The theory is interesting and fits the dark side of TF2. But the team's treatment of Pyro in the comics is the complete opposite of Meet the Pyro.
In the video, everyone is afraid of him, and in the comics, everyone treats him like a child.
But this childish behavior didn't fit with the moment Pyro became the CEO of Frontier engineering and began to see the world in boring gray tones.
We see that he doesn't show symptoms of PTSD, he's completely capable of complex mental activity, he likes to play with children, as we see with the burning of books in the comics, and the reason he burns everything is because it brings him happiness.
And the idea that he can't breathe is weird because he's faster than the Soldier and the Demoman.
everyone treats him like a child in the comics because everyone gets flanderized in the comics. soldier is just the crazy part, scout is just the dumb part, and it just so happens that the only part of pyro jay pinkerton kept was the pyroland part

I like the theory but there are a few things that kinda disprove it. First of all the pyro's suit is team colored while US Vietnam suits are green but it could always be painted over. Second of all there's a half burnt picture of the pyro seemingly taking off his mask but he could have been doing some sort of weird pose to make it look like he's taking off his mask. But you could also addon to the theory since you could say that mannco could have used pyro as a mindless soldier after the war. They probably made the pyrovision to brainwash pyro and possibly use it as a "therapeutic" way to help the pyro from the war. Though I don't think that the pyro fully merged with his suit I do think that he got seriously harmed either mentally and physically to where he couldn't fight in the war. The pyrovision goggles were an early prototype of the pyro's mask since it says optical mask. The same mask that pyro has. They just turned it into goggles and I may be stupid but goggles aren't masks. Tinted windows weren't invented until 1966 and the recruitment of TF2's mercs were around 1964ish the pyro's goggles would have clearly shown his face. I also think the reason that the pyrovision goggles were in early prototype was because it wasn't convincing enough. I know I shouldn't go into the game to explain this but some maps, props, and all the weapons are non pyrovisionified and everything still has aspects of the real world like the map layout and how people in pyrovision aren't winged babies like in the meet the pyro video. The final version of the pyrovision goggles completely distorted reality where his hand movements in his reality doesn't match his hand movement in our reality. Take that scene in meet the pyro where he seals the medic in a burning building. In his vision he just seals the medic in a present for some reason. It cuts to our reality and his hands are in a slightly different spot. He also needed to move his hands a different way to get the axe in between the door handles in our reality. Pyro is being used as a mindless soldier since in his reality he gets rewarded by these bright and happy characters in settings but when he's taken out of the battlefield is when he gets dull and monotone colors. Like in the comics where pyro gets a job and everything around him is blocking and boring even the outside. The only thing that was happy and cheery was the fire. With how cool and pretty the fire looks the pyro would want to make more fires. Which is his job. So I don't think that pyro is fully melted in the suit I think he's just to distracted by everything to take it off. No clue how he'd eat or go to the bathroom but I'm guessing that the canister on his back has something to do with it but it's just a blind guess.
TLDR: the theory is cool also I think the pyro is being controlled by mannco also I regret writing all of this there's also probably a bunch of spelling errors in here

