Ford Falcon XR6 water pump, tensioner & belt replacement

  • I noticed a post on Facebook by a friend of mine calling for hep with her son's car. The initial post was that the cam-belt had snapped. Of course, I felt compelled to help...a friend in need & all that...
    After a little 'messaging' diagnostics with the car owner it turns out it was the Serpentine belt that had snapped so that just reduced the repair bill by a few $1,000!
    With new belt in hand I drove the 60 odd km South to inspect the car further &, if just a simple belt install, complete the repair...
    As is usually the case things turned out a little more serious.....here's how I got on.

    Thanks for the video only thing i did different was remove the thermo fans first and it made access a lot easier , just a tip though when undoing the bottom hose throw a little piece of cardboard across the alt and it will prevent any of the rusty water and muck getting into it

      The peanut dog that did mine just dumped all the water into the alt and I think the battery was still connected I said wtf are ye doing m8. He also left it leaking water from the pump seal after 2 or 3 goes at it. Few months later they sent someone else to repair his mess and they still charged me 900 I should've never paid my fault

    2 bolts & an electrical connection & you could remove the fan & schroud which gives you a lot more room to move.

    Great video, although the number of times I found myself yelling "take the thermos" off was funny! It's literally 2 bolts & the wiring harness, makes life sooooo much easier.

      I've had an absolute nightmare getting this done on an 09 Territory. ATM I have new coolant pouring out from behind the water pump. There's a bolt-on fork like bracket to hold that steel rear pipe in place, I guess. Different bore to original so a little unintended reaming of new hole. I may have somehow mismounted it, but yours and other views just has that pipe sitting in the rear of the pump without any holders. Done all the new O-ring, rubber grease etc. Shit of a job getting pump mounting bolts back on. As others have pointed out, need to grind flanges away to enable room to reseat and tighten. And bottom bolt the champion of industrial design that seems aimed to prevent any sort of maintenance. No wonder this was the last Ford made in Oz. After 6 hours I was out in the rain,0at 10pm, dinner moulding on the table, mozzies and leaches feasting, massive comedy of errors. Expecting I'll have to go back over the coals to re-check pump is seated properly. More painful than starting yoga at 60! And this the short sanitised version...

    About the best use for a mobile phone too, I have found myself using it for the same thing. It used to be the little pocket camera or mirror trying to see in those dark corners our heads won't fit but the things we can see with those little gems is amazing. Great job mate, I found winding the belt around the tensioner first is a bit easier. Themos are the first thing I remove , 2 minutes job done

    NICE VID ANDY watched a vid earlier on it was hopeless this vid was very clear and very well explained my wife who is 62 and me 75 we went the same way as you did except we did not remove the alternator just need that bit about the tensioner made it worth while watching will look for your vids in the future very well done Andy CHEERS

    I've seen that many times..The plastic P/Steer pulley too...Alternator probably got changed because of oil contamination from a leaking P/Steering high pressure line...Very common...Here's a tip for next time Andy....Pull the fans out of the way first..Two bolts and a plug...I leave the steer pump on..About 40 minute job start to finish but you did ok for a first timer.. some EF-AU used the clamp for the pipe and BA-BF(DVCT) have no clamp but lot's of the parts interchange...Interesting the cut out of the waterpump bolt...Never had to do that and I've done plenty of them and long bolts can go anywhere but the holes inline with the bore for obvious reasons...I like the practice you teach mate...If you ever need any info on Aussie Holdens or Fords just gimme a yell...Cheers..Oh and Ultra grey is my sealant of choice..Just a little is plenty...I'll give you a shout on a vid and see if we can get you some more viewers.

      Yep, first thing to do is remove the fans AND there's no need to disturb the power steer pump or the alternator .... Crikey !

    Thank for this my AU did the same with the water pump pulley. So this is very helpful. Lucky I have AA+ membership and was able to have the car trucked home 200km. Will pull it apart tomorrow.

    Thanks, Andy this was a great video, I have had to replace the power steering module pipe and alternator, as one of the previous commentators did. The worse part was replacing the fan belt, I realized my four letter vocabular was vast yet limited.Your video helped a lot. An excellent video.

