  • This is how VW tests its cars against rusting process, including the new VW Golf 8.
    Volkswagen engineers simulate the ageing process of a car in just six months to reproduce 12 years of car ownership by a customer. We explain the corrosion protection measures that apply for all Volkswagen models - classic combustion engine models as well as the new electric models from the ID. range.
    Corrosion - commonly referred to as rust - is the enemy of all cars. That makes protecting against corrosion vital when it comes to value retention, safety, customer satisfaction and, not least, the image of a company. For decades, Volkswagen has been consistently applying corrosion protection measures to ensure high product quality. Corrosion protection starts long before production - in fact, it is designed into each new vehicle model from the outset. Months before and after production ramp-up, future vehicle models undergo comprehensive tests on a special proving ground and in the lab to simulate all the stresses a car goes through in its life in a short period of time.

    6 months of "extreme" stress testing for what we would describe as a normal day on Romanian roads. Others can relate also, I'm sure of that.

      Yeah i live in Serbia, very close to Romania and we have similar road conditions, sometimes even worse if you have to drive on older village roads.
      Not sure about testing, but we sure have a lot of rusty Mk4, Mk5 and Mk6 golfs and B5 and B6 passats

      Had one for more than 10 years in my family and it had just a few spots of rust around the license plate lights in the rear, now I have a B7 and it's completely rust free.

    The conditions might be equivalent to 12 years, but it takes rust a while to really settle and spread. Not sure if you can condense 12 years of this process to just 6 months.

      It doesn't actually matter with modern cars, rust is barely worth thinking about. They all use a modern zinc coating which is applied to a fully assembled frame at this point so to get any worrying rust there has to be frame damage.

      It's a surprisingly common misconception that galvanizing solves all car rust issues. If people only knew pretty much all the old rusty cars they see are actually made of galvanized steel...

      @@PekkaKilpelainen decades ago panels we're coated separately or in selective areas, full body coating before painting is not a that old, if we take the Golf for example only from Golf 5 did they start full body plating. Of course it doesn't prevent rust completely, with a lot of paint damage the coating itself will not protect it for long.

    As someone working in metal surface protection in automotive industry. I must say they really do have high and precise standards. We often have to test their parts in salt chambers (emulates corrosion) for a long time. Automotive industry has one of the highest standards in the world

    These "stress tests" are just every day conditions where i'm from in northern Sweden. My 2009 passat is rusted to all hell in the wheel wells and the trunk.

      I think they don't galvanize their cars any more, the Golf 4 didn't have such problems.
      But that's the case for all German manufacturers, this cars are today only built for the typical leasing period.

      So true also had a completely rotten 2007 Passat at 6 years old. Meanwhile my 2000 opel astra g has tiny rust on the rear arch's and 2007 Citroen C4 looks surprisingly like new underneath.

    I can say as someone who lives in Ohio where they salt a lot in the winter because of lake effect, when I've been to one of the local junkyards I've noticed a lot of older early 2000s VWs with very little rust, yet some slightly newer are rusted pretty bad.
    The only different I kept seeing is the ones with little or almost no rust on the body were made in Germany while the ones with easily noticeable rot on the body where made in other places like Mexico.

    I'm German, but ... VW cars + many from its VAG group are getting more and more expensive,
    VW / AUDI has become very arrogant, the production is getting cheaper and cheaper.
    Some of the customers are test drivers, manufacturing defects, and the following repair costs, which the customers very often have to pay for themselves.
    Did they have to work properly at VW for the video?
    Did they test the Golf 7 like the golf 8 ?
    The funny thing is that the Golf 7 has very big problems with water in the interior.
    - Loudspeakers seal the doors until they start to leak and water leaks into the interior.
    - Condensation from the air conditioning in the interior, .....
    Since the Golf 4 is no longer fully galvanized, suddenly rust on the roof, etc.
    Unfortunately, the cars are no longer built to last ...

    Looks like a very easy test. As mentioned, for some countries these conditions are found in a daily commute.
    If you want reliable results, test it like this for 3 years every single day.

