good example!

    To smooth the PLA you can use 3D printing resin which cures with an ultraviolet light. Works amazing!

    This was a great project.
    PLA expand to a point that would crack the ceramic shell? Really surprised by that observation.
    5 layers and with sand reinforcement?
    Was it a solid pla print? I'm guessing you had like 4 walls and 20% infill? I just can't see that happening. Your other shell of the exact same item would have cracked in the same way if it was from plastic thermal expansion.
    Sure you didn't rush between dips and there was residual moisture in the shell?
    Love the skull buy the way.

    I had cracking issues during burnout myself. I believe that coating of wax you put on the skull helped eliminate that. The wax would melt first and leave room for the PLA to expand. Great job. Thanks I will try again.

    This is a really cool method. Seen more than a couple of lost PLA videos from other youtubers, and they usually try to just use sand, with terrible results. First time I have seen a ceramic casing.
    Have you tried iterating more with smaller casts? Would be interesting to see if this can be refined further.

    Hell YEAH Seth! Well done. Actually I was thinking about the same to hide the layer lines of the printout - brushing with wax went really well! The printlines are barely noticable. Thats a great idea and I also need to try it out. The jaw I think had the imperfections because the mold cracked and that is the reason because the trapped air in crack wholes went into the cast. Me myself when the mold cracks badly I do not repair whole cracks - I repair it like something like "stiches". Then the trapped air that would be in the cast and act like imperfections - would be pushed out by molten metal out of the mold. There would be of course more of the finishing - because the molten metal would need to be cleaned out of the cast but I think it is simplier to do in my opinion.
    Reagarding the pouring basin, sprues, runners etc - I noticed that the best method for my is to use pouring cup and na runner ourside the model and additional riser which acts as a feeder for the model. Either way a great job!
    Again - When it comes to mold cracking - I almost got it into perfection. Check out my Valentines Day Casting and the description of how I melt out and then burnout the PLA.

    Honestly I think the surface imperfections in the mandible make it look more natural and realistic, liked old, exposed bone.

    Great video. I'm glad you kept at it until it was complete. I would love to know how lightweight PLA would work for this kind of casting. It's up to 65% lighter than regular PLA due to a blowing agent additive. It's described as being easy to sand. The filament is called colorFabb lighweight PLA or LW-PLA. It's popular with people that 3D print flyable model airplanes.

    Seth first Thankyou for a great video. Next, when I went to college to learn jewelry casting, I was taught to scale the weight of metal to wax by weighing one cubic cm of wax to one cubic cm of metal of choice. That meant the metal being melted was always enough volume for the casting. Is that how you work? As a stained glass artist what you have shared means I will be able to make lamp bases to go with special' high end' orders. Keep well and God bless.

    Awesome! Can I ask why you prefer the lost PLA method to an SLA printable wax or simmilar? Is it to do with cost of materials?

    I have a suggestion to prevent cracking~! Perhaps sticking the piece into an oven set to near-melting temperature for the PLA and allowing the majority of it to creep out, then melting out any remaining PLA with a final burnout at regular temps~? What do you think~?

    Pretty solid casting, even with the failures. But it's nice that you show the failures. I notice that you pour the aluminum while its still the same color of the metal. With all metals, especially aluminum, you don't want to pour at too high a temperature.

    Would there be any other way of molding or manufacturing a complex shape like this that doesnt produce a bad finnish? would it be possible to do it commercially?
    I think this is a really cool process and im curious to know of how else you could do it

      Thank you! The velociraptor skull would be difficult because of the size. Some of the bones are very small. I’d like to try though.

    Ok, so keeping in mind I know nothing about this stuff, wouldn't it have been easier to cast the lower jaw upside down?

      I don’t think so as the metal would have to rise by into the teeth by pushing up the metal like a hose underwater and as it’s not as fluid and weighs more than water for example the metal wouldn’t have the force to fill up the mould if you get me haha, this is just my take but I hope it helps

    OK, so this might be a stupid question, but can you re-melt the castings you're not pleased with? Or do they get contaminated somehow? Is it the same with for example bronze?

      You can melt down pretty much any failed castings in both aluminium and bronze, but some people don't because it is a faf to fit some things in a crucible. The only reason I wouldn't is if I were sand casting and the mould criticaly failed and I was left with a metally-sandy lump.

      Could be cos acetone would clean the surface well but sanding cleans the surface and dulls any surface imperfections
