1994-2002 Dodge Ram 2500 4WD Troubleshooting. My Way.....

  • Hey Everyone, just wanted to take a minute and do a little write up on why i explained this video the way i did.
    This Dodge CAD system is a simple system but like anything there is a lot of stuff that can go wrong that you overlook. I explained this video this way because these are all troublesome areas i have encountered. Sure for the guys that know this system well are going man this guy is all over the map explaining... Here is why i did it the way i did. For one i could have started out saying go to the centre axle disconnect and feel for vacuum down each line. If there is some on one line but does not switch when shifted to 4WD replace the vacuum switch. If there is vacuum that switches when 4wd is engaged but no 4wd light on the dash then replace the Centre Axle Disconnect. In a perfect system that would be an ideal diagnosis and this would be a very simple and easy 5 minute video explaining it and diagnosing it. However with all these trucks being around 25 years old a lot of factor's come into play with everything being aged with stuff being rusty, plugged, swollen rubber, collapsed lines etc. there is endless little stuff to look at. That is why i explained everything the way i did and i hope you can pin point your 4WD issue with this video. The camera was being stubborn and i know i had it all over the map but i feel for educational purposes since i got the camera into these hard to reach area's it will make diagnosing easier for you.     If you have vacuum to your axle and the vacuum is switching fine between lines this will likely be your issue:

    If you have vacuum on one line at the front axle and it does not switch when 4x4 is engaged this is likely your issue:

    If you have vacuum to the switch and it is switching but vacuum is weak coming out but strong going in to the switch you will likely need this:

    I've watched numerous videos and when I say numerous 30+. This was the best explanation on a vacuum system. I'm not a mechanic but I try to fix things myself. I'm in construction, contracting. Thanks for taking the time out and sharing this video. AWESOME JOB.

    Thank you for making this video man, it was a huge help in getting my 4wd & cruise control fixed, turned out it was just the main vacuum line was no good, got around 2 1/2 feet of some new line for less then a dollar at the auto parts store (guy gave it to me for free) you earned a new subscriber.

    Also you can pull off the indicator light switch which is the gizmo at 6:10 on the left with the two wires sticking out. Take it off and attach an ohm meter to the pins then depress the plunger. It should close the circuit and trip the ohm meter. This is what lights your dash 4WD lamp. Could be your 4WD is fine and you just don't have a working lamp. Great video!

    Good walk through, I didn't need the new vacuum harness after I bought it, replacing the vacuum diaphragm did the trick, she went in 4x4 right away. Only question I have is, when I pulled floor lever it went in right away, and dash light also comes on now.
    When I take it out of 4x4 the dash light wouldn't go out until about a block down the road, even though the front end disengaged the light stayed on that long.
    So I just put in a new light indicator on the axle housing and it does the same thing. It's been several years sense the light worked, just can't remember it taking that long to go off.
    Doesn't matter, putting her up for sale now that I fixed that, I'll just let the new owner know.

      If 4x4 shifter is in 2wd the light will only go out once the front actuator moves. Can take some time to pop out sometimes.

      When changing back to 2wd just back up a little bit and then go forward that's how I get mine to disengage good and light will go off. Hope this helps

    Those metal vacuum lines always rust out. Mine were completely missing on an old plow truck I bought. I had a donor truck to grab the lines off of but when those fail I plan on using 3/16th brake tubing with a double flare to hold the vac lines onto them, bend as needed to fit your truck/needs. I suggest painting the brake lines with frame paint which will not allow RUST to ever be an issue again, trust me! Good luck. Ty for the video and information I needed to figure out my vacummline routing and color codes, to a point! ha.

    Hello, not sure if you will get this since it’s an older video, but do I have to use those hard lines? Or can I just use regular vacuum line hose? Those pre formed hard lines are hard to find.

    Great video ! I have a 98 Dodge 2500 Cummins and Im not sure where the round unit that connects the stub and main axle together, where would it sit in 2wd ? Closest to passenger side or driver side? thanks !!!

    My heater control didn’t work it was a broken vacuum line by master cylinder all fixed. My 4x4 didn’t work axle actuator and all lines were shot. Made new out of copper brake line got new rubber lines, also took switch off of t case ran kroon rust proof through it blew it out got rust out of it and now system works flawless

    So the vacuum in the engine bay (98 12 valve cummins). Is the vacuum hose hooked onto what looks like a silver box on the driver's side of the engine bay?
    I found a hose coming off of that, just chilling loose in the engine bay, that was pulling air/had vacuum feel/ from the hose itself. Only one hose was on the T at the back of the engine bay where two hoses you say come up - could this loose hose have been the one that's supposed to hook in on the left?

