XJR650L aka XR650L over 35 mods - engine and chassis

  • My low mileage 1997 XR650L. Bought in early 2019 with only 2150 miles. Setting this bikeup for true ADV rides where the heavyweights dare not tread. Has about 35 mods to the engine and chassis. Removed 30 pounds of fat in the process. About 300 pounds dry. Plush suspension. Good power. Will be a great ADV DS bike with license plate. I call it the XJR650L.

    I will soon upload another video on this same bike with a few more mods, including the CRF fork conversion. I will have a better resolution and try to keep the video under 10 minutes. It has been a good project.

    You are one of the GOLDEN few who actually bothered to do a proper kickstart install. Others are reduced to cannibalising dommies (NX650)! Respect. Why don't they do this in the factory and slap a bigger tank on it while they are about it.

    XR650R & XR650L owner as well as a machinist myself (also my riding dates back to the 70's as well- heh heh) love the mods & would like to hear more about how to do the trans/kicker mods as well as the CDI mod as these are bagaboos I'd like to fix myself. As far as new projects you might dream up have you ever considered putting a waterproof toolbox where the old battery box was as the stock bag always leaks & it could be theft proof as well? That's something I'd like to do if I do the conversion. Also related did you make a new wiring loom as 1 thing keeping me from doing this so far is the thought of that rat's nest of coiled up wires coiled up in there like I see everyone else doing.

    They are Honda CR Hi Fat bars with CNC machined risers. They are 2-1/2" higher than the stock bars.

    You mention you had a XR650R. How does the power compare to your modified xr650l? I use to have a 650L jetted, Dave’s mod with fmf q4 pipe and it wasn’t near as fast as my 650R. Only thing I miss about my L is the electric start. That 650R can be a pain to start if you dump it, especially on a hill.

    Wonderful video! Thank you for your time I want to use your bike as a template for building one myself. I'm surprised you didn't go with larger foot pegs & I've heard people take out the snorkel, I believe that is a better air filter system? It's been three years since this video was introduced do you have an update video please?

      I have a few more videos on the bike. Search my channel: robinsongguitars. I have a later video with over 50 mods. Now there are about 60 mods, give or take. I did put larger footpegs as shown in a later video. The snorkel and oil separator were removed before I bought the bike. I ran a short extension on the crankcase vent hose under the seat and installed a 5/8" Uni crankcase filter. This also required blocking off the hose nipple on the front side of the airbox to keep dirt out. Works great. Thank for the comment.

    Why does the left rear side panel look bent or cutout where it meets the subframe? Did you have to do that to make it fit? Or was it just damaged while riding?

    Here is my personal opinion on an oil cooler. I live in Louisiana and it gets hell hot and I decided to buy a oil temp gauge before I waisted money and time on an oil cooler. Even in town on a warmer day, my oil temp has yet to get over 250degrees F*. Just don’t ride when its stupid hot outside anyways. The way I look at it don’t make your bike do something you wouldn’t want to do your self.

    Hi; was wondering with the sprocket, did you tap the shaft or use an expansion bolt? If you tapped it do you mind sharing what thread? 1/2x20 seems like it might work, but with the hardened steel will probably be tough. I think its a great idea for eliminating the sprocket play that leads to wear!

      The countershaft can't be tapped as it is case hardened. I ended up machining a piece of SAE4130 steel with a knurl on the OD to slip inside the bore on the countershaft with about .030" clearance. Thread size is 3/8-16. This leaves enough wall thickness on the bushing. I cleaned everything well with acetone to remove all oils, etc, scored up the bore on the inside of the shaft with a Dremel to help hold the bushing in with JB Weld. NOTE: The bushing does not hold the sprocket on; it just is an anchor to hold the large cover with about .010" preload. The cover helps hold the moly grease on the splines and helps keep the sprocket face to run true.

    im interested to know how your able to pull that 5th gear mod without having a high compression piston like 10.5.1 which is what i did with the nx 2nd and 5th mod,i was told i wouldnt be able to pull the fith with out it,and im glad i did ,just curios .

      I am using a Pro-X piston which has a flat top instead of the OEM piston that is slightly dished. The Pro-X piston raises the compression by around 1 point. I also am using a full FMF exhaust. That is their Hi-Flo header (not Power Bomb) and Powercore 4 muffler. This increases the mid-range and top slightly, not to mention saving a few pounds. I am even running a Fritzco 16t countershaft sprocket on the street. It pulls 5th gear easily on the open road at about 60-65 with the 5th gear mod. When I dual sport the bike I run a 15t. I even did some pretty technical off road rides running 14/48 sprockets. Even with all the mods the bike is still a little heavy for serious technical off road riding. I exclusively use Fritzco sprockets as the splines are wider and save wear on the countershaft splines. I have also designed a cool sprocket mount that eliminates all axial play on the countershaft sprocket. I use a good moly grease on the splines to help eliminate wear.       These sprockets seem to be good, although pricey. The only downside I can see is they are not reversible on the splines.

    When you go to do the FCR have no fear. When set up correctly they are 100% trouble free. I recommend going with a 41mm fcr-mx. If you are near sea level talk to this guy and run his set up.
