Get some left handed drill bits for removing broken bolts. If the bolt doesn’t back out during drilling the easy out will get it. I generally get 80% of broken bolts out while drilling using a left handed bit.

I get it Jake most people don’t realize how much extra work it is modifying anything from stock and trying to do a good proper job to make sure stuff is as safe as stock. There’s a reason why in a shop environment we don’t do much big modifications it takes to long and too much hassle to do it properly

I actually really like seeing the detailing work. I usually get how to do the "big" stuff, but the little things are important too and often, for me anyway, there's no intuitive way to know how to do them. The brake caliper disassembly and clean was very cool. Thanks Jake!

Man, your knowledge about how these bikes run and how to fix them is amazing man. I've been watching you for years and its always amazed and inspired me. I have an r3 and the simplest task like tightening my chain gets me worried lol, here you are with a bike in pieces and know where everything goes and how to put it back together lol. Keep it up man!

Mate I actually loved this vid. Watching how meticulously you go overything and don't cut corners is inspiring, as well as learning from your knowledge along the way. I actually just brought a very dodgy hack job custom Speed Triple 955 back to life and the list of issues was never ending, but also so satisfying to eventually get to the end of it. So the brakes (Kawasaki trained mechanic here) those collars are locating dowels more than retention or strength. The gold dot brake upgrade is really common on kwaks/Suzi's. They can be removed by pulling them out with plyers. You can then grind them down a mm or two and relocate them to accept the gold dots.
The pad locating on the rotor is obviously super important depending on rotor size is the size of the spacer you need to make up the gap. The spacers shouldn't be forced on the locating dowels in the fork legs - which you're doing. To be honest even in racing scenarios we've just removed them and placed the caliper directly against the mounting posts. Cast your mind back and you'll remember it once was rare to have locating dowels on radial calipers. Side note; BMW caliper mount bolt spacing is probably 100mm and Japanese brake mount bolt spacing is 108mm. So OEM Japanese calipers will always fit on Japanese brand bikes then you use spacers to stack them out or mill off material to mount them correctly on the rotors. That's the issue you're having and seemingly operating on guess work.
Personally I would of used OEM monobloc Brembo Calipers off the newer GSXR and upgrade to 320mm rotors to match them. That way it's OEM and a near instant upgrade. The main braking issue you're going to run into on that generation of GSXR is the master cylinder perch itself - that needs upgrading or rebuilding.
I find my interest in these videos conflicting because half the time I'm like "this geezer knows what he's doing" the other half I'm like "he doesn't have a clue"
The braided caliper line you propose in your big brain moment is a race setup - very common and offers faster braking and less chance of brake fade. The braided line up and over technique you first tried is the OEM setup for many bikes. Feed the lines in front of the forks till it gets to the lower clamp then run them behind to avoid any impact damaging the lines. If you look up race brake routing, that's what you're after. I don't mean to sound sarcastic at all or a dick but I thought I'd offer my advice.

Honestly after working on bikes for about a year the whole thing with the spacers for the brakes is the realest shit ever lol
I know how time consuming is dismantling, cleaning and putting a bike together. Early this year I have disassembled my KTM 990 smt to bare frame. Frame, swingarm, rims, subframe and few other parts were sand blasted and powder painted. My friend spray painted my fairings and I have installed new stickers on them. I am not professional mechanic so I decided to give my engine to real mechanic for full disassemble and inspection. In early may I have put it all together. Made more than 2k kilometers already. Currently waiting for ECU tuning, becouse in previous years I made some modifications after wich I downloaded ECU map from internet. It is working but it's not ideal - mixture is way to rich. My fuel consuption (7-8l/100km) is about 2 liters higher than my friend's 1190 adv (driving together).

When you start using parts for something else there is way more time trying to make it fit, then even way more time to just get it to work, then even more time getting it work correctly. I know what you’re dealing with but me it’s a WW2 Willys MB that is mine but still it needs to be correct.

About the spacers for the brake calipers: I have a gsxr 600 track bike which came with the same Tokiko calipers which I swapped for the r6 ones. The little silver inner alignment cylinders were (for me) the exact same size between the gsxr and the r6 and when I used a (2mm?) washer the inner ring still was able to slot into the caliper and hold it securely and the brake pads aligned perfectly. There was only one person I could find making the "correct" spacer but the only advertisement for them was literally a .png with an email address to reach out to. I get what you're saying about his bike needing a solid braking system but IMO the washers gave me perfect spacing and a very rigid setup.
tl;dr gixxer brah was right, washers are fine as long as the inner sleeve slots into the calipers

I sure am glad that I have a hot water Pressure washer.. a big tank full of mineral spirits and a parts washer with pump and nozzle with mineral spirits in it. I don't like to work on anything that is greasy no do I put dirt parts back on the bike .

Bro Accossato monoblocs are only 500 bucks and lighter than brembos, definitely a go to caliper for sure Accossato is killing it in the racing world
