I also wonder if there are any analysis products that can show you where the material stretches and/or shrinks when flattened due to compound curvature.
Advanced Smart Unfold from solid3dtech is the plugin that can work with Solidworks, SolidEdge, Inventor and Rhino. It can unfold multi-face surface into a single 2D contour, so you don't need to create a single surface for the unfold.
a 0mm offset will not work. it needs to be greater than the deviation value, which is set to 1mm or can be greater for less accurate results. I only run education versions of V5 as I teach it on regular basis. have you taken a look at developed shapes (DL1) and the unfold tool? It sound like the right tool for what you're looking for.

One more thing. The rough offset gets rid of the faceting and makes it one piece.
Usseles you can not make thick surface and do off set parts from that. The same is just to measure the surface and make a square.

What about surface deviation range ? Did you check it ? After offsets, surface is smooth but I dont think that its same again
I left my deviation set to 1mm. You can try to reduce yours. It’s not meant to be bang on but close enough for most purposes.
can you not use extract instead of offsetting?

not really. becuase the aim is to simplyf and extract will keep the facets which we intended to remove and turn it into one sheet.

you need to come up with a macro. google engtips. they have a CATIA forum that discuss that stuff