      +Gary Sanderson Thanks for your feedback and I'm really chuffed to know the video helped you get the job done. It was quite a long, drawn out repair as I was initially told it was the cam belt! Which of course that engine doesn't have so I had no idea what to expect. I had to go to the vehicle twice and it's 100 km between my workshop and where the car was located so 400 km driving all up plus the time taken to do the repairs too! Happy customer and happy TH-camrs too....all's well that ends well :-)

    Only difference was the metal hose had a c clamp an bolt restricting it from coming off.

      Oh it's really easy. Just unplug them from the loom and if I remember correctly there are two bolts at the top of the cowl to remove & that's it!

      yep thats it, I'm replacing the water pump in my brother 10/03 BA Falcon and I'm not sure if I have the right water pump, what model is the falcon you're working Andy? Apparently ford changed the water pump in late 2003 and I thought I bought the right one but I'm not sure

    Have just spent hours replacing my water pump and after all the time cleaning the gasket off the block , fitting the water pump , and putting it all back together , my o-ring is leaking!!
    I now have to find time to do it all over again!!
    dammit!!!!!!!

    Thank you for the video Andy; I did this about 18 months ago 4 friend, I didn't remove power steering or alt bracket, but I did remove the whole radiator with both fans attached to give me room- but now it's leaking again... I'm not looking forward to doing this crap again 👺

      Usually a new idler pulley and tensioner leads to a failed water pump in the near future. I guess the extra tension from new tensioner causes the failure on old bump bearing.

    10mm articulated ratcheting spanner is a must when working on the front of a Barra - either that or take the electric fans off. Plain water in the cooling system? Guessing this is owned by a young guy who doesn't really know much about cars. At least it's been replaced now. There is no timing belt on the Barra, it's a chain and will last a very, very long time provided normal maintenance is kept up. Seen taxis that have done 500,000km and the timing is still fine.

    G'day Andy first off thanks for your knowledge , demos and humorous fun channel and a big hello and thumbs up to all the lovely tool girls.. now meanwhile back at the work shop.. I got an issue with my Barra xt falcon .. a lot would say there's ya problem already haha.. now we all know milky oil says head gasket but I've recently learned if there's no milky oil on the dip stick it could very well be condensation from sitting in winter whether and not driving far or a failed water pump ( is this true). Though the car doesn't over heat.. It does go through a lot of water but I can't see where it goes besides the little dry white water staining down below the water pump and a bit sprayed up on the bonnet lining. Now the water usage has been going on for a while I just thought the coolant bottle had a leak .. but just recently seen the milky oil under the oil cap and inside the top of the engine . And drives well though ive stopped driving since I found the milky oil. Would it be just the pump O ring and gasket or am I really in the shit here head wise. Thanks mate hope you can help Damien Vic Australia.

      I've had a similar issue with my BF E gas. Leaking coolant. Thought head gasket as it had overheated once and milk in oil. There was a split hose, repaired that, put new thermostat, head gasket repair, new coolant, oil etc. Running fine. But still water leak. When at temp, water constant under water pump area. Hopefully resolves it all, and saves a new engine/head gasket.

    Nice job Andy. Just ask any Oz cab driver about these engines as tens of thousands were on city roads powered with LPG and many were still going strong after 2 million kms as they were always warm due to 24 hr cab shifts - Dave

    I HAD THE TENSION SPRING GO ON A FORD LOOSE SOME OF ITS TENSION AND THE COG BELT WOULD RIDE UP ON ONE OF THE PULLEYS AND IT WOULD CUT THE BELT IN HALF...I COULD THEN GET HOME IF I USED THE 1/2 BELT ... FINALLY I FIGURED IT OUT... ED IN USA

    Cheers Andy I see on you're a Yamaha Wrench as well, which could be handy as I've got a 2012 XT660R with the classic surging problem. I cranked up the CO mixture from 12 to 20 which helped a bit then fitted stage 1 &2 DNA air filters but it still 'hunts' along when in 4th or 5th doing about 60ks .. any advantage do you think in adjusting the TPS sensor? Was going to mark it first so I could reset it back to the factory position .. ??

    just passin thru-doin different job on Falcon 03 D.O.H.C - Good vid -Andy M..I probably would have done same way-Fans out etc..bit more room to swing /use Sockets/extensions etc..> bit easier way to do tensioner-(put Serpentine/Belt on over last'Pully's) ----- socket handle up=120'clock position--any pipe about 18inches long 'jus big enuff to go over handle--makes it ''Easier to swing''-and put belt on with left hand..03 Ford>has plastic scoop-down to air filter x2 P.K/Star screws hold easy undo-don't have to take off 'Plastic inlet pipe move forward> plenty of room to pull 'Bar/on tensioner--

