I bought a 2001 4Runner in 2015. I crawled under a bunch of them trying to find one that I could work with. Frames in the Midwest are notoriously bad because of the salt. Finally found one that was rusty but solid. Used a grinder and sanded on the frame to clean it up. For the inside I drilled a hole through three 3/8 x 1" hex bolts and put them on a cable and then put the end of the cable in an electric drill and then ran that down inside the frame to beat the rust off of the inside of the frame. It was loud as hell banging around inside the frame, but it worked. Cleaned the rust out and then painted inside and outside of the frame with Por15. It's now 2024 and my 4Runner has 150,000. Went over the frame again this summer. Clearly saved it because it's hanging in there really well.

A friend of mine recently purchased an 05 Tacoma that missed the recall by 3 months. Took me about a day and a half (total) to remove bed, cab, engine, trans and transfer case along with wiring and brake/fuel lines. I found a place local to sand blast the frame for 300$. After I make the repairs, they will epoxy coat for another few hundred $. I can't imagine repairing a frame like this without removing body etc. You certainly had a big job on your hands.
Probably too late, but you never want to epoxy a frame, that was what killed many of the Deloreans. The best frame coatings are self-healing, like Waxoyl or Caosmoline, or even Fluid film

the frame is typically rusted to swiss cheese on the passenger side middle because it's next to the highest temp part of the exhaust system. It will melt all snow/ice in there and keep it saturated in water all winter long, whereas the rest of the frame will be coated in regular snow and ice instead of water.
Looking to repair some frame rust on my 03 Sequoia. Nothing compared to the 4 Runner just a few golf ball sized holes glad I came across your video let’s me know it’s not going to be that hard of a job.
Ambitious project. For anyone else wanting to do this to a daily driver, vertical butt welds like this on a frame need a diamond shaped fish plate over them to reinforce and spread the welding heat stress. Something like this would not hold up in a crash, and might even crack just through daily driving.
Dude, this is God’s work right here. Fantastic job man! I’m in Chicago and have family in Youngstown. I would happily run the risk of driving my ‘04 Tacoma to your shop for a job like this. 😃 It is currently in about the same condition as yours was before. A man could dream, eh? Lol. 😉

Excellent work, giving me hope, i have 1997 one much better then this one, but a little some rust on the frame, see depends on who you take the car to for repair, to me anything is repairable just depends on how much time/effort you want to put on it.