    So that's why the bonnet of my MK7 is full of chips. They tested for it (1:38) and they went with such thin paint nonetheless... Also the rust starting to form along the wheel arches shows they did a really good job at protecting it even it they know it and tested it (1:53)

    Have 2 Golfs... 1990 Mk2, that we have for 17 years, 10 of them was all year usage on Eastern European roads (gravel, forest, mud, salt, snow, destroyed asphalt), and only now, there are some issues with corrosion (only where paint chipped or erased). 2007 mk5, bought in 2018, before was driving in Frankfurt-Main region, it was almost in mint condition. Now, all underneath is pealing off and rusting, especially where spot welds are. Car is accident free, original paint all around. Thin, water based paints and cold zinc coating is a mistake.

      The only thing they probably test is if they start rusting within the first 2 years of warranty (the rest of the car is also designed with this goal, and this is not only the case at VW).

      You should see quite a lot of Mk5 Golfs where I live in the mild weathered southern UK. There is plenty of rust on the front wings particularly at the top of the wheel arch, sills, rear wheel arches and door bottoms. Japanese and Korean cars of the same age generally appear rust free. I guess this is VW doing their own PR !

It peaked with the Mk2 - very durable, easy to repair, no major issues with rust (and we're talking about a 30+ years old car here) and in my opinion very good looking also. 😎

      More space in the car. Also it's cheaper to maintain then the mk4. I never considered mk4 an option to buy, after i drove one. mk5 is nothing like the mk4. Much better car if you take care of it.

    just buy back high millage 10 year+ old cars that were driven in bad conditions and improve from there. That would save you so much "testing" time.

      That's literally what Toyota does. They simply buy back cars that have been pushed to the extreme by its owners and that still run. This accelerated testing doesn't really account for actual wear and tear and damage caused by deteriorated parts that happens over the course of say 10 years of ownership.

      that's helpful but only as an aid to accelerated testing. they can't just make some changes and hope for the best. the new cars can be tested, and some information can be gathered from old cars. but waiting 10 years simply isn't quick enough to make good changes.

    Mk5 Golf and mk6 Golf:
    Inner wheel arches where leaves and debris collect, and rear wheel arches at the front part where the fabric liner goes behind the plastic guard.

      I’ve got a 2000 Golf Mk4 and besides some minor little bubbles on the bottom of the front wheel arches just above the side skirt, totally rust free! Most people don’t clean their wheel arches, bottom of the doors or what ever little ‘weak spots’ properly that often or never. Some cars and brands are more vulnerable for it ofcourse. But taking care of it is mostly the key factor.. 😏

      My mk5 had the rocker panels rusted, apparently very common on that gen.

      @@klavier285 it is actualy on every Golf in the last 10years. I had to remove the "sponge" material under the front right and left fender which was soaking the water, rotting and then causing the rocker panels to get rusty.

    all this testing for my VW to collect water in the rear passenger side door and spew out about half a pint of water when I open the door! if not it seeps into the rear passenger side foot-well..

    After the test is complete, I want the engineers to try to remove the pinch bolt holding the upper control arms in place. It's nearly impossible without drilling it out.

      plenty of heat, put the nut back on the thread half way and hammer the shit out of it, took me almost an hour of heating and hitting to get it to move, putting it back together just cover it in copper anti seize

      The MK 8 does not have an upper strut, it has the same Frontaxle vw used on the 1973er Super Beetle , Mc Pherson.
      No doublewishbone, that's to expensive for a cheap Golf.

      @@Max_s0506 Only outer shell on Trabant was made from mixture of fenol resin and wool fibers. Chassis and floor was made from metal. Its dangerous, because it looks good until something important fails because if you cant see rust you think is OK. On metal body cars - unimportant body panels rusts through first before some important parts fails.

      @@Mikescze Lots of cars from that era can be rusty.. especially if you don’t clean the areas where debris accumulate round fenders, wheel arches etc that often or never. I live in the Netherlands. I know it’s not Scandinavia or Russia or something 😉 but still we’ve got here almost every year salty roads.. but yeah Mk4 have some little weak points like; bottom of the front wheel arches near the skirts. Beneath the rear window on the trunk cause of use of wrong window sealing kit. Some Audi’s round those years had the same issue.

