Using a tin foil layer as a protective barrier is an old foam hard coating technique that really works. Protect your foam sculptures and props with cheap and inexpensive aluminum foil before you apply fiberglass resin or hard coatings that can react, melt, or damage your hard work. Using a watered down wallpaper glue and thin aluminum foil could save you money with your project instead of using many of the foam safe epoxy resins and foam coats. You can also apply the aluminum foil to the EPS/polystyrene using a spray glue like spray 77 but I only spray it on he foil and wait a couple minuets to help prevent any melting. You can also use the sticky back or adhesive aluminum air ducting tape. I was able to find it in 2" wide but there are a few larger rolls available online. In this video I show the quick tin foil tip as I continue work on our Masters of the Universe Castle Grayskull jaw-bridge. The Giant size He-Man playset is one of the largest fiberglass and polyester resin projects we have ever worked on. Let's just say the next one will be a little smaller. We have made a lot of fun projects but this one has been one of the most labor intensive one I can remember. It should be cool when it's finished. Now this castle doesn't have any super crazy fine details but I was surprised that the foil doesn't cover the little details I do have. If you are carving a foam prop or sculpture and want to hard coat it with something that melts EPS foam give this method a try.

Hi really good hack, the foil is used on large boat project when making a one off boat of a male mold made out of a variety of materials!
If you leaving the foam in you can just use Elmer’s glue , the old ‘snark’ board boats were mad that way 50/60 years ago!

I've been designing an EPS Foam Kayak similar to the Sawfish Kayak that I've seen on TH-cam. I want to cover the foam with fiberglass instead of canvas and wood glue. The aluminum foil will be a lot lighter.
You can paint polystyrene with aqua water based resin. Or plaster painted on with plaster bandage will give you a nice stone feel. It's just another option. Love what your doing

Beautiful work, and thanks for sharing this technique! I was delighted to see someone addressing this issue because I've run into it so often: one-off creations that I don't want to make a mold for, so I just build the structure out of foam and then figure out a way to apply polyester resin without melting it! I've coasted with plaster before and that's worked okay, but until seeing this I was going to pay someone to lay down truck bedliner on my next project.
It does look time- and labor-intensive to me, especially if you have to do two layers to cover cracks. Were you able to do just one layer and not run into issues with the resin seeping through the cracks?
it is a little more work but I got faster and faster at it. I didn't have any problems cause I overlapped the pcs pretty well.

I am making a small docking port airlock setup around my office door setup using TV packaging in large EPS forms and this looks like an effective way to turn them into steel beams affordably. Having the foil surface might even allow me to just weather and finish on top and keep the metal look from the foil.

This is great stuff. I was building a fiberglass chair with wood frame for side, back and front support. Sculpted a foam mold for the body. I wanted to use fiberglass resin and mat to go over the mold and straight over the frame. Was going to use sticky foil over the styro foam so i can pull the mold out afterwards thinking the resin wouldn’t stick to it. Now I don’t know what to do 😂. Any ideas?

Thank you it was a ton of work but starting to feel good now that we're in the home stretch.
Some of those foil sheets used for sandwiches come with a paper backing and this would be ideal for adhering to the paste. There is also thicker aluminum sheets available as well for industrial packaging. Also, hairdressers use smaller foil sheets for hair coloring that you can order on amazon or get from a beauty supply store. They are 5 x 11 as a standard size.

Thanks for sharing your foil process! I love to see cost saving alternatives for big projects where material costs add up quickly. I'm curious, have you tried using a parting agent like Partall Cover Film? I see that it's used for fiberglass as a mold release but I wonder if it can be used as a sealer.
You know that would be interesting to try. We have a gallon of that we use as mold release so we should give your idea a try to see what happens. Thanks for the feedback.

I would be curious, once this project is done, to see you guys finish out a small piece of foam with this complete process and then give us a demolition demo, to see how durable the finished construction is for those of us who've never done it. This project had inspired me with SEVERAL ideas I'd like to tackle, but some of them might be outside the limits of what this build method could manage.
Just as an example, do you think this could handle outdoor wear and tear? Especially in an area that gets rain?

STO stucco product is meant for putting on styrofoam, not sure of cost, but probabaly cheaper than fiberglass? it might be a good material if you want a stucco looking finish.

I'm guessing this would not work well for high detail pieces, like small recessed lettering on a tombstone epitaph?
I wouldn't bother trying it for that but what I might try is just Dremel my lettering after I fiber glassed the whole tombstone. Then I'd just epoxy the foam letters. That would be one strong tombstone.

Great process, Chris! Have you thought about using a Seam Roller to quickly smooth over the foil? I tried this recently and it removed a lot of the creases quicker than I could with my hands.

There is a mold release, PVA??, greenish in color, if it doesn't attack the foam, would it block the resin?

It doesn't address the dry time issue, but have you considered simple household latex acrylic paint as a barrier coat? I used to work with foam and I feel almost sure we did that once or twice...

So yes and no, if I waited a day yes but not fast enough for me so I started using super77 adhesive spray.
I don’t understand I have built 10 or 15 boats I use foam board for the decks and I build coolers out of the styrofoam I use fiberglass and resin on it and I never put anything on the foam or styrofoam the fiberglass sticks right it no problem
I have used a foam safe resin from the same place I get this standard cheap polyester resin and its such a huge price difference for us. Not sure what you use but it might be one of the safe ones that don't melt the foam.
Elmer wood glue, water and flour wayyyy cheaper.
Is that to do papermache instead of resin and fiberglass?
