Take it from an old has been (or so they say) the quality of life doesn't revolve around retention of scholarly lessons but the usefulness of one's hands, mind, and soul. Find what you like and do it daily (except when blisters appear) and the rest will fall into place happily. Don't fight it nor wish it away; destiny is only one life's goal.

    I remember doing this by hand for 4th grade art class. We formed the design in the copper. I don't remember using a bezel plate. I made a 4" peace sign, it was 1970. Once we got our design set in the copper sheet, it was treated with some acid I assume to antique it. we then filled the backs with clay and mounted em on dead tree carcass (mine was painted green). It was one of the many cool art progress Ms. Green had us do.
    Sad thing, they fired her for bringing that acid to school even though she did the treatment after hours with non of us around. Was a very sad and confusing day as she was fired and we were never in danger.

    I remember doing something like that in a 7th grade Art class MANY decades ago, although it was by hand... Don't remember what tool we used, but we did not need a pre-cut backing plate to do it... Basically some sort of tool we held in our hands and rubbed the back of the copper sheet to emboss the desired picture into the other side of the copper. Damn, that would have been over a half century ago -- kind of sounds like a really long time when you say it that way... :) I had completely forgotten about that until I saw this video... Thanks for bring back the memories...

      Yeah, that's a great idea.
      I was considering a chunk of Corian or some other resin/polymer type substrate. Pretty hard and tough, with no grain or anisotropy. My be a problem obtaining a nice few offcuts, which would be obviously cheapest and ideal.
      Not sure how the edge would hold up as it could be somewhat brittle. But I think it could work great for a small run batch sort of deal.
      The HDPE route sounds well worth checking out though.

So if you end up having to chamfer the underlayment to prevent scissoring, why not just a cheap hard plastic that will compress/deform smoothly. Humm... as I think about it I wonder if plastic would "bunch up" and protrude at the apex of acute angled features

    you can get a pretty good cut on copper/zinc sheets using a pair of garden shears, nice long blade and a lot of leverage.

    Until today I had forgotten I did this by hand in high school. Mr. Solecki told us to use newspaper as a backing. More dead tree carcass.

    I've seen this done with copper and silver where they set the metal in pitch so it is supported evenly and harder to pierce. But at first blush, pretty cool piece of art.

    use fasteners that arent tapered on the copper sheet side so that it doesnt form "waves" and remains perfectly flat.. or use washers?.. also why not use metal harder than copper for your backing so it has some reuse-ability? or some hard curing resin perhaps?

    This just reminded me of how I did this in elementary school, with dull pencils and rounded dowels. We put the few hundred that were made in a big collage in one of the entryways to the school. Who knows if it's still there after a decade and a half.

      Back in the 1970's I used to get art kits with a hard plastic pattern for doing this by hand. Worked very well.

    I must admit I would have liked to have seen you do a comparative sign using lil screwy where you press the copper plate between two sheets of ply with both positive and negative embossed images on, mostly for the cleanliness of result of the single point forming versus single use carbohydrate dies

    If you are in need of real tough dead tree carcasses you don't need to go for boat making material you simply go to your hardware store and shop for deck planks. The low budget one are treated plywood but if you look at the more expensive ones you'll see they are made from various exotic woods. Real hard and real nice i use those to make tool handles :P

    I used to machine PCBs with a tiny cutter that wasn't dissimilar to what you're doing, used Eagle with PCB to G code and it was surprisingly easy, especially good for drilling all of the holes for you

    In architecture school we did this, but without the wood. just framed up plastic or aluminum and programmed a 6 axis staubli robot to run the tool path. especially with the plastic it comes back a bit when you are done running your full path (think like a topo map, but with one continues line going farther and farther down), but it worked pretty well for forming organic shapes. We 3d scanned my face and i ended up with a scaled down plastic version of half of it.

    I think if you dont need the profile to be too deep, you can use some kind of vulcanized rubber as a backing material and avoid having to use the dead tree carcasses.

      Ha funny! On a more scientific biological approach, Multi-strain Pro-Biotics in tablet form are the way to go! Use to get 2-3 nasty colds a year, then after stumbling upon someone else yammering on about pro-biotic tablets, I've had zero colds in 5yrs and counting! No more misery, no nasty flu shots, no unnecessary trips to the doctor... worth every damn penny!

    Interesting take on repousee', usually the copper is sunk into a layer of pitch and then worked by hand with dapping tools. A small dapping tool (look it up in a jewelry tool catalogue like Gesswein or Stuller) in your cnc may give you better definition and less swirling on the raised parts of your letters. A good layer of pitch around the sides would probably hold your metal with no need for fasteners and keep it from buckling during your forming.

    There a few videos of what Ford calls their F3T advanced prototyping process, with the forming tools on both side of the sheet metal. That was five years ago, and no further publications, so it must sure have been a great succes.

    I had to do a relief in school identical to the process you did here, but all by hand. The whole time, I was thinking there must be a better way. I was waiting for you to press too much and cause the copper to tear since it's so easy to do. CNC wins again.

      StapleCactus, you read my mind. I can remember the same project in art class. Still have the piece, too. All by hand, and if I remember right, we used punches, and small, lightweight hammers that looked similar to what an engraver would use.

    Diresta did something very similar a while back for the tailgate of a truck. He used a hydraulic press for the embossing though.

    It sounds like you need a way to make the dead tree carcass surface harder so coat in super glue or a resin to bond the surface together more.

    Hi, I would maybe try a milled negative mold as you made with vacume ports and seals milled into it holding the sheet down. It will force the sheet to the table, allow a more consistent depth cuts and may allow some flex in the sheet to be managed.

    If you want cheap marine grade plywood check your local concrete materials supplier. They rent forms, so after awhile they have to re-skin those forms. That Plywood is a special grade called steel skin, fancy form of marine grade.

    Your process is similar in concept to Metal spinning on a lathe (en.wikipedia.org/wiki/Metal_spinning), except the bit is turning rather than the metal. Excellent work!

    I tell you this winter has SUCKED for viruses. I got a new job first of the year and got sick 3 times missing like 6 days. My boss has been understanding but it's embarrassing. In the past I've gone 3 years without getting sick. One kid in daycare and one in school to not miss a bug.

    That's similar to how I cut stencils for SMD (out of aluminum flashing) on my little 3040 Desktop CNC.
    I Don't use a pattern though. I cut with a broken .7mm carbide drill. It's on top of an aluminum plate ("Acquired" Road Sign).
    Just take tiny DOC and it sort of cuts / wears / presses the soldermask out. Gotta babysit it the whole time.
    Not for production, BUT a well made stencil IS for production and will last for Hundreds of PCBs.
    You can Mill PCBs from copperclad on that machine too, if you've got a 1 off prototype that needs checking yesterday.

    Sandwich in a vice with an airbag from an auto wreck and fire off the airbag, it will emboss the copper.
    It will additionally provide quality amusement to witnesses of the event too.

    Does it help to anneal the copper first?
    (It is going to to work harden pretty well during forming)