here's some random information that might be usefull for the thieries about pyro [i just love everything fire related so wanna share ig]:
1. technically a flamethrower is a weapon that uses and special liquid for the fire [as shown in the vietnam footage]. It is very dangerous, and with the right mix it would be bearly possible to extinguish the burning surface.
2. in tf2, from both the visuals and how all of the details work it looks like it's definitly a gas based flamethrower, probably propane. This does mean that the temperatures are much less extreme and it technically doesn't even classify as a real flamethrower. [also what elon musk sells is the same, it's just a big lighter]. It would still hurt a lot ofc.
3. Also I'm glad you didn't say that someone shot him in the fuel tank and it exploaded, afaik it doesn't work like that irl, just like throwing a cigarette at a floor wet with petrol wouldn't make it burn [it can, but you'll probably need to like, put a lighter there for half a second. doesn't mean you should smoke at a petrol station ofc].
4. there is no way currently, to protect yourself from the fire in combat that well. The heat [esp when the suit is soaked with petrol or napalm] will still get through. So maybe pyro wouldn't burn, but the heat of the fire would probably still get through.
5. there is an engineer domination like that goes smth like "didn't yo mamma teach you not to play with fire". One of the pyro-to-engineer domination lines sounds as if pyro is trying to replicate this phrase, possibly mocking engineer. There is also one where they try to say "get on the point maggots" or smth like that.
6. little unrelated fun fact: real gasmasks have special little tubes used for drinking, if you have a special millitary flask you could just put a little tube from the mask and drink from the flask without taking the mask off. Also if you try to speak in a gasmask that doesn't have a special speaking element, you will just mumble no matter what, so it's not that pyro has some speach problem.
7. when pyro is set on fire, I can't hear "fire" there, for me it sounds more like screams of excitment.
My modification of this theory is that, he didn't melt with the suit, but he could've been set on fire for sure. And now maybe bc of the shame he just doesn't want to show his body [which is understandable]. The insanity and dellusions might still be there.
Also for some reason I'm always annoyed when people say that the gasmask causes the hallucinations. why? pyrovision goggles are just a gameplay element that let you see like pyro, that doesn't mean he's a normal person just with the special glasses.

Small ramble of my own, but Pyro's always been my favourite out of the mercs (And the one i main), and although i prefer the idea of him just being a messed up person who the Admin hired for their general unknowingness; the idea of her being merged with or melted into the suit is also really neat.
I also absolutely love the idea you said that -- despite his affinity to fire -- she fears the flame if turned against her. Absolutely incorporating that into my belief system
Id like to think that maybe its the cause of what made them into an insane pyromaniac, deformed them to point that he never shows his face, never speaks in a way that more than one person can understand. But not unlike an addict and their substance of choice, its also what keeps her going.

4:57 | Asbestos is a brittle material, occurring in nature as a mineral. It can be incorporated into the suit as it is described as "asbestos *lined*" as in "his pockets were *lined* with money" to describe being filled with money. The suit would be partially made of asbestos, but could still be made of rubber for mobility purposes. The chance of asbestos related breathing problems is not out of question because Pyro in his line of work is experiencing damage to himself and his suit.
I like the theory, creative and open to some arg that will save Team Fortress 2 or something. You do make a few errors though you do correct yourself on some of it, and maybe asbestos could be used as a suit, and I might be wrong. You're on the track to some sort of success or at the very least a large following.

You know what does cause insanity and severe hallucination? Carbon dioxide poisoning 😃. Pyro isnt some war torn veteran, his abestos suit and his god awful air filter make it where he can barely breath, making him get almost no oxygen. He breathes in his own carbon dioxide, recycling his breath, causing him to have severe hallucinations and go insane after long enough.

I have always thought that pyro just.... wasnt a real person and behind the mask was just the essence of fire. In my head, pyro is the physical embodiment of fire and burns everyone who touches them.

To add onto this theory! His hallucinations could be because of Hypoxia and his reasoning for hallucinating all these rainbow and sunshine scenarios is because of the PTSD that he incurred during the Vietnam war. Deep down he probably wanted to help everyone. Not hurt them, thus his hallucinations make the world he wants to live, on top of the world he is actually living in. If that makes much sense. (I know this is basically what you said! But I don't know, I felt the need to word it out.)

My personal headcanon is that pyro is actually aware of what he's actually doing since maybe he wore the pyrovision goggles voluntarily long time ago as some kind of prototype, to protect his sanity from violence. Which, considering his job and how often he had to wear them, instead hit him like an escapism or drugs and he stopped taking them off completely. So subconsciously, he knows none of it is real but he got so used to it that there's no need to return to the real world at this point. So he kind of a psychopath, but also somewhat deprived and a "demoman" type of severe addict

