Cafe Racer Build 21, Suzuki GS550 POR15 fuel tank sealing & fixing

  • Fixing the Suzuki GS550 fuel tank leak with POR15 fuel tank re-sealer.
    Hopefully this will fix the fuel leak issue I had on the side. First clean with the degreaser, then flush with engine preparation solution, then finally seal with the tank sealant.

    Currently, im using por 15 metal prep on a Honda CB550K 77 bike tank that the bottom looked like swiss cheese. I soldered the holes with silver plumbing solder, sanded it down flush and used Bondo glass on the outside to smooth it out and help with structural integrity.
    the problem I'm having is 60% humidity is causing the surface to lightly rust shortly after I dissolve the rust. its a pain in the petcock.

    If the liner doesn't work I think you will find it better to bronze braze any pinholes rather than welding them - A mig and a fuel tank is just a recipe for burning bigger holes.

    I had the same issues with the tank on my Honda CBX 750,I found a good way to clean the inside was baking soda and warm water.the best way to seal would be to weld the holes then tank sealer on the inside

      Indeed. An alkaline solution. If you ever use POR15 to seal make sure you balance out the pH before applying. I'll see if I need to address the holes from the outside. But this stuff seems solid.

    I was lucky enough that my project has no rust in the tank, and only a tiny bit on the upper lip of the petrol cap. Most rust was on the frame,swingarm but thats all dealt with now. Didn't you notice it leaking when the petrol was in there?

      That's very lucky. When I got the tank the badge area had already been covered with filler by the previous owner and it was only when I added fuel into the tank that the filler started to raise, as the filler was absorbing the vapour through pin holes. But yeah, I noticed as soon as there was fuel in there. It's been like this for over a year.

    I used that tank sealer on my gs750 custom build. I didn't have much success. After painting the tank I found blistering on the bottom part of the tank. Horror. I'm now wondering if I should just buy a new tank or retry and get more sealer. Its not cheap.

      It's not cheap is it. I weighed up the risk of buying another tank but thought that might have the same issue, I'll see how this goes.

    Would it not be more beneficial to use deionised / distilled water instead of water for the rinse to eliminate microscopic metals that lie in tap water?

      No water. The water is to clean afterwards.

    When you take the fuel tap off and put the sealer in does it stick to the thread when you drain it out

    I've just one question, after metal prep you clean it with warm water and you let it dry over night. do you remember how was the tank inside? did it have any thin layer of rust or the metal was clean?
    keep this nice work on both bikes.

      I put a heat gun inside to try and dry as much as I could.

    hi. are there any "stuff " that can be put into thank to protect it inside from rust ? did you use anything? ( since you have cleaned it ) ..thanks . cool video as always.

      Yeah, this POR 15 is a tank liner so it coats the inside in a silver really hard film, so that stops the rust.

    Great video! I was curious how much research you did into all the tank liners out there. I'm currently in the same position with a 78 KZ400 tank. I've decided to go with "Caswell gas tank repair", have you heard of Caswell's kit? Of course, I've read good and bad stories for every kit out there so who knows which is truly the best to use.

      I did some research and this seemed to come out on top as it sets differently to others. Also Jay Leno had the founder talk about the product and demonstrate it on his 'garage' series on TH-cam, kinda sold me after watching what he had to say about it on that. Let me know how the Caswells goes.

      Update about "Caswell gas tank repair". I filled the tank last Saturday and had enough to apply two coats so I figured why not. The stuff is now as hard as a rock and am pretty happy about that. I used two cups to mix each application and will test those with fuel after this weekend. They do say to wait 4-5 days before adding fuel. The only thing I'm not happy with is that tiny bubbles form when you are mixing the two parts of the product and they did harden inside the tank leaving tiny air bubbles throughout the finish. Obviously, it's a superficial complaint and I'm sure it won't bother function at all.

    After doing the degreaser, then metal prep (with thoroughly washing with water each time) I have got a limescale looking powder lining the tank. Any idea of what this could be? Reluctant to do the sealer before knowing if this is normal. Any help would be great thanks!

      Could try something like vinegar? Not entirely sure as mine looked clean.

      The metal prep is etching the metal. When I used POR15 metal prep on tractor rims it did work on removing the rust. After rising, and dried the metal would have some discolor or a powdery film. I would say it is normal. I'm wondering if you had some pinholes in your tank and did they seal up & not leak?

    nice mate where you get that stuff from? i managed to find a donor bike at last. bmw k100 for £100 but has pin holes in tank so need some of this

    That paint or what ever that was, was really runny.. even if it was paint. I would ques if you seal something with it, it shoudl be stiff.. Why didn't you go old school tin?
    and holy bondo.. that is one beat up tank. You didn't think to pull the dints out?

      It's a polymer so it dries as strong as the metal and also resistant to fuel. With the small dents I'm going to fill them over, the large ones at either side are for knees, so they're all good, just need shaping a bit more so it'll look like it did in video 2 again.

      It is easier explain to me that it is magic.. :) yeah, I get you.. Just weard that it is so runny.
      I ment the dints in the front of the tank which you have bondoed. That's cool tho. Your paint job was already so good that I could not see anything wrong with tank before, but you miss out some petrol there.. ;)

      It's very runny, it's more meant to be for the inside of the tank where you can roll it around the inside, but I thought for good measure I'd add some on the side also.

      In fact thinking about those dents at the front, I've stripped the paint off with Nitromors which also eats into filler, probably why they're more apparent now.
