You didn't need to buy another tool to do this or hack up a T20 bit. Once you removed the bottom ducting that directs air flow to the floor, you can then remove the upper ducting by splitting it in half (it does split) then pull the front half out and the back half out the same way. Then you have all the room to use a ratchet or any tool of your liking. Reverse the process and your done. Took me more time to remove all the plastic to get to it then it was to change it. Hope this helps in the future when the gear breaks again.. And it will break again. Im on number 2 in 2 years.

I was about to get that tool until I read this. Thanks, I saw the plastic tubing for the ac next to it and I thought to remove it but I didn't wanna break it because I couldn't see if it was bolted in somewhere.

In case anyone else runs into this: I was able to replace the actuator gear removing only the lower air duct piece (I couldn't figure out how to remove the upper duct, the one that splits laterally). Use a long arm, 7/64" hex key (allen wrench) to reach that upper screw. It's still a pain in the butt because you can only turn about 1/8th turn each time, but it does save you from unnecessarily removing parts of your dash. HEADS UP BEFORE YOU BEGIN THE WORK: I had to do this twice because I didn't have the gear aligned properly the first time. Yet, after all this, the door ended up sticking again only a couple of days later once the heat came on, and this time it stuck in heating instead of cooling. So you may end up having to have the entire blender door housing box replaced anyway once the doors start sticking.

Oh, and BTW, don't take that upper screw out all of the way. It only needs to be backed out about halfway to remove the actuator gear.

I watched a 1A Auto video on the actuator blend doors for the rear heat/AC unit. that shows the actuator gear rotates farther than the door can move in either direction, so it puts too much strain on the shaft, eventually causing it to break. probably same with front.
      poor design on actuator limiter

You didn’t happen to record how to get the second duct out? I took off first duct but can’t seem to get that post one off.

Thanks for the tip, it was helpful. Thought I would share for others: I wasn't patient enough to wait or find the torque split tool. I just ground down a 3.5 mm Allen wrench and used that.

Hey, I want to thank you, I can do it myself. It's a little complicated to disassemble the panels and remove the screws, but it can be done in my case, just change the actuator, it was broken, thanks. 👌

Thank you, thank you, very helpful. Doing this job on a 2011 Jeep Grand Cherokee. The dash and dash internals are very similar!!! Hope your fix last 100K miles. Seen other videos where a few teeth break off a gear inside the actuator black box. Also found on eBay, a repair kit, that is just the two main gears from inside the actuator.

I believe I speak for all engineers for the following. We’re sorry this near impossible replacement job. One would think that a known issue would allow for easier access, but this wasn’t the case. Whomever approved this lower dash assembly should be brought up on charges of criminal mischief. Geezus, this was a pain in the ass.

Hi, my name is Stefan and I am from Germany. Thanks for your video. Can you describe to me in more detail how I can remove the piece with the light switch? I tried to pry but I think something is breaking off. if I understand you correctly, there are the two screws with which I can remove the panel under the steering wheel.

Not exactly answering your question, but maybe watch some videos about "bmw interior trim wrap" Watch several of these videos and learn more about using the "pry tools." I have done this job for passenger side, but not yet the drivers side. Studying videos myself. th-cam.com/video/Av1wfx1lI-w/w-d-xo.html also th-cam.com/video/rWENPq31cEQ/w-d-xo.html

Would this cause the heater to blow cold air? I can turn the heater off and on and the heater will start to work.
