I think he will give time for new viewers to catch on and try the puzzles and riddles before he explains it all. So much work went into all this. It would be a shame to not let as many people as possible try and elucidate on their own before giving out all the answers.

Just a quick tip from a DTP designer. There are "Export Selection" and "Collect for Export" tools in Illustrator. It will save you a ton of time with future projects like this one. You won't have to play around with single files in Photoshop changing the size of the canvas because it exports every single asset the exact size it is. Brilliant artwork as always 😀
Not one of those people enjoyed doing that puzzle! But the video was amazing. Not many people could put that much work into 1 video and you do it all the time!
A finer tooth jigsaw blade will cut thinner material without shredding it. Diablo makes scroll cutting blades that are specifically made for thinner materials like that.
A good jigsaw blade, not from a multipack will work better. You can also adjust the jigsaw orbital action, with the standard setting the blade moves forward during the cutting stroke in addition to the up-and-down movement. This is a more aggressive blade motion and is designed for cutting in soft materials like wood or plastic. The orbital movement provides a faster cut, but less smooth than a straight stroke. Most saws have a dial on the side of the saw marked 0 - 3 (0 - 2 or on/off if it has fewer modes). Just flip the dial to the setting you want and pull the trigger. When cutting wood, keep orbital action off or 0 when you need the cleanest finish or you’re making scroll cuts. 😊
Great video man. You can actually purchase jigsaw blades where the teeth are reversed, so the chip out happens on the underside of the wood, not the top. Another option when cutting thin plywood is to use a metal cutting blade for the jigsaw. Has a lot more teeth that aren't as aggressive as a woodcutting blade. It will leave a much cleaner cut.
Tipp for the next puzzle: magnets could be a better choice. You can turn paint into magnet paint, you could even turn the wall into a magnetic wall. I really like the idear and I love challenges.

Next time try an ink transfer to wood- flip the images before you print them, then put them face down on the wood and do a mod-podgey kind of an ink transfer so you don’t have to trace anything. Then you can cut and paint. And yes, a different blade if you use a jig saw.
I do woodworking and art for a living and the jigsaw is notorious for rough cuts. 2 thoughts: Use a "scrolling" jigsaw blade. They are thinner/finer and allow for more mobility with the saw around complex shapes. Also, try out MDF! Makes more of a dusty mess and is certainly heavier, but is far more smooth and stable. Cuts MUCH easier and takes paint very well! Love you TENHUN!

You needed a scrolling blade on that jigsaw to get smooth edges. It has tinier teeth than a normal wood blade. You could even use a metal jigsaw blade in this case and it’d cut cleaner than a big toothed wood blade.

I have seen woodworkers use the jigsaw upside down. The hold the saw on the bottom side of the wood while looking at the lines to cut and the blade poking through the top. Certainly more dangerous, but gives clean cuts and takes much less prep
PETER, all the work at the beginning could have been done on a Silhouette Cameo Pro! It has a drawing and cutting mat for paper, vinyl etc of 24" x 24". You could have had the artwork separated, mirrored if necessary, nested and the whole image tiled for larger than the 24" sizes, then drawn on to your papers. It could have then cut the paper but you could just have the paper placed on your substrate for manual cutting if its been nested correctly on the paper. Then have more copies done with your line detail for tracing and you could even make a mirrored copy with internal and external offsets, turn the paper over and have it use a soft graphite pencil to make the tracing shading on the back! You can also cut adhesive vinyl to make masks and it's awesome for mural work, and of course for large scale art tracing, masking etc! Not affiliated with Silhouette but it's just not promoted for all the fabulous art applications it has! You would need the business edition of Silhouette Studio software for it to do all this. There's lots of online tuition videos, but I haven't found anyone explaining how to use it for this. Lots on using it to cut fabric for quilting etc and for garment decoration, including screen printing and more!
They make jigsaw blades with the teeth reversed, so that the smooth part of the cut is on the top face and the jagged part is on the bottom, that way you can see what you're doing.
Yes reverse cut blade and also make sure to turn orbital cut stroke off on the jigsaw. it was on and that is the worst for top edge tearout.

Wow, I wish I could have tried to put that together, I love that type of puzzle! It's very beautiful on top of it being a 3-D puzzle. Great work as always Peter, ..and we can't forget the 3 amazing contestants. You are always so creative! I guess that's why you are Ten Hundred!!
If you could find someone with a CNC (or a laser), you could have them cut your pieces as templates. You could then rough cut the shapes with the jig saw and use the templates with a flush trim bit on a router. You will get a super clean edge and not have to spend hours sanding. Also, you could quickly make batches of the puzzles if you wanted to make more.
All the competitors look shell shocked.

That is a beautiful puzzle, and it looks like it was a lot more effort than you were expecting for everybody involved. Your employees both deserve more than a free lunch for this amount of work. A paid day off and a spa day, each minimum
You should just use spray adhesive and put the pieces of paper directly on the wood. It only takes a second with a sander to sand it off after its cut.

