      Best thing is to order a stainless engine bolt kit with allen heads

      @@brockdehler2796 Allen head are ugly and are super easy to over torque. You can stick a heavy, 10" Vassel JIS driver into a JIS case cover screw and it will stay there parallel to the ground without you holding it there. Even allen head has more slop than that. JIS is superior, just order new ones and then use a proper JIS driver.

      That's usually more of a crappy tools problem than an inherent screw drive problem.
      A properly and snug fitting, ground hex key will stick parallel even in a rounded head and can very often still drive heads completely rounded and unusable with sloppy tools for ages without problem.
      Most of these problems simply won't ever happen with good tools, ground tip or special non-hex profile both work great. Somehow even people with rather good tools often buy the cheapest crap when it comes to Allen keys, and that comes with a vengeance of constant annoyance.
      Usually we can't just freely choose what bolt is used, so proper tools are a good idea anyway.

      8:48 .. next try enlarging those piston windows, certainly make them taller. A 2 stroke with a good Pipe, will pull through the reeds even near the bottom of the piston stroke. Your cylinder porting looks awesome, don't stave them. Great build series you are doing, keep it up!!

    10:08 There are rubber dampers inside the assembly. It is not a loose bushing. Good idea to go with a billet basket though.

    The decrease in rotating mass is at the expense of crankcase volume. The increased crankcase volume will actually slow down air flow and reduce the density of the air charge.

      That's only partially right.
      For maximum efficiency at higher rpm in resonance you often want a higher crankcase volume and less pre-compression. That's why boring out crankcases is a thing.
      The pre-compression is only really important as long as the engine isn't on the pipe yet afaik.
      As for if it's actually of any benefit in this case - I don't have a clue. But it can make for a very noticeable improvement in certain cases.
      We had the crankcase bored out to increased the volume again, after using a full web crank or whatever it's called in englisch on our plastic racing scooter a decade ago, and it was definitely worth the work.

      At road race RPM crankcase volume isn’t a big deal. Proper intake diameter and length and proper expansion chamber development is what matters. The timing of sonic waves thru the engine is very important. F1 NA engines, even tho they are four strokes rely on finite wave activity for cylinder emptying and filling. 3 litre NA spinning 20,000 RPM. Making over 900 HP.

      ​@@copisetic1104 Unless he makes some serious changes to the gearing, I doubt it'll ever see rpm's above 9k. You never know what you left on the table when you finish a build like this. We're talking about 34hp. He's not going to loose any power, only going to change where it comes on. I'm sure it will be a lot of fun when it's all done.

    Hey Vasily, Just so you know, these bikes don't have philips screws, they have JIS, which looks like philips but a philips bit will strip out at any opportunity. Do yourself a favor and pick up some JIS screwdrivers if you're gonna work on old japanese motorcycles. Or replace every JIS screw with allen or torx.
    That said i love this project, 2 strokes are the best.

    Very nice build. I had a 73 RD350 back in 77. Used to really get the guys on 1000's mad when the little 2 stroke smoked them up to about 4th gear then they would start to pull away. Stop light to stop light they couldn't touch it. Have fun and be safe.

    Similar story, someone left an RD400 parked in front of my office, like forever . . . so I wheeled inside and investigated. No title . . . wrong plate . . . so, I had a title search and new title done and tried to fix it, but the landlord wouldn't let me bring it into my office/workshop . . . so, I had to sell it. I love two-strokes, but not the best motor for mountainous travel . . . too much change in air pressure. So, I sold it . . . loved living the resto vicariously through your video. You are an excellent mechanic.

