    I spent more time getting the connector apart than I did doing the whole rest of the job. It was like the plastic was stuck together because of the dust that had gotten in.
    You need to do more MK4 stuff, my cars slowly starting to need lots of little repairs. It was good for a few years and now it's getting needy.

    The only reason they have the fans on the diesel is for the A/C lol. I had to replace the large fan once so far on mine. If it wasn't for the A/C I would have ordered the car without the rad. Just by putting the interior fan on high with the temp turned to hot ofcourse the needle drops 3/4 of the way down. Big problem in the winter when city driving.

    Thanks, I know you don't get a whole lot of views but when you need very specific information its great to see! I need to do this job tomorrow. Bench tested the same way you did and the small works but big one doesn't, direct to battery. Can you believe a TDI actually gets hot enough to trip the temp warning light.. who knew. Must be this heat wave.

      Followup, it wasn't overheating! Fan still broken though and going to get replaced anyway. Checked temps both with VCDS and the dash needle on a test drive. Turns out it was just slightly low on coolant causing the light to come on intermittently. My grandmother is the usual driver so I didn't get the whole story. Highest temp I could observe was 96C revving in park, and 88-90C on the highway with the wind blowing over it.

    where do you get the large radiator fan from? I try looking for it at advance auto part, auto zone, pep boys, ECT. no one have just the large fan.

    Thomas, what's the procedure for an A5 rad fan removal? My sisters 2006 Jetta has a dead aux fan. The big one still works, but having 2 working is better than 1

      Brandon Friesen Up to you... should not be an issue in the short term, but when ambient temperatures climb, you might notice slightly hotter temperatures.

    Hello, bro!
    I have a 2001 golf 4 mk4, 1.6.
    The fans won't start.
    I changed the thermostat and the sensor near it and the radiator sensor, but still, won't start at 90.
    I changed the relay unit, now both fans start when I start the Ac.
    When the engine is cold and I start it then stop it, the fans start for 20 sec and then stop.
    The relay would be the problem?

      Shop labor & parts prices are different from State to State, City to City... it costs what it costs. If there is a problem, you can always go back and the warranty will cover it (as long as the problem is warranty related). Sorry... I can't give you a generic $ number.

    Hi Thomas great post.
    I might have a deeper issue though on mine. Do you know a good "home use" diagnostic reader?? I know the wireless FIXD is pretty popular lately. But any wired one is fine with me, if any are good for MK4 tdi's that you know of.
    Appreciate anything you'd know.

      The next best thing to VCDS is OBDeleven (wireless app for smartphone). Buy the pro version, so that you can do coding & special functions. Credits that can be bought are used to let the app do specific tasks (coding / adaptations)... but you do not have to buy credits, if you already know how to do whatever task you want to do. Lots of obdeleven videos / reviews on TH-cam. Watch some to see if it's right for you. For the price (and if I didn't already have vcds) I would get it myself.

    Hi Thomas, great video by the way and thanks for sharing. Got an Audi tt 2004 225bhp, fan issues, changed relay housing on top of battery and fuses. Both fans only work when heating or air con on...they do not spin when car is gone for a ride and reached 90c. Do you think I should replace fans? Read it could be part burn on the fan?

      Looking at wiring the diagram... the fans are triggered by the radiator fan switch. If (when you turn the engine off), the fan switch is not warm enough, the fans will not come on after turning the car off. After the sensor gets warm enough (to trigger low speed) from heat being transferred from the hot engine to the radiator... the fans will come on. This could happen from a few to 10 minutes after the engine is shut off. The "after-run" coolant pump should run as soon as the engine is shut off.. which also helps circulate the coolant through the engine & radiator (mainly engine).

    Hey Thomas. If a fan bearing is going out will it squeak really bad as it's slowing down?

      Jonathan Stevens The fan can squeak as it starts spinning and as it stops spinning. Squeaks can stay constant or disappear... a fan can suddenly fail with no warning / no squeaking.

