Wow, thanks so much, James! You made my day by pointing out that trick of applying 12 volts to the brush assembly to restore the magnetism! I had a brain freeze when grid power was restored to my house and I failed to disconnect the generator, so power backfed into the generator and obviously demagnetized it so there was no output. I wish I had found your video before I completely disassembled the generator for no reason. Now it's working like a charm. You da' man!
Wow James ,that is a lot of work ! When I went to Electrical school a long time ago we studied motors, AC and DC . We learned how generators work. WE also had a project to rewind a motor . After 40 some odd years ,I still have that motor. One thing we did after we finished winding the stater and soldering the poles together and checking for proper polarity was spray the stater winding was we called Red Dog .It was an insulating spray to help ensure even the windings were laminated, this was a little insurance. I realize that when you are manufacturing thousands of these rigs a month , you can stop and spray insulating spray on the windings.

I got an old 80's tecumseh craftsman genny 5000 watts. Rebuilt the carb and got it running great but it pukes its oil out the breather tube. And a light didn't work when I plugged it in. Thanks to James videos I hope to get it all the way operational. 10hp tecumseh sounds so cool

Hi , I applaud your work well done on these generators. I will also say this , there are shops that repair stators and rotors. If you can find the broken wire(s) yourself you can fix them too (windings). All copper wires can be cleaned and soldered together again. Great Videos
James, I’ve enjoyed watching you repair generators for over a year and finally had a dead ES 300c Honda.. gas was at least 3 yrs old in the carb. Main jet was totally clogged and even tank filter. Recoil starter was off and in pieces. 1hr later I had a perfectly running Honda. $3 worth of carb cleaner and your channel. I need your hot tank if I keep doing this, tho. Thanks!

Really enjoy all your videos. I ran into the same problem with my diesel generator a few months ago. Multimeter test all looks good but still no power. I did see the small burn mark after removing the stator, but not sure if the mark I saw is the problem. Finally I took a chance and bought a used gen head and problem solved. Thanks for making all the videos because I know how difficult it is to figuring out something, shooting video and explaining it at the same time.
To save a little time when adjusting an AVR, you can flip it over and use a single bolt on one side to secure it to one of the end cover mounting holes. That holds it steady enough to get a screwdriver on the potentiometer while the generator is running.
I like your channel and you've educated me a lot about these generators. I know you are trying to help the DIYer trying to fix their generators thus the use of the general purpose multimeter test leads. You built a special purpose fuel tank to make your life easier. Consider making some special purpose test lead adapters that are more secure. Especially when measuring while the gen is running.
If I had the money I would totally get you Musite1's hydraulic lift table he use's at his home shop. Watching you work on these on the ground hurts my back....Absolutely love the explanation on every video, these would be perfect to teach anyone how to fix a generator., possible a college course in small engine repair.
Jim, just an update. I'm now recovering from knee replacement surgery, so as I get limbered up and more flexible, I'll be able to get your plastics to list so you can give me an idea whet dimensions are best for you. I'm also hoping to pick us some other pieces to add to what I now have.
Have you tried getting any generators from your local scrap yards? I have a buddy that does this when work slows down. He used to get nice looking riding mowers, but found that he quickly ran out of space doing this.

Having just powered through the HOUSTON, TX DEEP FREEZE, I was so very glad that I had invested in a generator. On the 2nd night, I successfully overloaded one leg of the 240v output... I thought the circuit breaker would protect it from overloads. Attempting repairs now!
Upen further review last night, I was able to measure 120vac from each leg at the 240 output, BUT GOT NOTHING AT THE STANDARD 120V connections. I’ll have inspect behind the mounting panel to see how everything is wired!

Every componant on that generator shakes like heck from that engine. I was thinking there would be problems at the plug socket where the wires are attached to the plugs. Nice fix and after check on the suspect stator!

She has not been able to park in the garage for years. Luckily generators do not take up a bunch of space. When inventory starts to get high, I drop my prices and sell them at a discount to make space.

I don't know if you ever tested the diodes on the bridge rectifier with an ohmeter on diode test they read low ohm's in one direction and high ohms or open circuit the opposite way, I was a generator mechanic in the US Army and fixed Generators in Vietnam in the field Diodes and dirty carburetors were my biggest problems, you are a great mechanic and I am learning from your channel, every thing is different from what I worked on, I have a small Honda 2000i inverter Gen for my house in emergency's love it can hardly hear it!I fixed TV's for a living for my whole career till I retired 2013 living the good life now!Electronics can be challeging as you surly know!

Well i was about to comment to say "Might check the AVR to see if it is faulty". I then proceeded to look at the gen model and try to find a replacement avr just for giggles. and what do ya know... there is no avr for that model... never thought that a generator would be self regulating like that. thanks for the excellent vid and keep up the excellent work.
James, I really enjoy your videos on generators. You have taken great care in both function and appearance of the used generators passing thru your shop. This one looked like you didn't have to paint anything or polish the chrome muffler cover. You did gave the gas tank a good washing. I wondered if on those rubber/vinyl dust caps over the outlets if you use something like Armour-All, boot polish, wax etc to try to get the luster back.
20:58 i pulled a rotor w/o thread off by putting a big flat blade screwdriver as a lever between the bell housing, taking the center bolt out 5 mm and tapping that head. the head needs some work to accept a socket wrench again though. 24:45 why not put the bolt in with your impact?

Enjoy all your videos as they are very informative! I’m surprised that with the large number of generators that you work on you don’t have some sort of hoist or lift and a table to make them a more convenient height to work on. Working on these on the floor has got to rough on the knees!