    I put that exact CDI and tiny flywheel on my 1976 RD400 because I wanted to get rid of the points that I didnt really trust and they are fussy to set.. CDI set it and forget it is so much better. There is also an ignition curve (well mine had one in it) and I loved the extra midrage power I got. My bike is completely stock so not a high rever.. I use the bike for bombing around town and weekend rides.. non desire to be revving the piss out of it to get any power. However... I took it off and spend the cash on a system from economycycle with a proper flywheel... and it makes 180watts of juice. I did this because the tiny flywheel required me to really have it idle high to prevent from stalling. The bike smoked enough at stop lights but now it was twice as bad. I like a nice relaxed idle. I am actually in the process of adding a Microsquirt EFI to it that will also control the spark timing. I will add my own spark curve.. once its running good I will set about fuel injecting it with some R6 throttle bodies i got from fleabay. Your bike project is awesome.. good job on rebuilding it all properly... you seem to know what youre doing. Personally I wouldnt go this route as with porting and those Lomas pipes you are gonna have to rev that thing to make any decent power... and it'll be crackly loud! If you do aftermarket intake it will be even louder with a mind numbing drone when you open the throttle. I'm 52 now lol... i like my stock pipes and intake and low-mid power. My bike wont even rev past 7500rpm but low and mid pull good. I can keep it in 6th and slow right down for a 90 degree corner and just feed it some throttle and it'll pull itself back to speed limit without a complaint. Good luck, am following your build.

      Sounds good. Did you go vape cdi? because the hpi cdi is a hassle. But for me I want it to be peaky it's what gives me the thrill

      @@VasilyBuilds Yes, it's the VAPE I went with however, it does not come with an ignition curve. If you want that its even more hundreds to buy a programmer. Not a cheap system but I needed the flywheel weight and also the 180wattts to run lights etc... and eventually an efi fuel pump.

      Your bike either desperately needed a an exhaust port & exhaust system decoke or needed a rebore.

    Im not sure if anyone else has said this or if you're aware of this, but those Japanese bikes use JIS screws. They look like regular phillips heads but a regular phillips head screwdriver will cam out of them and strip them out. The JIS screwdriver won't though. Amazing job on the bike btw.

    I loved my 1967 Yamaha YM-1 305cc piston-port twin so much that when the 1973 RD-350 came out I bought one and later bought two new 1975 RD-350's for $895 each; one for me and one for my younger brother. They were little rockets, we rode wheelies through the first 3 gears.

    The screw you stripped was not a Phillips. A lot of people are unaware that Japanese bikes use a similar screw that takes a different tip.
    It's called J.I.S. which stands for, Japanese industry standard. A Phillips tip doesn't fit correctly and will easily strip the screw.
    If you get the correct screwdriver, easily available on the internet, suddenly those crappy, soft Japanese screws become much easier to deal with.

    Nice to see this project back.....BTW these screws are not Philips.....they are JIS and thats why you see a lot of fasteners are striped on these old Japanese bikes.

      I mean no disrespect, JIS screws require a different pitch driver that are not as deep as Phillips that is why the centre of the screw gets stripped out

    Nice build man. I had a Yamaha Banshee a few years back and regret selling it. Having that motor in a bike (basically what you have there) would be a riot to ride.

    After a rebuild of the top end I would definitely check the squish size between the piston and the head. The air cooled RD is my favourite two stroke twin motor. Fantastic to see you making a good gob of it.

      He'll have plenty on that motor mate... Im building one now and those copper gaskets are about 2mm thick, the piston rim is flush with the bottom of the copper ring with a standard base gasket...
      Ive done away with the copper rings and planed the barrels flush where they used to sit and now use RD400 copper gaskets... Ive also made my own heads with removable combustion chambers...
      I think i measured about 4mm of squish when it was all totaly standard..
      Im using Wiseco pistons bought and imported from the States cheaper than what i could get them for here in the UK..!
      I'll make a video of the build when i get around to it....