    So my large fan wasnt working either so i changed it and now it spins but i still dont get cold AC. i dont have any leakes all my fuses are good, My clutch kicks in, and recharged my ac but nothing.. just blowing warm air. {side note - my cars has been sitting for a long time. its an 01 jetta with only 44k miles. } what should i do next?

      order 66 Is the AC line going into the car cold to the touch? If yes, check the condition of the temperature blend door inside the heater box assembly. If the blend door is missing foam, then warm air is constantly mixing with cold air.

      order 66 Then the AC isn't working / the gas is not evaporating enough to absorb heat / turn the pipe cold... the problem is with the AC and not the blend door.

    Thomas, are both fans for cooling the radiator and should they come on at the same time? Just had a look at my car - 2002 audi s3 and only the small fan is coming on.

      wizkid01 Yes. If both fans are electric... then they should both run at the same time.

      Thomas EXOVCDS mind you, when the small fan kicked in, I pushed the large fan blades inwards towards the fan motor and the fan would start, soon as I let go it would stop. This would lead me to believe the fan blades have come loose from motor assembly?

      Maybe... not sure if there is a clip that holds the fan to the motor, or if it is friction bonded to the shaft.

      Thomas EXOVCDS probably pressed to the motor output shaft. Either way I need a new fan, and couple hours ago managed to get hold of a brand new genuine part. I'll be fitting it tomorrow and hope it's as easy to remove and install as it was in your video. But knowing my luck it will be anything but.

    Question. ... I have an 03 jetta 1.8t and the large fan isn't kicking on.... I replaced the fan and bench tested it and it works.... just not in the car ( up to temp with ac on or off) is there a thermo switch I should be looking at? Any suggestions would be awesome! Thanks for taking the time to put out these videos! !

      I should add the car is not overheating and the passenger side fan works fine... I was just doing the coolent and noticed it never kicked on

      If the small fan works, then you don't have to check the "control system" (since the small one is controlled and the large fan gets the signal from the same source). What you DO have to check is the power wire going TO the large fan connector. There's probably a break in the wire somewhere. Like this:

      Soooooo..... I ripped all the shrouds and the waterfall and the battery box (and battery) out to get the scope of the wireing..... Absolutely nothing.... They are totally intact... not a bugger on anything... I pulled the conduit apart to see if something was pinched... Nope.... All purdy... The body grounds look to be pretty decent...

      The extra wire seems to be for the rad fan high speed / part of the AC cut-out relay circuit.

      I've never measured one. When ordering, you order the left or the right one. In North America, the left one is driver side (the large one).

    I'm pulling an 02 ALH tonight from a Jetta. Do you recommend going out the top or through the front (service position)?

      Whichever is easier for you. I drop out the bottom... removing the front end completely will allow you to slide it out.
      Engine & tranny together... separate once out of the vehicle.

      That response time. If I don't have a lift, will out the front be easier? Also, do I pull CV's out of trans or out of hub?

      Disconnect CV's at the diff and leave them hanging in the car... tie them out of the way. I don't have room between the nose of the car and my tool box, so dropping is easier for me. Use drive-on ramps or lift & support on jack stands and then pull it out the front with an engine hoist or 2 floor jacks (one under the engine and one under the tranny).

      Do you have any concerns about re-inserting the CV into the trans? When I did clutch, I recall there was a specific step that I missed, and re-inserting CV's was nearly impossible.

      Inner cv joints are secured via 6 bolts to the diff flanges... should not be of the inserted style one an 02.

      when the fans are working the driver side is stopping and the left (passenger side) is working 2 times harder.Then both of them start working again. What should I do should I change the fan in the driver side.Thank you very much.

      I have not yet worked on a fan system on a Passat... if it is similar to the setup as in the Golf, Jetta, Tiguan... then the large fan has the fan module mounted to it. The fan module activates the large & the small fan. If there is a problem with the fan module, then it can affect the operation of one or both fans. Both fans should work together when the ECM tells the fan module to turn them on. If one fan is not turning on, then there is a problem with the fan or the module. Since the small fan works more often than the big fan, then there could be a problem with the big fan. Some parts stores will sell the complete radiator fan assembly (both fans with mounting shroud)... some parts stores will sell the fans separately. Due to the age, I would replace the complete assembly. That way, you won't have to worry about the little fan failing a short time later. I hope I explained things OK.
