It varies a bit for pair to pair but they normally take a few hours to do. It you are just doing a detachable cable mod it should not affect the sound signature
Grado cables are thick and heavy, so for Grados at least, that's the reason. Something thinner and ligher to match the light headphones. Also reassuring to know that if you catch your cable on something if you are moving around, it'll just pull the cable from the jack rather than damaging the headphone. I will probably send a pair in to Custom Cans for a mod this year.

I think it is mainly so you can change cables more easily - so you could have balanced or single ended cables or long and short... that kind of thing

You should use a drill bit for wood for that recess. It's much easier and you don't have to fix anything after that.
Yes, I probably should, we have a pillar drill, I just don't trust it for delicate jobs
