you can mitigate crackcs if you add mesh made out of fabric and cover it with epsilon on inner part of armor that will be invisible to public on convention to prevent flexing of eva foam.The mesh will act as support structure when fully dried after covered with episilon. When you put your mind to it you can find workaround for problems.

Speaking of coating both sides of an armor, would Epsilon mix well with some fiberglass cloth in the inner side? That would definitely stiffen the parts. I'll try to contact Smooth-on on this subject.

I have experience with epsilon, but none with pink insulation foam. For a sword that size, would I need an internal structure to keep it from breaking? Or is the epsilon hard enough to keep it from snapping?
FrijoleroSamurai Thank you. I did not use any internal support. I want to keep it as light as possible since it’s such a large blade. I used 4 coats of Epsilon, that would be a minimum amount for best rigidity. That said it’s only going to hold up for normal con/cosplay use.
Great explanation of pros and cons. In terms of the finish after just using epsilon, how does it leave the foam? I noticed you said you had to use wood filler(?) on top of it to smooth it out. Does that mean Epsilon doesn't leave a smooth finish? Or are you using the wood filler to fill in inperfections in the foam itself?
+TraceurCMann Epsilon comes out smooth. The only unevenness come from brush strokes that's why I like to use foam brushes. Foam brushes cut down on the strokes. Sometimes I use filler to clean up voids on the foam before applying Epsilon.
Just found this video and I have a question for a bionic arm piece I'm working on. I want a glossy finish and I'm using plastidip in white to color the piece. Should I apply the color prior to the epoxy, and will the epoxy adhere properly to the Dip? (Dip is acting like a sealer)

One question: I made a static Hellboy fist for my youngling for Halloween last year and it took some wear and tear from trick or treating ie. some of the paint was worn off etc. can i pit a coating of Epsilon over the paint and and then repaint it for a more durable fist? Edit: i had first coated the foam with modge podge as a sealant.

No worries. Use either Bondo Glazing/Spot Putty or 3M Acryl Putty. Oh and I recommend the newer Epsilon Pro over standard Epsilon which I talked about here. Thanks!

Would it work better on a mask instead of armor? I'm needing to make a mask for one of my costumes and wanting it to last.