      No problem. It will only go on one way. There is a tit that prevents it from going on wrong.

      I’ve literally been fighting my 4x4 all winter. I was about to order a full cad delete with solid axle shaft. And then I was gonna do the posi lock switch. But I think it’s best to just keep it factory since it’s my daily driver. I’m gonna diagnose it tomorrow!

    Hey Just came across your video tutorial. I’m looking at a 2002 Dodge 2500 4x4 , gas engine with 80,000 miles. What if any issues with these year trucks whatever small or big issues ? Truck looks very clean no rust , excellent video. Thank you for any assistance

      Hey Joseph, as far as the diesels i could give you some tips. With the gas trucks the steering is the biggest issue. The trac bar’s are a bad design. There are several options to choose from to fix them.

    I have a weird issue with mine (91 W150 241D case). My xfer case goes into 4H all the way forward where 2H is, and I pull back a notch and it's in 2H. 4wd light comes on all the way fwd too. Light also comes on in N and goes out if I drop to 4L...and pops out of 2L when I put it in gear. I readjusted the linkage, but wonder if my vacuum lines might be installed backwards. Previous owner had a shade tree mechanic who did some transmission work and it hasn't been right since.

      I would have to see how that works. As far as i’m concerned on the older 4wd stuff do you not have locking hubs? Or was that 250 and up?

      @@Schneids15 It's not locking hubs for me. However, I was going to get back with this post anyway...I went out and swapped the vacuum lines on my 4wd light switch vacuum pump up front, and it fixed it after all. Instead of a two plug connector like you have, mine was two separate vacuum lines, so I popped them off and swapped them around. Now 2H is up top, then 4H with light, N. and 2L with light...like it should be. Thanks to your video it helped me figure out what to look for.

    Hey I recently replaced all the u joints in my front drive shaft along with all the vacuumed lines. I shifted my truck into 4H and everything seemed to work fine. I took the truck out for a drive in 2W and about 5 miles down the road my front axle started squealing. It seems as if the passenger side hub is staying locked. Any possible reasons as to why this could be happening?

      Is the 4wd light on? If so vacuum lines could be backwards.

      Hey! Oh right on i know where you are! It’s a dealer only part. Call them and tell them you want the vacuum harness that attaches to the top of the transfer case. They will hook you up.

    What would stop a guy from just running a line from the pump to the corresponding nipple on the fork thing on the front axle? (And then disconnecting when you don't need 4wd)

      Nothing would stop you😁 It would work yes!
      My switch messed up a couple times on the t case. I would go down and flip the vacuum lines backwards on the shift fork to make it come out of 4x4.

    Looking at your old lines near the putty can on the bench there’s a line pointing to the right where does it go? We can’t where to connect it?

      Yes. The short line to the right. Okay so put the rubber plug on the top of the vaccum switch on the transfer case. Feel around near the plug and you will feel a fitting 90 degree barb coming out of the transfer case. That is where it goes. Go to about 3:08 or so in the video and look and you will see it attached beside the vacuum switch.

    Is it ok to manually change 4h to 2h from underneath the shifter lever? my truck was stuck in 4h and the lever on the floor board " slipping / loose" on the connector pieces / joint. I believe its in 2h now no indicator light on the dash.

      Yes i don’t see why not. It is doing the same job like you are saying, you are still shifting but there is a problem with the lever?

    Good video but my shifter is free floating. Like bounces out of 4x4 or can’t feel in engage. And could fall all the way into 4lo spot

      I have a transfer case video. Sounds like a detent ball could have went internally. First though there is a problematic c clip on the back of the transfer case that fails and causes the issue you are having i believe. I have heard of guys when they fail having to hold there shifter in one spot to get home.

    On mine the mech shop just rebuilt my tranny and now the 4wd drive light comes on in 2 wheel and then turns off in 4 wheel. Is this plug easily plugged back in backwards? Or do you think they switched up a vacuum line? Great video!

      Hey Vincent! I can guarantee they have the vacuum lines backwards. Go to the front of the skid plate/ cross member under the truck and you will see where there is 2 lines that run from rubber to steel. Switch them there, just yank the rubber off the end of the steel line and reverse them and you should be golden

      Direct. I’d have to look at the specs again. 15 inches or something like that of vacuum.

    My issue is the 4WD light is always on, and the front driveshaft is spinning in 2H. What could this be??

      If t case is disengaged manually but the light is on, the light is controlled by your centre axle disconnect. Likely the unit has failed and needs replaced. There is a diaphragm kit you can get. The front shaft spins because your axle is spinning and it is locked too it.
