    Great video. Only input I would make, is about the radiator crossmember you welded up. I would suggest some holes drilled in the bottom, as I see it possible, that it could fill up with water with nowhere to drain.

    Ok I'm impressed with your fab skills. For someone that isn't doing it every day that's good work. Welding outside is a real problem even if there is little or no wind. You can turn up your shield gas a bunch and keep a cleaner weld. Also wipe down your metal before welding with acetone and your welds will get better.

    I remember watching a video on Subaru’s rally cars. They stripped down the car to its unibody and then stitched welded every single seam before adding on all the tubing for the safety cage. The amount of prep just on the unibody is crazy for a WRC car.

    In the past I have made support structures from galvanized tubing for body kits. You can fork both ends,slot them for infinite adjustments and it's super strong. Look at how Nascar sheet metal frames are for inspiration. Fuel lid is easy and lots of options.

    Nice work boxing that in. It looks a lot sturdier. You may want to consider some weep holes on the bottom, though, in case you get water on top of the support doing rally things.

    Boxing that support bracket is very nice. I would put a drain hole in the spot you didn't drill out. Not as big as the stamped hole, just to give water somewhere to go.

    You’ve got a nice sheet of stainless steel in the back there, ‘Austenitic’ stainless steels are not magnetic. The build is really taking shape now. Used to own an RS here in the UK so these vids are bringing back fond memories. With your attention to detail this will quite possibly be the build of my dreams.

    Hi Sarah and crew. Have you thought about eliminating the petrol filler neck and piping ? Then replace it with a proper racing fuel cell and mount it where ever you have room. Keep in mind proper weight distribution and front to rear weight bias. I love this build.

    If I remember right, the WRC cars have/had their fuel tank inlet in their trunk? Think I've seen pictures/videos of refuellin those from there 🤔
    But this project is getting more and more interesting. And (not so surprisingly) bigger and bigger one as it progresses 😂

    Why not cut the top off the fuel tube, rotate it 180°, and cut a hole on the interior of the car. You could then access the fuel cap by opening the rear hatch.

    In the old days we used to simply buy a new steel subframe panel and weld it to the original panel basically doubling the thickness. It was a pain but worked and appeared factory.

    Building a rally car from a old used street car is a tall order. They start with a fresh "body-in-white" shell that has no seam sealer applied. They are bolted to a precision flat fixture plate and all the panel joins are stitch welded and plates and gussets are added to where the tubular tube structure will mount. All the suspension points will be stiffened by the cage and the door areas are stiffened to help prevent twisting and flexing in those areas. Safety is the biggest concern and making sure the roll cage doesn't break open and become a spear to the driver. It takes a lot of engineering and professional fabrication skills to make a decent car and take some of the loads it will encounter. Don't want to be a downer but there is a lot to learn and study as well as careful planning needed. The more I know the more I know I don't know.

    For some of your grinding, buy an electric finger file sander and a bunch of 60-80grit 13mm belts and find a new level of control and OCD for tidying welds and smoothing nibblers leftovers. No circle spinning killer thing either!

    Where you boxed in that cross member.... Drill a 1/4 inch hole and pour in a half cup of acid etch primer then pour it back out and let it dry for a few days before sealing it back up. Maybe even pour in some epoxy paint later, then drain it back out too, then let it dry for a week or so, then plug up the hole. Maybe not a deal in Arizona, but it is on the coast.
    Great stuff and the reinforcement turned out sweet.

    Hello, Sarah, another fun video for us to enjoy., thanks. In regards to the fabrication that you mentioned, Paul Cox with Fab Rats is an excellent fabricator. He may be able to give you some tips or ideas on how best to fabricate the front bumper support. You can find them on their TH-cam channel and other social media. They also have a website. He fabricates a lot of different things for the vehicles that he builds for off road and such.

    Nice work. My old Escort GT had a front mount that connected similarly like the Focus and I used a chunk of 5/8 allthread welded to the front in shape of an L for a rest stop and bolted front assembly on quickly.
    Just an idea for you and Rallycake.

    hello Sarah, you may already have figured out a race car is tube Chassie with quarter panels and roof and sheet metal skin for less weight and a street version is a modified car or "stock" modified car. yhou car always go next level and blow the focus apart it all apart and build a tube Chassie car there might be a cage kit available to do that ???

    Cardboards a pain in the ass. Use the paper from file folders. I think they can it bristle board? It is so much easier for templates compared to clunky cardboard. 👍 Hope that helps

    Just a comment about that radiator support mount and making sure you strengthen the bolts on the mount, and also the bolt holes on the chassis rails. A radiator full of water is probably 15-20kgs, I think that around 30-35lb and it's a lot of weight to be pounding downwards over jumps and corrugated roads and will likely fatigue the metal and crack the mounts.

    On things like that front framerail cap it might help to mock that up out of wood first which will allow you to fit your front bumper cover. Once you get all the geometry right you can copy the wood design in metal.
    I would expect the race cars to be running a fuel cell, foam filled, inner bladder, surge tank. Filler cap is a lock down and seal type inside the hatch in the back somewhere and the fuel cell vent has a roll over safety valve in it. All that stuff is notta cheap too.

      I just need it to protect the radiator better, the next video I go overkill making the bash bar which the skid will actually mount to. Pretty sure I could pull a Mack truck with it after I’m done 😂

    Welcome to the 'special builder' world. Once you get going it does get easier as your skills improve - and they are pretty good now. FWIW watching your journey makes great viewing. Oh, and try and copy some of that triangulated tube structure on the pro car. They've worked out it's needed.

    In fact, the Rally Car is a frame work with a production body mounted to it. It must be made that way for driver safety at speed. My favorite is the 1972 Lancia Stratos. Awesome best rally car ever built. Always fun & interesting to watch your videos.

    another way to add strength in rally and race cars is they filled the frame rails with foam
    i repaired one of the original lj xu1 toranas they raced at bathurst inside the sills and chassis rails were filled with foam to stiffen the body

    My only thought would be, start from the bumper, and working your way back to the car, whatever is on the car side can be welded to what is already on it, but the bumper side appears to have a specific fit

    In addition of what Randy Johnson said, keep your mig gun 45 degree so you can see perfectly your puddle. And avoid surface weld, the one like a worm on the surface... But I'm also impressed of your skills.

    Silly I know, but there are people who bolt down their bench vices. And, Sarah, you need to get an oxy,acetlyn rig. The blue wrench will save many hours of getting broken studs out of blocks. It also makes forming sheet steel much easier.

    Nice work! Well, for the bumper beam, you've got pictures of the part that was put on the WRC Focus. Go from there and try to fabricate something similar. You know how it looks, how it is designed. You've got a welder. Get material and start fabricating! 😃

    Suggest setting up a 6x6 cube in a corner if you can, hang some cheap tarps on two of the "walls" and using that as your grinding area. Or not... grinding crap just tends to get everywhere.

    Fabricobbler mode activated, yup it only has to look like a WRC Focus👍. As I haven't got the bits it's difficult to judge what space you'd need for those bumper spigots. I'd probably look at using the box section Charlie bought as the crash bar and drop some sections down to bolt onto the core support.
