    I welded another bolt to the broken piece of the bolt, after 2 to 3 weak welds, finally got the weld strong enough to rotate and unscrew the jammed bolt easily. This method has another advantage that the heat from welding will help breaking the rusty bolt from its thread.

    Have the same case. Still trying with the WD-40, some heat and trying to twist from the back.
    Next thing I'll do is drill the rusty "piece of head" left on the exterior part and file down the back part to two parallel sides, to try to twist it with a wrench.
    Tried filing and cutting a groove in the middle of the back to use a screwdriver, but the side pieces broke.

      As I said, once agian I started with some WD40. Then had to drill out the rusty pieces of screw-heads remaining. Then filed the sides of the screw thread from the inside, to create two parallel sides. And using a variable wrench, screwed the remaining piece to the inside.
      This kind of stuff gets so frustrating, than I'm now very excited about it. Thanks for the video and motivation!

    I just went thru the same thing. Couldn’t get them out so I just kept drilling out and put screws in the hole thru the old screws. Got out as much as I could. Now I gotta find my anti-seize.

    Great vid - Question, Is the head of your screw completely buried in there or did you saw it off? Mine are proud, and still have the head on them

    My solution was to break off the cheap dealer plastic plate ring and use the clearance to cut off the bolt head with a bare hacksaw blade. Then I used a punch to drive the bolts shank through the door panel. Could also drill through it. SS bolts fender washers and nylon insert lock nuts are a pain to get started but do the trick.

      My prius had earlier round sheet metal nylon insert nut tacked to panel. Yours looks like they beefed up the nut size and made it square to get wrench flats on. Which is even worse. So your bolt head twisted off leaving the nut/stud mess on the back. Probably easiest to leave rusted fasteners alone and leave old plate on and rivet new plate right over and to the original.@@TSRGarage

      Dont keep me in suspense. How much were you quoted for replacing the entire hatch door panel and reassenmly? At least this poor schmuck had a square backing nut - mine are the earlier rounded variety. Looks like a rivet is the way to go. At least you can drill out the head of those. HINT HINT TOYOTA.

    He's unscrewing it incorrectly with the vise, he needed to come straight out with the vise. He's placing an angled pressure on the screw, that's why it broke. How is the screw initially removed? with a screwdriver straight out, that's how the vise grip needed to be used.

      A little bit of anti-seize or grease on the bolt threads.
