That's the first homemade portal boxes ive ever seen and they look awesome. I hope the forty chain is strong enough for the final drive if its not fifty will be. And thats one thing i like about the polaris quads especially the older ones is that the parts are pretty standard size lots of one inch shafts and i think some of the u joints are the same size as power take off (pto) parts
Thanks! I was originally going to use 520 chain as that seemed like the logical choice. I had a problem sourcing the 520 sprockets I wanted but they did have 420 size in stock. I thought about it and I think the chain has less torque transferred through it with the 3-1 gear reduction. The top 12 tooth sprocket is pulling a 36 tooth sprocket. A sprocket is just a lever. Bigger the driven sprocket, the more leverage. Thanks for the info about the Polaris.

@@kartbuilds697 mostly simple things. I’m retired military and was always interested in machining. I made a lot of friends who were, picked there brains a bit, and now bought the biggest gunsmith lathe and mill with a 48” table. I. Love making tools. Ask and I’ll tell you if I can.
If you used meshed gears instead of chain it should be stronger and no worries of the chain breaking. Nice job though. Only video ive seen that shows the building of portal axels.

Why did you use heims on bottom instead of ball joint to match the top?whats holding the lower shaft on the back side?could you explain how your going to seal it up a lil better?
The lower shaft has a small stop welded on the end. Watch video at 8:27 seconds to see it. It’s hard to see it just looks like a bunch of weld. The lower axle and upper cv shaft will have a cover plate over bearing with rtv silicone to seal unit. If I used a lower ball joint I was afraid it would interfere with lower axle cover. i didnt see you using a lathe, did you find tubing that fit the bearings that perfectly ? if so what tubing and bearings? i want to scale up and use on a midsize 4x4 . wonder if industrial chain will take the torque..
I used a lathe. Roller chain with tensioner(designed to take reverse load also) will work. The trick is to size it correctly. To big and it’s extra parasitic drag. Too small and it fails. Mine were one size too small.
Polaris quad. 1995-2000 sportsman 4x4 any displacement. Polaris did change from a 1/4 keyway to a splined fit after the 2nd year. 1994 or 1995. As a side note.
So basically, you used two CV Alex per side, both cut at different points and modified differently. One cut to accept the wheel hub and Hilliard clutch on the bottom, and one keyed to accept the jack shaft sprocket in the top?
Top axle is a hardened cv shaft. I drilled a 3/8 hole using a concrete drill bit to fasten the sprocket. The bottom axle is a 1” gokart axle with 1/4 keyway.

I saw this before .they used to make them on old land rovers . What about if I use a tranferbox chain .. for my rig .would that be stronger ? Cause I went into skf website and I got lost in there 😂😂😂 .

Start with purchasing an inexpensive mig welder and a 4 1/2” grinder. You can build what you dream of.

That is a possibility. I sized my chain one size too small and they eventually broke.
How much did it cost you to build the portals??
Bearings, chain, sprockets,metal, misc. parts- 600$ is just a guess.