Loved your video and I love alternators (but everyone says genies) When you diagnosed the stator as bad based on the color of the windings (thicker globs of wire varnish appear darker as normal) I really doubted this to be the failure item. I keep thinking it was something in the field coil (rotor) or field coil power supply which you kindly gave us "the rest of the story" at the end.
I like the way you explain things as you are confronted with working through a fix. It's real-world problem-solving at its best, which good mechanics deal with every day when confronting the unknown. Also, I like your after-action summaries and review of the project. Thanks for sharing your knowledge.

Hi James. I am a regular fan of your videos and I have a simple question for you. For better working and better viewing (for us) why don't you get a motorcycle lift because you make so many nice videos and you know the market, so you can find a cheap one.
As you describe the legs does that mean the receptacles are of the split type we used to use in kitchens. ie the bottom half of the receptacle hot side is not connected to the top half. That could be exciting if a homeowner replaced one of those receptacles with a standard duplex.
That’s funny just as I was wondering to myself if you tried another rectifier pack or checked the diodes in that one the little extra bit at the end of the video came up. Looking forward to the video on the power head that you removed, interesting stuff!

I need to see if you could point me somewhere where I can get a new head possibly. I have tried and tried but can not find one. Must be looking for it wrong. Nice fix. My home built 8600watt generator broke during a freak ice storm . Belt got chewed up. a local trip to autozone fixed it. the avr is a nice addition. I have a italian headunit mecca alte It has a capacitor where your avr is. 8600,7000 watts .dont know which is better avr or the huge capacitor..
Honestly I like the capacitor. Keep it simple. If the engine is running fast you hear it and know the voltage is high. I have seen AVRs go bad and start putting out 170 volts with a normal engine speed.
James you can also buy a bridge rectifier and have remotely attached, something in the vicinity of about 10 amps, or 1n5008 diodes which are 3 amps to replace the ones on the brush set. Watching you from across the pond in Portugal.
I came across this a week ago, took a look at the stator lookt good no discoloring or broken twine. forgot to check rotor field. busted ass getting engine to run only to find no juice, orange grape or apple no voltage either. next time I work on a gen I check res. of all windings.

You should try exciting the armature with a battery (12V) while it runs, just touch it momentarily at the connectors where the blue and red wires connect, no polarity preference, has worked many times for me, builds residual magnetism.

@@firedmyboss sounds like it could be a wiring issue. unless your generator has a switch for 120v or 240v only.

Loving the videos! We had a kohler that somehow sheared off the bolt that connects the motor to gen head. Under warranty thankfully!

A layer or 2-4 of 10:07 Aluminum foil works pretty good in small threads that are stripped or more specifically near stripped out.
20:58 i pulled a rotor w/o thread off by putting a big flat blade screwdriver as a lever between the bell housing, taking the center bolt out 5 mm and tapping that head. the head needs some work to accept a socket wrench again though.

Good idea with the screwdriver. At the time did not have an impact up to the challenge.

The radius of the brushes stator side looks like a near perfect fit for Dremel tool and the 1/2” drum sander that comes with most.
Enjoy all your videos as they are very informative! I’m surprised that with the large number of generators that you work on you don’t have some sort of hoist or lift and a table to make them a more convenient height to work on. Working on these on the floor has got to rough on the knees!

Loved your video and I love alternators (but everyone says genies) When you diagnosed the stator as bad based on the color of the windings (thicker globs of wire varnish appear darker as normal) I really doubted this to be the failure item. I keep thinking it was something in the field coil (rotor) or field coil power supply which you kindly gave us "the rest of the story" at the end.
I also was not convinced on this one. I had another go with this power head in this video th-cam.com/video/8GvJkuINoKA/w-d-xo.html
I like the way you explain things as you are confronted with working through a fix. It's real-world problem-solving at its best, which good mechanics deal with every day when confronting the unknown. As you describe the legs does that mean the receptacles are of the split type we used to use in kitchens. ie the bottom half of the receptacle hot side is not connected to the top half. That could be exciting if a homeowner replaced one of those receptacles with a standard duplex.
That’s funny just as I was wondering to myself if you tried another rectifier pack or checked the diodes in that one the little extra bit at the end of the video came up. Looking forward to the video on the power head that you removed, interesting stuff!

James, once again, another excellent video. If I may, I have a 4k generator that is causing me fits. It is putting out 185 volts regular. I need to see if you could point me somewhere where I can get a new head possibly. I have tried and tried but can not find one. Must be looking for it wrong. It is just like the one you replaced on this storm generator. four bolts and the concave shaft. Thanks for your help.

Nice fix. My home built 8600watt generator broke during a freak ice storm . Belt got chewed up. a local trip to autozone fixed it. the avr is a nice addition. I have a italian headunit mecca alte It has a capacitor where your avr is. 8600,7000 watts .dont know which is better avr or the huge capacitor..
Honestly I like the capacitor. Keep it simple. If the engine is running fast you hear it and know the voltage is high. I have seen AVRs go bad and start putting out 170 volts with a normal engine speed.
James you can also buy a bridge rectifier and have remotely attached, something in the vicinity of about 10 amps, or 1n5008 diodes which are 3 amps to replace the ones on the brush set. Watching you from across the pond in Portugal.
I now have 4 of these bridge rectifiers that are bad. Going to do a video fixing them up (I hope).

I came across this a week ago, took a look at the stator lookt good no discoloring or
broken twine. forgot to check rotor field. busted ass getting engine to run only to find
no juice, orange grape or apple no voltage either. next time I work on a gen I check res.

You should try exciting the armature with a battery (12V) while it runs, just touch it momentarily at the connectors where the blue and red wires connect, no polarity preference, has worked many times for me, builds residual magnetism.
Better to go directly to brushes because of the bridge rectifier.