    One water pump bolt needs thread sealer on it !! 3 go into blind holes the other goes into the water passage and requires sealant , I personally use sealant on the new o ring as well . YES take the fan assembly out and you dont have to remove the alt or power steering pump , also you can buy a replacement pulley for the W/pump , but for the handy man its more convenient to replace the whole pump as shown

      Do you mean loctite? Is it the longer screw that attaches to the bracket? They are a bitch to get to lol and I had to use bottle and nut for fixing bracket on back of water pump as didn’t have thread tapping gear but I forgot to loctite it,

    If you are working on any late model Australian Ford 6 or 8 cylinder vehicle and need access to the front of the engine then remove the Electric fans. This is a 60 second job and then you have freedom to replace idlers, tensioners and water pumps.

    Just FYI but I replaced the belt, tensioner, and idler on my BFII and the Idler pulley bolt did not have Loctite/Permatex/etc on it, so ymmv.

    Bro just a tip with ford falcon's take the rad fan off its easy two 10mm bolts fan power cable and slide and giggle up to give you some room.

    A 1/4 inch socket with a uni joint and short extension will help do the w/pump up .

    Hi Andy Great helpful video Thank you so much. Kindly if you could answer the following situation.
    The Water pump was faulty on My Ford EL 1997 and the noise was very obvious. So I changed with GMB water pump GWP3079 + Gates Tensioner Pulley+ Gates Idler pulley. All Went ok But the belt runs close to the edge of water pump pulley (not in the middle of Pulley). It was also like that before the repair job. The belt on all the other pulleys is ok. No noise or squealing.
    Question is;
    How can I, and should I move the water pump plastic pulley about 2 mm towards radiator to middle the belt on water pump pulley.
    Or leave it like that. Thanks

      Hi Rick, it's really important that all the pulleys are in alignment otherwise you'll get belt noise and excessive wear too. You are going to have to move that pulley!

      Good call & a more likely reason for the belt misalignment, though I have heard that the water pump pulley can be 'adjusted' in some cases.

    your comment about matching the water pump because the engine isn't matched , I been caught before, I have a 2007 BF and I been caught out with the wrong oil filter, wrong starter motor, BA is 10 tooth gear, BF is 13 tooth. Repco sales guy has worked out that some one has swapped the BF motor with a BA motor, so I am just about to do the water pump over the next couple of days along with fitting a separate transmission cooler as now I have no idea how much mileage is on my motor....now I been told that the water pumps are the same from 2003 and up..lets see if I get caught again , the cars history is it was a Queensland fleet vehicle for the port authority, then auctioned where the car yard I brought it from , purchase it, I can't see him swapping it, so it is the mechanics at the port authority who swapped it....well done you muppets.... Makes it hard to order parts when you don't have any idea what motor you have, or how much mileage its done....

    Great job mate, have an overheating problem with au 4.0 fakcon 2000 model. Mechanic said it was coolant sensor so i changed it, but it overheated while idling again! Water pump does need replacing but not busted. Any thoughts on whether its fans, radiator or water pump? Goes great on the highway but as soon as i get stuck in traffic for a time it starts to get hot. Cheers

      Sounds like it could be a cooling fan issue....as these are important as low speeds - maybe not rotating as fast as they should - tired motor...

    Why didnt you take the fan off? Two bolts and a plug super easy gives you much more room.

      No, I dont think so, from memory it was pressed onto the shaft.

    Hi Andy, just doing this job now. For some reason I can’t get it out after I removed the 4 bolts, the plate and moved the alternator. It seems like the metal pipe that goes into the pump is stuck in place. Any ideas?

      Sorry Riverrat, have been off-line filming all day. The metal pipe may be corroded or the o- ring/seal dry so the pipe won't come out easily. Maybe some lube spray will help. I did this video quite a while ago so difficult to remember specifics. Cheers Andy

      Hi Andy and thanks for the reply. I have been spraying the outside with wd40 and shaking it for days. Been also tapping with hammer. Would it be safe to heat it with a propain torch maybe? Or cut into the old pump to gain better access to inject some wd40? Any other suggestions would be super appreciated! Just shows how things can sometimes go wrong (especially when vehicles have not been maintained). Cheers mate.

