2020 Suzuki DR650 sidecar build / RMSTATOR and REGULATOR install & hack to switch wires at CDI plug

  • Welcome to my dream of building a sidecar. I have chosen the Suzuki DR650 as my bike of choice, because of its reliability and simplicity. It needs to be beefed up to handle a car, so come on along for the build, one mod at a time.
    In this video, follow the install of a new high output stator and high voltage regulator from RMStator to run heated gear, 7" headlight, GPS and more. With the stellar customer support from Evan Grist, RMStator's head engineer, I was able to handle the job myself. This included soldering wires, and learning how to put the gears back in place after they came flying out with the stator sidecase.
    Learning the hack at the end of the video after you find out that your DR doesn't start after putting in an aftermarket stator will save you. Just switch the green and blue wires at the CDI plug, and watch how I got a little help from my ex hubby Pablo's buddy John who just happened to be passing by and knew how to use tweezers to disconnect the electrical connectors.

    Forty years ago I made myself a set of 6mm locating studs by cutting the heads of various length 6mm bolts and rounding the cut off end. Has made life so much easier when reinstalling side cases over new gaskets. Just put them in finger tight and make sure they are long enough to easily remove after case is properly aligned over new gasket. Also, keep those pesky washers in place with a little bearing grease.

    Dr hasn't changed in 6 years for 99% right? ..so most should be same as always 👍Great job and great patience. Good to have some DR people to chat with out there too👏

    You get an A in my book young lady, I just started riding a yr ago and I do all of the maintenance plus replacing tires by hand but there are so many grown ass men that say they have been riding since they were 5 yet they don’t do shit on there own bike so you rock in my book👏🏾

    Your patience is amazing. For the future a good tip with those thrust washers is to put a dab of grease on them to stop them falling out during assembly.

    You didn't need to remove the gasket at all. LOL! Live and learn!

      Yes, I did, after all, Bongo. I had to lift the gasket up to pull out the grommet to the stator, and that’s when the paper gasket ripped.

      I still don’t understand why the OEM gaskets need to be so paper thin and flimsy.

    Have u done the procycle jet kit mod, It will be one of your best upgrades trust me. My bike purrs like a kitten now, no stalls, more power, better throttle response, and starts right up. Just be carful the parts are tiny tiny, and the float bowl screws probably will strip out even with a JIS screwdriver. Just use vice grips or worst case a small hack saw to form a straight grove to get a flat tip screwdriver in there. Also I just removed my snorkel instead of cutting the airbox and my bike runs great. Lord Boston u must be my age , your a trip...lol

      @@NicoleEspinosa Yea girl the Barret muffler is sexy like u, lol. I went with the DELKERVIC muffler its so beautiful like u, lol. make sure u seal it real good with red lock tight , if not you will get leaks , Also I think it comes with a gasket that looks like gray PVC. I forgot to install mine and got air leaks real bad on mine. I hope yours is not as loud as mine. Later princess !

      @@NicoleEspinosa The TM40 is really good. It really wakes it up. For the exhaust, I wanted something light but not too loud. I went with the FMF Q4 and Powerbomb header. That will let the bike really scoot. ProCycle sells them, but shop around. Looks and sounds great.

    I find that some X-head screwdrivers that match the bolt sizes so they go in but barely wobble, run through the case and gasket and into the bolt holes will make it harder for the gasket to move and harder for the magnets to yank the case out of true.
    Of course, laying the bike on it's side makes the whole operation easier, because of the gravity assist. Things like the gears and washers want to stay in place.
    Just realized you don't have the bike on a jack, instead its leaned on the side stand. Straight up and down works, but with everything falling out towards you, OMG, no wonder you were having problems. In that orientation, gravity is your enemy.
    38:38 this is when the screwdrivers get put in. One long one on one side so you have a free hand. then the others (three total usually are enough)
    And, I won't cut anything I have to take out (zip-ties don't count) because I will still have to get the new one in and cutting that isn't why you bought it new. So you use the old to see what you need to unbolt to get it out and the new in. Some shops I know will chop stuff, but I'd rather either keep the OEM part OR sell it cheap on eBay for someone that busted their stator case and needs a new stator.
    And I would have slid the sheath down, to cover the exposed wires near the grommet, which would have given you the length you needed to plug in the coupler, rather than cut it.
    I'll shut up now. I don't want to come off as a negative person. You did great. But Grampa said the old saw, measure twice, cut once, was wrong. He always said to, first, take the time to decide if you need to cut at all. Grandpa was a smart man. Since you can service the DR650's carb roadside, it's not terribly hard to twist it a bit to get a connector through. After all, to clean the float bowl, you turn the carb 90 degrees to get at the bowl drain plug or to remove the bowl completely.

The next thing I want to do is learn how to weld. There is actually a TIG welding class at a place called “Gearheads” in LA that teaches DIY motorcyclists how to fab their own builds. Perfect match.       its not like where talking a lot of money between a supposedly well kept one and a trash one... used DR ranges 2500 trash old to 4500 somewhat used almost new w/o mods.... Worst case she is spending $2000 on learning you to mech her bike or ANY bike.

      Yeah, Ducati, I didn’t really cover that, did I? There was just no room for the upgraded regulator, so I returned the CNCed one, and got their version that’s the same size as OEM, but a little better.

      @@NicoleEspinosa Got it, Procycle makes a MOSFET regulator with a metal plate for relocation in the same area but a little different configuration. I’m doing mine so I got stumped and was searching online. Came across your video and wondering how it ended up for you. I’ll call the guys at Procycle tomorrow and find out more about this.       @@ducatim1563 , do they show you where the metal plate attaches? I’d be curious if it tucks away enough not to be in the weather all the time. That was why I opted not to do it.

      @@NicoleEspinosa Procycle is the only I know that offers this option but the instructions are only in text obviously very lame... I had to give them a call and they just told me to see how the plate configures that makes the most sense. Their potion does work but terrible instructions!

      My bike runs like a charm, and way better than stock. I have given inspiration to others to take on their own builds. My friend who works foe RMStator walked me through all of it. You can take on your dreams, Angel, without fear. Give yourself permission💜
