That kind of work is nerve racking, one miscue and it can haunt you and make you toss and turn all night. You can't hurry a job like that and you guys are doing a amazing job. You don't need a clock, Pistol's gut alarm, will remind when it is time for a snack! Doing a great job...

I'm based in Ireland and have justed started converting a Peugeot Boxer, one of the European variants of the American Promaster. I had been puzzling over a roof rack design, and a method of mounting that wouldn't require drilling holes through the roof, then Dr Google came to my aid, and I discovered and purchased the same Vantech mounts you've used.
Thanks to a parcel motel arrangement run by our postal service, and based in New Jersey, together with free postage from the Californian supplier they have only cost €15 delivery plus the $33 per unit cost - got to be a bargain.
I also plan on using aluminium u-channel, but I'm finding it difficult to source this product in Ireland, far more than I had, obtaining the roof-mounts from across the Atlantic! I'm going to be building a frame from 3030 aluminium profile and then fix this to the u-channel. I could use an angle, but I much prefer the two surfaces u-channel gives me to secure the aluminium profile to, rather than one if using an angle.
I was just wondering, what dimension channel did you run with?

Thank you. I used 6 inch channel because as you’ll see soon I am mounting a wall mount Fiamma awning on it. It’s 5 1/2 inches tall. I wanted my aluminum cross pieces to clear it so a kayak can be mounted over it.

man, i wish you guys posted this one week earlier. sportsmobile west didn't know about those "nubbin" adapters and attached my solar panels by drilling through the roof.

Hi, Great job! Anymore information about the Aluminum Channel? How wide are the flange lengths?
RVC ! It’s a six inch aluminum channel with a 1 7/8 inch flange. It’s 3/16 inch thick. And tomorrow it goes to the CNC machine to cut weight and get sexy!😁

If you have your ladders facing each other then you do not have to use the outside arm to lift that roof rack mount. You can just lift it on the van side facing one another from the ladder FYI. Makes it safer and easier?

cutting holes in the c channel may have a bigger wind resistance fuel penalty than the weight.
nubbins/mushrooms/studs.. what a pita...... 3/8(10mm) drill bit and 20 nuts and bolts+rubber washer lol , i couldn't find anywhere selling anything to fit so went with what i knew .

AVOID GALVANIC CORROSION! Consider using dissimilar metal tape (or some other barrier) between all dissimilar metals (Aluminum C-Channel to steel nub covers and angled washers to aluminum C-Channel). The bolts, themselves, should also have sleeves where the bolts pass through the aluminum channel.

I would in the A/C unit in front opening, because of noise and better air flow in the area that you be in the longs time

i am blown away... this is amazing, my kayaks are 100lbs ...so never traveling with them. will need to stick with inflatable i guess. what is the weight of your kayak that you will have on the roof?!!!!
Thanks Catherine! I am looking at one for the van that is about 70-75 lbs. there are some interesting ladder racks that I may eventually modify for it. For now it will be mounted with pure brute force.😆

We got lucky and found a metal supply shop nearby. You can find it online but I suppose shipping might be a bit spendy.

Not really sure. One side will hold the solar which combined will be about 60lbs. The other side will hold the kayak and awning which will be a bit more.
i was told that if you put two different sized panels together they both only charge the amount of the smaller panel, or it woulnt work not sure which... but i am no expert and if i am wrong please let me know... i had planned on using two different charge controllers if use two different sized panels and have two charging systems going to the battery bank.

Those two structural beams seem like insane overkill for a roof rack eating up your weight limit that you might need elsewhere, what could you possibly be thinking of carrying that would need them? I just used two similar beams of 6mm thick alloy that I built my entire truck body on top of, it weighed 2 tonne :)
jedics. You might have missed where I mentioned much of the beams will be CNC’d away. It will be a lightweight roof rack when complete.

It’s the dometic brisk air 2 and so far it seems to work just fine. We are 9’ 7” high

The solar may be made tiltable later. As far as the hitch, you ever know when you may need Tow something. Maybe a small boat someday🤷♂️😁

It is interesting how much the aluminum I-beam alters the look of the exterior.
It does! One side will be behind the awning and the other will look a lot different when we have a
bunch of the material cut away with a CNC machine.
Pistol reacts just like my Zack when I do certain things.

Anything not aluminum,,,,must be stainless. Otherwise, just another amateur hack job.
