If the customer doesn't live in a state that performs smog inspections, why not just remove the broken part, block it off and disable the related CEL? Correct me if I am wrong, but this scheme doesn't actually lower carbon or nitrogen oxides, it just dilutes the mixture at the tailpipe, right? Sounds like it's more for pleasing regulators than improving urban air quality.

Good info but I Just had mine go out on me again on my 08 sti. I drive on the freeway all the time. Commute to work 20 miles. Happens every 3 years on the money. Just a crappy design if you ask me. I get what you're saying though.

I am only here because I have this problem. In Australia the factory repair cost over $4000.
My 06 XT has only done the eqivalent of 35000 miles. Mostly to and from work. Have been considering having the valve removed and blanked off, and the code removed.

Your theory of getting the engine up to temperature is interesting, but my car has this problem and it came on after about 70k miles. i drove daily on the interstate for 20 miles each way at highway speeds. I live in new england and my car slept outdoors in the rain and snow all year. Harsh weather may be as much of a factor as getting exhaust up to temperature.

I just had my secondary seize up at 37,000 miles. Fortunately, I purchased the warranty extension since my factory warranty had expired and only had to pay the $100 deductible. Sounds like I need to drive my car a little harder to get it up to temperature.

Hi great info on Subaru cars we are a European car shop but from time to time work on Subis I was working on a 2006 outback 2.5l non turbo sohc we did a set of head gaskets because of oil leak the customer said that the cruise control would not work I scan the engine ECU and the fault code was P0420 catalyst below threshold I erase the fault before doing the work on the engine the cruise would not work and then it worked fine after doing the work and checking the fault code again went for a test drive and the cat fault did not come on and the rediness code for the cat was ok so I assume that in certain conditions it fails the test so thoes it mean that any emission faults the cruise control woulf not work ? We use oe head gasket was there a better choice ?

Useful tips to avoid to cause a failure and to have to repair here, but no repair tips at all.
I know a guy with this problem on a forester and it's 1000 euros here.
I guess you don't want to show what makes you live right ?

The secondary air injection does not dilute the exhaust, you boob! A gasoline engine is not very efficient, and much of the gas that gets fed into the engine, doesn't explode. Instead the left over gas is sent down the exhaust manifold. By pumping air into the exhaust, the gasoline is able to combust completely. And yes, combusted gasoline is cleaner than uncombusted.