    Great video Andy, but I can't help but think you should be jacking the car up and having a container to catch the anti freeze. Anti freeze is very toxic to the environment even if its on the lawn as the lawn can leech onto other soils.

    Why dont you take the cooling fan assembly off. That will give you ample room to do the water pump

    Thanks mate great video I have a few questions though 1. why didn't you use and kind of sealing past when putting the pump on was there a reason why not to do it and 2. Why did you use thread lock on the power steering pump

      Hi Brad, I didn't use any sealant as the surfaces were very clean & in good condition plus, the pump came with a new gasket from memory.
      Threadlock - well better safe than sorry - no harm in using it just to be sure nothing works loose - driver did a lot of burnouts so high vibration.

    Mate you kind of screwed me!!! You should have told everyone to drain radiator before doing this, it empties the entire supply of coolant straight out the water pump when you remove it!!!! This is like 4 litres or more!!! Luckily I had a bucket underneath. Successfully completed it though, hardest part lining up the bastard gasket and accessing the bolts, the worst was the fact that you have to tap your own thread if you have a FG into that top hole on the pump. Overall though it was pretty decent video and I think we did it ok!

    The engine of this Falcon looks exactly like the one in my 2007 ford territory. Does it mean the two vehicle shared same engine?

      Yes, same engine - the Falcon and Territory have a LOT in common, not just the engine.

    ON my xr6 turbo water pump there is a plate and bolt on the part with the oring to hold it on not sure how to reinstall it i thin it goest just behind the oring to seal it bit it wont fit i thin is wrong waterpump?

      The pipe at the back with the o-ring on it got pushed backed when i was doing up pump making it not seal drained it and test fitted old pump and it had the same gap so ill have to try and undo bolt on side of block to slide it forward again.

      It had only twisted about 1-2mm just enough to stop it sliding forward didnt have to undo it just twist it back and it slid forward effortlessly then could clamp it with the bolt and tab properly no more leak. Ran the new coolant i added in through a strainer then a fine cloth twice to pick up debris came out rather clean. Thanks for the video andy it was a HUGE help in guiding me through installing all the belt drive pieces! Ordered a power steering pump aswell after the other video as mine was squealing.

    I have never seen a modern 4.0L I6 Ford motor before. Looks like it's specifically an Australian/New Zealand thing; never went to any other market. Kinda cool! I want one. :D

      I have the Barra 270T variant - mines only putting down 400atw which is about all you can get away with on the standard valve springs - replace those and you can get over 600 reliably on stock internals. They are the Australian 2JZ-GTE equivalent, but even better.

    running cars without coolant is the main reason stuff like this happens , running just water degrades everything real quick

    If you are replacing the pump on a Barra made after 10/2003 you will need a different pump which has a hole for a bolt to clamp the heater pipe and you will need a self-tapping bolt from Ford to fit it.th-cam.com/video/8fBSkxAHDws/w-d-xo.html

    And please...save yourself pain... buy a set of ratchet ring spanners. They're worth their weight in gold when you have situations like those bottom pump bolts

    I HAVE THE WRONG FUCKING BOLTS! I wondered why when I replaced it none of the bolts seemed to be in the right hole depth wise. Also, mine don't have knicks out of them so I fucked the pulley a lil bit. :(

    The whole job looked like a royal pain in the ass! Makes one wonder what is wrong with Ford engineers - braindead. There is so much wrong with Ford Falcons & Ford Territorys when it comes to replacing things and servicing stuff, plus convoluted designs and awkward to deal with😠
    Do the car designers ever use their brains and take into consideration the fact that mechanics will need to get shit removed, replaced & fixed?😵
    Can't wait for electric cars to go mainstream. No more damn engines😬

      No. Falcon is a relatively easy car to work on. Except of course the heater core. That's a real pain in the ass to even get to.

      Electric cars have their own maintenance issues. Here in NZ you have to have an electrical qualification before you are legally allowed to work on some parts of the vehicle due to the high voltage and huge power packs used.

      @@AndyMechanic I had the Tensioner replaced last week on my IFord Territory. It is moving back&forward ever so slightly while the engine is on. Is this normal? Someone told me it's normal on Ford Territorys & Falcons. Can you confirm this? I know on most cars the Tensioner shouldn't move at all.

      It will a little as remember the crank shaft doesn't run at a constant speed - it speeds up with each power stroke then slows down again until the next power stroke. The more cylinders your engine has the less this is evident.