    Only time will really tell, and with my 23 year old mk4 golf. It has been proven to work, there is no rust anywhere, she is going strong.

    They do these test and the are like: "Yes, this is rust". And then they do nothing to stop this rust from appearing. Of course they also take notes of everything and then throw them into the trash bin because they clearly don't remember any of them when they start working on their next car.

      I think so, the Golf 5 for example is rusting very fast, also the T5.
      They know how to get a good corrosion protection, the Golf 4 didn't have this problems.
      The same with Mercedes, they rusted from the early ninetees on (when they switched to water based coating) until the mid 2000s.

    I have golf gti mk7 with 400,000KM and had two issues ! Once with car’s computer system but covered by the warranty around 40000km as I remember and just recently I had a problem with the gear and I would say I’m very satisfy with the car . Now with COVID-19 I think it will stay longer than planned!

    well u wont even hear a noise inside a new car. they must test these cars after 4-5 years. so its pointless. i live in rome, the roads here are the worse, had my golf 6 2
    years ago, no noise at all, just after a year and every part of the car is making noises. so it depends on road conditions.

    Only ever had rust problems with the passat b6 in my family. My old golf 4 is still being driven rust-free by a family member. Passat b5s are still very much rust free driven in poland and all around eastern europe. The only problems we ever faced where their turbocharged gasoline engines.

    All of this especially the rough road looks completely normal lol this is what my fiesta goes through almost every day in Wisconsin lol. The suspension simulation looks smoother than what it Is like driving in Milwaukee.

      Because that is technically impossible. You have to use rust-free steal, but this is very heavy and has other disadvantages (see DeLorean).

      @Dogs Bollocks Galvanised steel is just steel with a galvanising coating. You do know what that means?
      The galvanising is literally designed to rust. It oxidises slower and so protects the steel underneath for longer but it's main funcition is to rust.

      and thick undercoating would probably take care of the rust protblem for years but even brand new Jaguars comes with just a paint protecting the metal under the car.

      No, it isn't good, many cars after the Golf 4 (which was probably galvanized) started rusting very fast, the Golf 5 for example.
      They only test to get sure it don't start within the warranty period

    In Finland we have salty roads from beginning of october until end of April. There is lot of that stuff..
    Loose rocks/sand which hit first for paint, and then salt bath finishes that damage. Almost brand new cars are in very bad condition :(

    Hmm. That "extreme road surface" is like sine wave. Real road surfaces are more like triangle or saw shape (for example potholes and patches on patches), and never symmetrical. Like caress vs hits. Just test on the hungarian "road 52" at the maximum allowed speed.

    Sadly I couldn't watch it with the audio on, but reading the comments I can say that these pre-production cars are tested for 6 months in extreme situations and daily inspected(?). But how many hours a day is the car under tests? H24 7/7 minus the check? Otherwise, I don't think that similar tests can correspond to "12 years of daily usage"

      From the Golf 4 the body is very strong aginst rust. They copied Audi how to galvanize and make rear fenders etc.

    Meanwhile my 2015 Audi A3 leaks large amounts of water near the rear passenger grab handles any time it rains heavily - most likely via the sunroof. The Audi dealer was unable to fix the issue.

    If you're listening VW, the car-coloured parts of the car generally hold up reasonably well unless chipped. Sadly, there are plenty of forward creases and areas on VWs that are prone to chipping but moving on.
    The parts that fail prematurely are either the subframes, which have vastly inferior coatings to topside finishes (and compared to old IMO) or the underneath or void spaces that often have sound deadening material added. These tend to trap and hold moisture that defeats the good quality coatings you apply. Doh!
    In recent years I think the subframe finishes have got much poorer and the void space and sound deadening materials have become more extensive. This challenges the body-coloured paints and finishes even more. Double Doh!

      I had 6 VWs and I have never seen a check engine light on them, so your joke is pure nonsense 😅

    It’s fascinating how high standards they have for all those tests. Although, both VW I have, 2011 Scirocco and 2020 Caddy suffer from rust from pain chips. But that’s the price you pay for using the cars daily, in Eastern Europe😂