    Aloha Vasily. I especially enjoy these videos that involve early Japanese 2-strokes. I grew up when these bikes were still being sold, and one of my dream bikes was a Yamaha RD 400, or a Kawasaki Mach III H1 500 Triple. Nice to see these old motors shown some appreciation. I hope one day you locate a Kawasaki triple to rebuild. Keep up the great work! Mahalo nui. 🤙

      There's an English "bloke" named Alan Millyard who does amazing, outlandish, brilliant things with H1 and other Kawi engines, as well as Honda 50 and 90cc engines turned into V twins, inline 6s turned into V12s, and other madness. And they LOOK 100% authentic, factory built! All with not much more than a band saw, Tig welder, lathe, endless patience, and innovation.

      I recently took apart a junk Yamaha V4 outboard motor. It was seized and heavily corroded due to salt water. I know NOTHING about 2 strokes, so it was all quite foreign to me. I wondered what the heck those things were, but now I know they're called "reeds". What do they do? 🤔 EDIT: that was meant for Vasily, I just put it in the wrong f*****g place. 😡

      @@jeffrykopis5468 Iʻm a long time subscriber to Allen Millyard, and he never fails to amaze me with his creations all basically done in his rural backyard shed. Iʻm still surprised he uses a hand operated hacksaw when cutting engine blocks. Another amazing engine builder from the opposite end of the world is Le Dan in Thailand. He creates all sorts of multi cylinder motors from single cylinders.

      @@krotchlickmeugh627 😂 That's for damn sure! I'm a scrapper, I salvage the aluminum. You can sell boat motors complete or incomplete for about 20 cents/lb, and it's about 300 lbs. I just wanted to see what was inside, lol. I've never been inside a 2 stroke. It was very foreign to me!

    Get yourself a set of Japanese Industrial Standard (JIS) screwdrivers. They are way less likely to strip out those Philips-looking (but not actually philips) screws.

    One of the differences from r5to rd cases is the crank seal on the right side. R5 case doesn’t have the groove in it to hold the seal in place. With a little machine work, you can install it.

    Back in the 80s I had a TZ250G with an RD400 engine that I used to commute to work on. Still have an MT125R2.

    Oh Lordy lord what a jaw dropping mind popping motorcycle it is absolutely gorgeous I'd of been so tempted to use the 400cc engine but never the less it's still 100% Beautiful, well done my man you must very proud of it, if it were mine I'd keep it in my front room and spend every spare moment polishing and fettling it 👍💯👌❤️

    Maybe look into getting some J.I.S Tools,reason being there are some differences in fasteners on many of the Japanese engines

    Hey man great job on this bike, I love it. I think to finish the build you should put a DG head on it with lectron carbs. It will finish the modern look you seek. Bigger fin = less heat = more powaaaaa baby

    One day in 1981, I decide to go road racing in the AFM . So, I bought a highly modified (940cc) 750 Honda K model from a AMA superbike rider named, Bernd Koegler, out of Union City, Ca. The bike ran 10.9 at 120 mph at Fremont Drag strip ..in spite of the road race slicks. Having so much power and torque made keeping the front tire on the ground a real challenge on road courses. ..is why I didn't win my first race until 1982 at Laguna Seca.
    My Point is: In 1983 I rode a friends ported RD400, (AFM had a huge 400 class) I really just wanted to give a word to the wise about grabbing a handful of throttle or a handful of front break..

    @4:46 I've seen one of these motors scream with stock internals and I just can't wrap my head around losing that much rotating mass INSIDE THE CASE'S😂😂😂 Gonna be a FUGGIN ripper🔥🔥🔥

    Hey Vasily, at around 9:12 I noticed that your gasket under the jugs is upside down. I hope you turned it off camera. Otherwise it will disturb flow in the transfer. Keep up the good work. I like to follow your projects. Can't wait to hear this one run. Greetings from Belgium.

    Excellent! Great yo see this back. You did measure the squish clearance right? 0.9mm? The pipes would be better if you reset the stingers into the chamber bellies. Then the silencers would fit right on the end of the chamber rather than hanging out beyond the rear wheel.

    Man I used to have so many 2strokes always wanted this engine. I once ride a I think.it was a yamaha dt 350. That was terrifying. Lifted the front in third gear.
