If you quickly go back and forth over a lighter in that area on the snipped side, it could help melt slightly that area and make the snipped area less obvious. Alternatively, you could use some finger nail polish removal with a very tiny brush and paint that cut to again slightly melt the plastic so its less obvious.
Yep, good call. ABS smoothing with acetone is used on 3D prints to give a smooth surface finish, there are plenty of TH-cam videos demonstrating this technique.

That's a good tip to put the plastic screen protector sheet back over the screen while you finish the install. I really struggled to get all the tiny pieces of dust and lint off my screen when I upgraded my Game Boy Color screen to a backlit model.
I've had good results in removing offending plastic walls with woodworking chisels. Sharpening them well, using different widths and blade angles, clamping the work piece down and gently tapping the end of the chisel can get you a really good finish.

But you probably know that when you use a new shell and your fitting screws into the new post if you turn the screw anti-clockwise it will click as it falls into the hole and it will be centered correctly and as long as you use the correct length screws it won't blow out on you!!

Methylated spirits might be capable of cleaning soot, and will probably be cheaper than pure isopropanol. Hand sanitizer might also work, and is cheap as chips at the moment, for .. reason.

I wonder if using a dremel would have made that shell mod come out a little more cleaner than using pliers. Not sure as I've only used a dremel on opaque plastics without any transparencies.
I've always skipped the touch sensitive pads in these types of kits. They're fiddly AF and you can change the screen colors via the onscreen menu if you want different colors.
You know, if it was just for me and not a video I’d probably have done the same. I just felt it proper to connect them up for the filming if that makes sense.
Could you use a heat gun to clean up the cuts, only ask from seeing a guy make acrylic cases and do that to cleanup the rough sanding and cuts. not sure if that's risky for the plastics or not but still curious. I dig the clear case but I think the old buttons darker shade would contrast and look better, but that's just me I suppose.

Try Car brake cleaner instead of IPA, comes in handy spray cans as well.

Hard to say really. Someone said that I could have flame polished the cut but because I can’t see it I didn’t take the risk