In the future, you can get jigsaw blades that cut the other direction, so the blowout will be on the back side. Also you can get blades with finer teeth, though maybe you already tried that.
Now all the pieces need to be permanently installed for an awesome 3D mural!
if you do something like this again you can just glue the cutouts directly to the wood might save you a few steps
A finer blade might help get cleaner edges with less sanding. This looks so cool!
While it's not the answer to frayed edges when using a jigsaw, it does help a little to use a blade with smaller or more closely spaced serrations.

You know, I just noticed while I was watching this video: while you were doing a commentary video clip in the middle of the project, the lights in the room were off except for a orange and purple light at the far end. From the shadows, my mind filled in the gaps of my understanding of what I was seeing in the background at the other end of your warehouse and it looked like a small town in Europe with cobblestones and a café and a bakery, etc. and I thought, how epic would that be, to convert that end of the room to be like a movie scene/exhibit for your art?! I think it would be FRIGGIN’ AWESOME!! But what you did in this video was awesome also!! Keep the ImagiNation juices flowing my friend!!! LOVE IT!!!!! 👍👍👍👍👍👍👍

jig saw hack for less rough edges, no one will probably see this, but I recently jigged a butt ton ton of 3/16" thick panels and using a metal bit instead of a wood bit (because the teeth are finer) worked wonders.
If your using solid wood then a jigsaw with a fine blade with painters tape will work. If your using thin board you need a skill saw and or a coping saw, the blades are thin enough to minimize rough edges. There are also drywall cutters that are super drimels that will work for thin board too.

I saw a guy scoring the wood (chipboard) with a blade (craftknife) before going in with the jigsaw to stop the jagged edges. It worked!!
This would have been the perfect project for a laser cutter. It would have eliminated so many steps and finished it so much faster. Export the vector files directly into lightburn then perfectly cut out each piece with no rough edges, heck you could even lightly engrave the sketch lines. No printing, no transfer paper, no jigsaw. Even pieces larger than the printer could easily be split in two and rejoined with tabs.
Get a blade that cuts DOWN instead of up to have the "bad" side of the cut on the bottom. About the jigsaw, others have mentioned a scroll saw. That's definitely great advice. But it sounds like just using an appropriate blade will work for you. A blade with more teeth will make a cleaner cut, but slower progress.

For smoother cuts with a jigsaw in the future, check out a zero clearance attachment. Pretty simple to make but you could probably find some for sale too. Awesome puzzle, I like how it almost broke everyone’s sanity lol!

Turn all your well known characters into puzzles, I would buy 1 or more of every single puzzle made. The combination of some of my favourite things, puzzles and Peters/Ten hun art.
@TenHundred, a CNC laser would be perfect for that as it could also lightly engrave the inside lines.
Then people could enjoy colouring the pieces themselves as well as putting the puzzle together.
But the sketch, a B&W finished version to colour in, and the names of the pieces should also be included in the packages -- along with the rules that you made up.

Jigsaw tip. Use a blade for cutting metal, they have finer teeth so less tear out. Awesome work and a pleasure to watch as always.
Came here to say the same thing. Finer teeth better cut on thin wood. We use metal jigsaw blades for vinyl laminate flooring for this same exact reason

To reverse tracing while transferring an image.
Handy hint as cheap AF .
Always keep a rool of $2 baking paper to use as tracing paper but lay down all your lines with a softer graphite pencil then just flip it over graphite lines side down on to where you want to transfer it , tape in to place and go over the lines you can see through the baking paper.
That easy and that cheap as you would get 30mts of paper on the roll for just a few bucks

Both don't do exactly the same jub, buy for stuff like this the results can be pretty much the same. 😊
I could not really see it but it looks like you used quite a corse blade in the jigsaw, there are fine blades for this type of material. Or maybe use even a metalcutting blade. Also you could score the lines with a knife this can also prefent the splinters. Hope this might help. The puzzle looks killer! Happy holidays!

Maybe if you have something behind the board you are cutting to avoid tare out. Sacrificial scrap would of some sort, or something cheap that you can clamp or affix to the back. Tare out happens because the wood is being pushed by the blade, if it has some kind of pressure behind it than the wood may not tare out

There is jigsaw blades that cut on push stroke so it leaves the rough edge on other side.
Band saw. Even a small one. Jig saw your large pieces than you can band saw close to finish. You still might have to sand but better to sand 1/64-1/32” than sanding 1/4”.

You need to use finer toothed blade for the jigsaw. Try and find Diablo brand, either way, brand is a side note. The issue is def needing finer toothed blade.
To get cleaner cut with a jig saw, use blades for them called "scroll saw" blades (not actual scroll saw blades, but jig saw blades confusingly called scroll saw blades)
Also on almost all jig saws, there is a setting on the side that controls how it cuts. It's usually a thing on side that you turn. It goes from ragged but super fast cutting, to slower smoother cut. And the faster wobbles more, the other wobbles much less.

I can't tell on the DeWalt one you have, but I think that black switch on the side should be all the other way.
You can tell if it's for fast or smooth cuts by looking at how the blade moves, pulling the trigger without cutting anything.
One way the blade will move straight up and down like a sewing machine needle, the other will make an elliptical reciprocating motion.
