This is really impressive for an EVA foam build, well done! The buckle and headstrap solution was particularly charming. I played one of the Pyke Syndicate soldiers in Book of Boba Fett and our real masks were held in place with velcro, haha. The mask elements were light and slightly flexible urethane castings that attached directly to the silicone prosthetic alien heads we were wearing with fancy high strength velcro patches on the fake "skin." I guess it would be analogous to attaching the mask directly to your face here. You very accurately nailed the sight limitations of the mask that sits far forward of your real face, haha. We didn't have to go down stairs when I was there but I did have to walk down a steep exit ramp from a spaceship. The first few rehearsals did not go particularly well with how blind we were to the position of the feet, haha. Excellent attention to detail with the weathering, the real props used these exact same painting techniques.
Oh wow! Thank you for the insight! Velcro makes much more sense, I was on little sleep at that point. Velcro would have a smaller footprint, and more adjustment. It's so cool to hear about the masks as worn by the actors from the show, what a real treat! I never expected to hear about this, thank you!

As far as I know the velcro setup was how most of the fully-masked pykes' headpieces worked, though the "hero" pyke leader from the train heist had a different mask with a hidden magnet system on account of the much more complicated animatronic headpiece he had to reveal in his scene for speaking dialogue. It was a real treat for a costume and prop dork like me to get to spend some days there on set overheating and examining Star Wars stuff up close, haha.

The Star Wars universe is, I suspect, a key inspiration point for several generations of makers and artisans and it's really cool to see that continue onward. I'm just some schmuck in a mask in the corner of the frame here and there, but in the time I spent with the prop and costume departments on set I recognized the same spirit of love and enthusiasm you guys show in these build videos in the people making the "real deal." We're all still just kids who were moved by these stories in a galaxy far far away, on both sides of the camera. Feels like a good place to ask: would a dremel crack/break 3D printed parts? I have some finger armour that I want to attach to some gloves, but I need to add some detail to a pre-existing pattern, and of course I know if I'm not careful it can break but I'm not sure if it'll work at all honestly
As a general idea: no a Dremel will not crack 3d printed parts. One could break stuff with a Dremel, but I feel it would need to be intentional, not a sudden surprise. Most Dremel bits are abrasive (sanding discs, grinding bits, cutting bits) which will generate heat when used- and 3d printed parts are made from a thermoplastic that can melt... So caution and a care should be used with the Dremel grinding on a PLA part. Butt it can be done, and I use my belt sander on 3d printed parts all the time.
You want to know what would go good with that the rest of the costume like you did with the Gundam you think you could possibly make the costume that goes with that mask or how it whatever it is
