    How do you determine how much torsional stiffness is enough?

      Check factor of safety, if it's more than 1 then ok, you can go with your design.

      That value we get from suspension people's by calculating speed and weight of car

    When doing the side impact analysis why did you use 1000 N per item?

      Basically there is a simple calculation for it. As per rule book which I refer, I assume 20g force on side impact. So multiple 20 with weight of car and divide into nodes.

    do we have to combine those front and rear torsional analysis to get an overall value for torsional stiffness?

      Simply multiple the total weight by 9.81 then divide the value by 4 cause force going to create couple force which will act in opp direct then apply that force in ansys you will get the value
      For example the total force is 10000 N hence I will add 250 N in one direction and 250 N on other directions hence couple force is created and chassis will deflect

      As per My experience the reason of mesh failure are the one which I have discussed in video, if then too the problem persist try to do weldment again PROPERLY.
