Hey Martin, Great job ! You have first hand knowledge on how much that spot weld tool is a pain in the ....... ! When you have so much rust to deal with its not easy to find spot welds and what goes together and in what order they were put together. I love your positive attitude and determination. I hate rust ! It's never a great thing to deal with and never ends but, by repairing your rust instead of throwing away is a great way to learn to weld and learn new skills. That is what I love about your videos. A few years ago my son asked me to help him put new sills on his van we ended up more or less replacing most of the underside on both sides of the van. But to be honest it was worth doing because it is a good van we rust cured all under it and then under sealed it all he was well happy with I tend not to answer the phone when he calls now lol good job Martin Rob
Just had mine done mate, at a friend rate thank god. Mine was the same but full of plastic bottles, bits of off cut metal. Good luck with this side the other came out a treat. All the best Paul.
Love these sorts of videos Martin. I seen the original ones you posted years ago and thought I could give it a bash. That’s was after I sold my transit mind you lol, I sold it to a friend who fixed the exterior and put windows and carpet in the back. He used it for a year then has sat for almost 2 years rotting away. I bought it back about 2 months ago remember and watching the first lot of videos again. So went and bought cheap mig welder and have some tools like clamps and magnets just need to pull out the leather jacket. I know you get loads of emails and stuff so if and when I get round to it I’ll post before and after pics as you have gave me enough information and video content to give it a bash. I’m a confident I’ll be able to lay a few bird shit welds😂. Thanks for sharing and speak to you soon my friend.

Welding is certainly a true art...to get it proper job! Did the same myself, got myself a cheapish welder and watched a few tutorial vids! Now, the old mower I have is pretty much like new! Certainly looking forward to seeing how your going to get that rust gone!!
I wish you would film the entire project, and then post them all at the same time, even if you have broken them up into parts. Because I get so interested in what you are doing, and it stops. Then I have to wait on the next installment. That is torture in my opinion. LOL, I really do like to watch you repair such things, but I have to wait for the next part... Darn!
I take my hat off to you, for having a go at such a project even though you don't know exactly what you are doing,....not knowing exactly where to cut into the bodywork at the start would be more than enough to put most people off.

sprinters are nothing like transits you get surface rust on the outside bottom half but thats all it is surface rust. transits are just cheap thin metal i had a transit before i got a sprinter which was a year older than my transit i have never welded it yet and it sails through its mot.
😂 Fact. I'm practically an engineer now after two years with a van that was supposed to be a temporary thing. In hindsight I should have bought something else. They're a rabbit hole of rot.

I remember the two old gypsys who had the scrappy under Lewisham station, they used an insulation cavity injection machine and used to pump sills and chassis rails with concrete and their cars used to pass MoTs like it too O.o Real pair of Bodgett, flogget and leggett merchants, learned a few tricks from them including how to make a burnt out clutch like new for a few miles using carbon tetrachloride sprayed into the plates, sawdust in the gearbox always quietened down a knackered box or diff hehe

God, here we go again, bet you're sick of it? My foot well and inner sil are worse than that but my inner and outer sils up the side of the van are pretty good. I managed to get a complete galvanised foot well, inner sil and outer sil/arch from central panels, they are very good quality and a good price. Had to get the inner arch (£70) from rates ford (ebay), and the outrigger behind the foot well from my local ford, (£90). Had to cut the outrigger out in order to fit the inner sil properly but it had a big hole in it where the foot well spots to it. Working on the idea that if I can just break the spots I'll have less fabrication to do? It's like a puzzle trying to work out which bit to fit first so have been cutting out small bits to make sure I don't cut the wrong bit out. Keep up the great videos, they've helped me prepare for what I'm having to do.
Hi Martin for years I ran transits, very good mechanically, but when it comes to rust and rot they surpass all others, what you don`t weld this year you will next, never ending battle, sills, steps, spring hangers, just name it and it will rot, time consuming but every year gives you an opportunity to practice welding.
Jeez, the previous transits were really bad for rusting, and it looks like Ford didn't make any improvements to these models either.I would be totally put off by this level of rot, you are one brave man Martin, thats for sure.
What you should of done first Martin is scribe the line of your new panel then cut he majority of the old panel off but cut about half an inch away from your line that way when the panel is offered back up you will get the new panel a lot closer then re-scribe your line, I learnt that mistake on a few vehicles over the years welding full sill onto vehicles.

OMG what a sight for sore eyes. With a 4ft folder and a spot welder you'd be laughing. You'd knock out youre own panels from a sheet of steel. Buying panels or making them without a folder and spot welder is going to be hard graft. Interested to see the rust treatment stuff you use if you can show us the tin. Good luck with it.

