  • Sand printing is similar to 3D printing; layers of 0.25mm thick sand are ‘printed’ onto a jobbox with a layer of chemical binder in between allowing for complex 3D shapes to be made, slice by slice, layer by layer. It's so good that F1, LMP1, LMP2, WRC, WRX and Moto GP use this tech to make all sorts of parts. So how does it work and is it the way of the future?

    Fun Fact: Yamaha's expertise in casting the iron plate inside their pianos allowed them to easily transition to casting blocks for motorcycle engines in the 1940s.

    7:44 -- A little correction.. the sand doesn't want to expand 1%. Molten aluminium occupies a volume ~1% bigger than when in a solid state so as the metal cools it contracts by 1% from the shape defined by the mould.
    Been dealing with this for 20-odd years and have designed thousands of moulds including 3d printed cores.

    I'm doing an internship (metalurgical engineering) in a foundry with a 3d sand printer. We don't make parts for f1 cars but there have been some huge cylinders for industrial motors. There is alot of engineering that goes into the whole 3d sand process. I can also say that all the information you gave is correct, and a good way of explaining it in a digestable way. Well done

    In my experience when casting, nitrogen is often pumped into the mould to evacuate the air and reduce oxidation.

    At OTC (Offshore Trade Conference), there was a company that would melt the surface of the sand rather than using a binder. It looked amazing. One of their sample prints was a coffee mug with a finish that looked like it was glazed. The benefit behind this technology is getting smoother oil channels and other internal geometry without the need or cost of post casting buffing.

      It would be a fun fact if it was a fact, but it’s not.
      The word sand is thought to have originated from an Old English word, which itself originated from the old Dutch word sant, which became zand (meaning, you guessed it, sand).
      The word didn’t originally refer to the yellow stuff on the beach (as most people a few hundred years ago probably lived and died without ever having seen the ocean).
      It was actually used to describe unstable ground found on fine dirt near a river bed.
      The word then came to mean something that was finer than gravel, but coarser than dust.

    I used to work as a metallurgist where a significant number of the f1 engine manufacturers got there engine block castings made.
    This is surprisingly accurate, I wonder who the sources are for this video. This is significantly better than any presentation I gave on the processes that are actually used to produce these castings.

    my high school metal shop had a foundry so I'm one of your very few readers who's had experience casting parts. The thinner the piece the more chance of failure. It took me half a dozen tries to cast an aluminum surfer foot gas pedal :)

    Make the casting video! That would be an awesome thing to see, especially if you did a few kinds of casting.
    You guys should also def make a "How to make a racing car in your garage" type of thing. You guys have some intelligent peeps, it would be awesome lol and very helpful to the home racing enthusiasts who want to step it up!

    I was surprised with the accuracy and level of detail he went into. Once he started to go into the cooling rates affecting the crystaline structure my mind went back to time-temp-transformation charts from materials classes. Really solid video.

    That would be cool to see! I thought that F1 would be 3d printing their blocks since they have been manufacturing many metal 3d printed items and i would guess that it would be more consistent being 3d printed vs casting

    Feels like I'm back at college doing my weld n fabrication hnc. You just covered the metaligy section in 12 mins! It took our lecturer 4 weeks to cover the same topic.     A+! Alloy Chemistry >Processing>Microstructure>Properties. All tied together nicely here. I think the materials science episode should discuss the effect of Sr and Na doping in AlSi castings. Rich history and the fine eutectic structures are very beautiful and inspiring.

    I worked in a few foundries, we made sand cores to fit in sand molds to make cavities in the castings, If I had use of a machine to 3D print the cores that would have been awesome.

    There's a great video on TH-cam from the 80's all about Cosworth making their Turbo V6 f1 engine. CNC machines and a from of 3d printing existed in the mid 80's, but Cosworth did it old school with hand carved mahogany patterns for their sand molds, for what was a very Hi tech engine at the time.

    Casting is pretty easy and fun. Lost foam is the easiest and you can make pretty decent parts if you get/make a wire cutter. If you have a 3d printer you can lost PLA cast for really accurate parts but that can take a lot longer to print/prepare the mold. Lost foam can just sit right in sand.
