I am amazed at what you are able to accomplish without a shop or garage. Most people wouldn't even try! It reminds me of my younger days living in an apartment with dirtbikes parked in the front hallway......you do what you have to do!
Regarding the screws: back in the early eighties, it was common to replace the J.I.S. “Phillips” screws (they have a very small dimple in the screw head) with Allen-head screws. I did this with every screw I possibly could on the three or four bikes I owned… Trick is to use “J.I.S.” Phillips bits in your impact driver to remove them…
Nice vid. Pulled the barrel off my 200 hour '97 KX500 to put a new piston in back then. New piston was included on the spares kit you were given when you bought the bike new. Took the barrel in to get it cleaned up and honed first, as you would do. Went to pick it up from the shop two days later, no charge he said. Why is that ? "Already been done" said the guy. That's the Nikasil bore treatment I guess. It was still like new. Nice that Kawasaki gave the spares kit back then. Have an '04 bought new and two spares kits in my shed now less one piston. I hear my old '97 is being restored by someone, somewhere. Didn't have this problem with my WR500 , sounds like there's a degree of neglect here. Good work TNT
Great vide mate. I also own a YZ490 K. It hasnt run for nearly 30 years, just sat in my shed. It was built for the Australian Finke Desert race and isnt anyhing like a normal 490 motor. Its had a heap of port work done to it, Its got the power characteristic of an angry 80 but the top end grunt of a 700. No bottom or midrange but it hits as hard as a sledgehamer right up high in the rev range. It was geared down to do 110 /115 mph. 14 inches of travel on the back end and 13 up front. Super plush ride but youll never bottom it even on the huge airtime the Finke riders have to deal with. The person who built it sure knew how to make a killer machine. The previous owner said to me the barel and head/port work was done in the US. Nearly every single person i let ride it, it has flipped em off over the back, ussually at about fifty mph. Its one nasty MF of a bike and made my 83 model CR 480 feel like an absolute slug. Im in the middle of rebuilding the 480 right now. She’ll be better than new. Poshed every single item on it made of alloy. Swingarm, linkages, shock, brake n gear levers, triple clamps, all new plastics and iv spent weeks making the tank as new. Not a cheap process when ya start doing gearbox work, i spent over $1500 on it twenty five years years ago finding why it kept jumping outta gear. All new gears n bearings and a 3 time split the cases to see if it was cured. Yes it took 3 times for Mr Honda man here in Perth West Aus to work it out what was wrong.🤬. Parts back then were hard to get and come by. Gearbox wise. The 480 is a beautiful bike to ride, they handle, they have a beautiful power spread and they were comfortable with their ergonomics. The 490 has a much simpler gearbox design than the 480 thats4 sure. Keep up the great work with your vids👍👍. Subscribed i did.

@@stevenowen4150 I work for a sawmill, the cedar chips we produce as a by product are used to make the n95 masks that everyone needs for the pandemic. So we are considered an essential service. When i am not at work i am following self isolation in my back yard with the project.
I’m sourcing parts for a rebuild to see what’s out there. I’ll start pulling down now as have found 95% of parts at Yamaha. The rest of the work is the recommended mods... head decompression, whether to do anything to intake etc. but ready to start.
glad your back after hibernation , interesting your clutch bushing was so tight? that shift shaft is a pig to get back in the cases it’s even more awkward getting the bearing on the other case back into the other end of the shift shaft. i had to freeze the shift drum and heat the inner race to get cases back together quickly, . . meaning i had to put trans back in opposite case . it’s a head ache but got it done eventually . make sure the clutch plates are more than within spec as they will slip . i’m thinking your timing plate must have been lose causing all that arcing on crank stub . trans bearings are expensive for the 490. and specific for 250/490.
Awesome to see the tear-down video. It sucks with everything going on right now. Hopefully it all ends soon but for all I know I probably jinxed it lol. I myself ordered parts LITERALLY A DAY before the coronavirus came along so now I have to play the waiting game also... not fun.
Had 82. I bought was hammered.half the exhaust port was missing. OEM piston. Was so out of round. The guy doing the bore job. Had to take it 80 over to get it straight. In the end fixed everything DG gold pipe Clarke desert tank.white with black fenders. Looked like a California CHP cop bike.had 85 87 too. I'm dirtbike less at the moment. But still have my gsxr 750 with 1200 bandit motor in it. Fun fact. My 85 wanted lights went to wrecking yard. Got lighting coil from us 465. Was I thought was same match up to the 85 just had the extra coil. Put it in spark was way stronger.fired right up. Sounded good. Put in gear let out the clutch .went backwards.it was running in reverse.
😁 remember the "run on" our cars and trucks did back then when attempting to turn off engine? Backwards..😁 Dang, thinking about kickstarting a big bore it should have kicked back hard! They broken enough ankles back then
Crappy news about your 490 crank !! Good to hear you found another one . On my 84 YZ 250 , 70mm is the largest piston you and get ( That i'm aware of ) It will be interesting to see if your pot is able to be bored again ? The plot thickens ...

Crank works rebuilds cranks they can add or take away metal to balance it out. pricey tho been debating on sending my 85 cr500 crank for piece of mind.
Dude, those aren't Phillips, head screws.They're JIS screws Japanese industrial standard.It looks like a Phillips, but it's not.That's why they are always stripped out.Because people use a phillips screwdriver on them instead of a J.I.S. screwdriver

I have 1994 model and love it! She's in very nice shape and runs strong with a more linear power compared to other big bores. I love the older air cooled bikes but they are becoming harder to find. Would love to see you do an ATK on your channel. Please keep saving these machines before they're all gone and thanks for the great videos!

I think they use philips screws on the flywheel cover coz they are close too the shifter, maybe you can losen them with your boots over time or they are more exposed to roost.just a thought.
And why is it you feel this way. What precisely is it that i have done wrong? The rotor nut loosened off while the bike was being ridden and the rotor welded itself to the crank. What is your suggestion for removal?

Those screws are JIS screws or japanese pita screws. They get butchered by normal no2 or phillips drivers making them a pita to get out.

The removal of the shift shaft was cropped out. Does it just pop right on out of there?
Sheared woodruff key,had that on a yz125 once,hard to start/diagnose...people used to HAMMER the magneto on,as a BAD gettaround...

trans bearings are expensive for the 490. and specific for 250/490.
and i i’d say sheered woodruff key took the seal out on other side of crank, wouldn’t take much to do that if the timing was out with the loose plate

That is pretty funny about the engine running in reverse. I had a bike do that once when i was younger.

The screws are NOT Phillips. They are JIS (japanese Industrial Standard).
The head may be slightly different but not many people have jis standard screw drivers including me. My Phillips will have to do.

Magneto had spun on the crank and ruined the woodruff key. Could not tell till I got it off

i could have bought one for $900 and i am kicking my butt every day. i cant remember what was wrong with it but i could not find the part anywhere.

The bearing without the inner race is supposed to be like that. Same as a Yamaha TY250
its the missing roller i was concerned about.

The left side of the crank looked like a previous rotor was cut off with a torch.
The missing parts of the crank were welded to the inside of the magneto
