    For the box to be thin walled and remain the intended shape, I think that either the sides or the faces need to have a greater degree of rigidity. Likely the easiest way to do that is to make one or the other from thicker stock. My preference would be making the vertical faces thicker.

    I make card boxes too, but a fair bit heavier. 1.5mm thickness is just...too thin, that's essentially trying to use veneer. For any structural strength, I'd use 3.175 at minimum. Obviously to decrease twisting I add splices of difference wood that helps give it contrast and more importantly reduce cupping/twisting.
    On my own projects, I go down to 4.75mm for the walls and bottoms, 3.175 for sliding lids (if I have any). Oak is also very prone to both twist/cupping, I would try a more stable wood like maple, walnut, even sequoia or cherry would likely give better results.
    Alternately, see what they make old dainty boxes or cigar boxes from, since I know my wood suggestions wouldn't fare well going thinner either.

      Thanks for the suggestions and your guidance on thickness/method it's really helpful :-) I'm still learning the properties of different woods and how far you can push them.

    I enjoyed the video. I know its probably a great frustration that it didn't work out, but I've got to say its nice seeing someone make the same sort of mistakes that I would have made.

      Thanks, I'm glad you liked the video, I try to include all the mistakes in my videos because I like to think that they encourage people to have a go. At the Men's Shed I volunteer for, people are always making mistakes, and I normally reply with, "Don't worry, it's wood we can fix that' 😀

    Instead of removing the blade guard you could have cut from the right side of the blade.

    Really interesting… since I have a similar project on my list 😀 for small boxes this thin material has advantages, not too expensive and not heavy. I really wonder if the cut on your circular saw has caused it. Or some tension inside the wood ?

      I think it is tension in the wood, I'll try again some day with my own ply made from veneers

    Hi simon, sad to see it didnt workout. I watched the section back a couple of times when you cut the box in two i was amazed how much your fence was flexing when putting the box through

      Ah, I hadn't noticed that, but it explains a lot, in hindsight I should have built a jig to cut it

      @@DIYTinkerer What can cause it is the piece of plastic which goes against the fence rail, you changed this piece a short time ago if its not sitting correctly or moves it causes the fence to move or clamp on an odd angle, thats what i found the cause of my fence movement. I think the fence could benefit from running against a rail at the front of the fence which would help not move, could be a future project?😁
