This just shows how difficult it is finishing something to size accurately. It is amazing how large one thou can be!

Would ceramic glue be an option? The sort used on inserting valve seats?

That's a new one on me. I have no idea! Sounds like it could work though.

This was great to watch although it must have been a pain to made a new insert. What speed were you running the lathe turning down the OD? The finish appeared to better than we get?

Yes, it was just a bit annoying to make another insert! I reckon the speed for turning the O.D. was 723 rpm. Could have been faster. CCGT inserts (high positive rake & polished finish) are very good on Aluminium & bit of coolant/lube helps to get a good finish.

I think freezing the insert will shrink it and will be a better fit . I do that with bearings. They usually just fall in place.

    I feel for you buddy.
I got so fed up with measuring the BM ports, i made a custom micrometer, and i go for a fairly tolerant 2 thou interference fit before the welder has a go.

I should have trusted my measurements with the digital calipers & maybe given the first insert a blast with a CO2 fire extinguisher!?

@@MidEngineering trouble is your insert is so thin a hammer tight fit might damage it. On the whole I think I prefer the external thread repairs.