Excellent Martin, just one thing I meant to mention in the past. Seeing as you work with so much rust metal what with these and the lawnmowers please do make sure your tetanus shots are up to date!

Just to make it easier for you, couldn't you jack up the van, put a couple of breeze blocks under the wheels to raise it to make it much better to work under, instead of lying on the floor with only a foot of room?. I could be wrong, but just a thought.
I don't want to make anyone jealous but last month i bought a 2010 high mileage transit swb with hardly any rust . Shitty engine but tidy body. £500 It runs nice up to a point and then i call the AA to take me the rest of the way home . I should get more for bits . Let me know . South Wales near Bridgend.

I didn't know Transits recycle themselves back to nature ☺ Wonder if treating with Dinitrol would have slowed the rust down? You going to use vatcan on the remainder of the rust or por15?
This rust just smells of Ford not painting/rust proofing these vans properly in the first place. It's like rust you used to see on 70's and 80's cars! Top job for the perseverance and sticking at it!
It's not so much the rust proofing as the fact that don't fill the cavity with waterproof foam or something similar. They fill up with water and mud and rust from the inside out. If I were doing this job I would replace both inner and outer sills and inject foam into the voids. But personally I'd be throwing this rotbox into the pot, with the ULZ being introduced me next year in London there will be a surfeit of diesel Transits for sale that won't meet the emissions criteria.

I learn't in front of everybody on TH-cam lol. I'm s glad I now know how to weld as its been so useful. Give it a go, there's plenty of tutorials to help. That's how I learn't
When I did my brothers van I used flat plate for the inner sill welded it in place then clamped and plug welded the bottom of the sill to it. It was just as bad as yours.
thats why i scrapped my transit i got sick of welding it every year lol. i got a 2004 sprinter van after that apart from the usual surface rust on the outside it is still as solid underneath as when it came out the factory and over 200k on the clock apart from a leaking injector it runs great. i would never get a transit again to much hassle. if i was you weld it get mot and sell it. good luck with it anyway.
Yes I know what's what, just thought there might be a more deserving cause. I've welded much worse up in the past....many years ago and with oxy acetylene as well.
Martin, next time don’t bother drilling and all that, just leave it as double thickness seams and just cut the rest out. Stronger and not much of a difference. Adjust from there.
I actually appreciate the time and effort you are going to but beyond all the obvious stuff, that’s a pretty dangerous place to sit in and travel down the road. You may get it to an m.o.t passable state, but at heart, it’s plain dangerous
The mud flaps on the mk6 is not worth a phuk. I fitted plastic from my old Renault traffic to stop water spraying all over the back. They rust so bad at the rear. I Dunno exactly what cause it to get so rusty there. Maybe the seals over doors are letting moisture down somehow. Welding yourself is the only option. Im not the scrap the van type person either. More interesting saving your money and learning a new skill. Fair play to you. Good luck

After centre punching I run a small diameter drill into the top layer of metal to stop the cutter running off.

Get square channel to build an inner sill. Fresh metal to weld outer pieces. I had a rusted out vw convertible, the structure was all in the sills.

thats why i scrapped my transit i got sick of welding it every year lol. i got a 2004 sprinter van after that apart from the usual surface rust on the outside it is still as solid underneath as when it came out the factory and over 200k on the clock apart from a leaking injector it runs great. i would never get a transit again to much hassle. if i was you weld it get mot and sell it. good luck with it anyway.
looking at the rust on the arch it would of been better to buy the sill and arch pannel as 1

It all adds to my welding practice Malc and gives me something to film as well.
Yes I know what's what, just thought there might be a more deserving cause. I've welded much worse up in the past....many years ago and with oxy acetylene as well.
Martin, next time don’t bother drilling and all that, just leave it as double thickness seams and just cut the rest out. Stronger and not much of a difference. Adjust from there.

I actually appreciate the time and effort you are going to but beyond all the obvious stuff, that’s a pretty dangerous place to sit in and travel down the road. You may get it to an m.o.t passable state, but at heart, it’s plain dangerous
I disagree, The whole point of an MOT is to ensure a vehicle is safe to use on the road.
The mud flaps on the mk6 is not worth a phuk. I fitted plastic from my old Renault traffic to stop water spraying all over the back. They rust so bad at the rear. I Dunno exactly what cause it to get so rusty there. Maybe the seals over doors are letting moisture down somehow.
Welding yourself is the only option. Im not the scrap the van type person either. More interesting saving your money and learning a new skill. Fair play to you. Good luck