You are right with this theory, but at this point, the third person of the pyro is really a mystery because the tf2 team was both hilarious and dark. So it could be the craziest/dumbest thing ever behind that mask or something close to your idea.
I think Pyro is no one, and everyone can "create" its own pyro (and it's story). But beside that, one of my favorite theory, is that the pyro is a female soldier (unknow country, maybe french since it's voiced by the spy's VA, so why not) that became crazy due to a shockshell. OR be fooled by Hale with "hallucination goggles" made by ManCo. i like both

I remember someone mentioning that Pyroland could also be a hallucination from the medigun. In the game when you get ubered as pyro you see Pyroland. Now i haven't played the game yet, so don't quote me on that. Each one of the mercs has gone through some sorta chemical or magical event, which would probably leave the mediguns effects, like hallucination, obsolete. I could be completely wrong, but hey, it's a fun thought!

you missed one big detail, and that is that we are talking about the universe where Abraham Lincoln died while trying to to rocket jump up the storage because stairs where not invented yet
The fact that 3rd degree burns can cause clothing to fuse with the skin makes this theory kind of believable. The USA also used flamethrowers in World War Two a lot so pyro could have been fighting in that war instead. Plus the fact that sometimes people with severe trauma revert back to a child like state mentally could explain pyro’s childish behavior. Maybe the reason why we know nothing about pyro is because they were presumed dead and all information was lost and since they never took off the suit they became unknown, a dead man walking. They were probably wandering around in the wild for a long time eventually going mad from no contact with anyone and the only thing keeping them alive was warmth from a fire that they would make which might’ve caused them to develop pyromania by associating it with safety and security. The security part was probably from using the fire to protect themselves against danger. The hallucinations could be a mixture of ptsd, schizophrenia, trauma and their mask. If pyro fused with their suit that would mean that the mask would have fused to their head but the glass in the masks goggles would not have melted because glass requires extremely high heat to melt and that heat would kill a person so that would mean that the goggles would not have fused with the skin so who says that the glass could have been cut out and replaced with something that would amplify the hallucinations to the point where reality and hallucinations blur and then become one and since the trauma would have caused pyro’s mind to revert back to a childish state they saw things that a child would see the world as which would have been amplified to the point where it became reality for them

i have a theory for why pyros visions look like what they look like according to the meet the pyro video, you know how when you hear really bad news your brain tries to force you to believe its not true, well i think pyro has something similar. i think the reason why he sees happiness and lollipops and rainbows and stuff instead of people burning alive is because he has trauma from battle so whenever he fights his mind is constantly thinking of new funny things for him to imagine so he doesnt feel horrible when battling.

Honestly, with Pyro, I kinda like to think that Piemations' logic is the correct one. I mean, Pyrovision Goggles exist, meaning that it's not outside the realm of possibility that Pyro just constantly has them on and can't take them off. They literally just took some person, offered them a job, and they were provided their mask with goggles already on. Still, this is an interesting explanation for them!

On the Vietnam veteran theory it wasn’t uncommon for hallucinogens to be taken by soldiers in vietnam Though it was later in the war something like that could explain it’s hallucinations and that mixing with the horrors of its weapon could make the brain yearn for some kinda of disconnect (that or those goggles he always has)

now, i rarely played tf2. i played it like once with like two of my friends once. and i had watched the meet the pyro video, and i remember someone or one of the game devs did say that pyros mask was made by MannCo or however u spell it (im a dumbass) and MannCo made it look so it wasnt actually bad when pyro looked through the mask.
Creature pyro is interesting, but the thought of him being a normal ass dude is way funnier. Like he's an introvert, and the team knew nothing about him, so they started making wacky ass theories about him as a joke and pyro just decides to run with it

now i think about it this is a good theory for him i mean during vietnam men would cut themselves to get out of combat and many could have burned themselves to get out, but pyro was broken by a war witch served no purpose other than destroying communism(which i know communism is bad fuck communism) but it was also a war of greed.
Also i think pyro has a prosthetic leg as you can see in meet the pyro a blu sniper grabs pyros leg and sees pyro but he just grabs a metal peice and looks up so pyro probaly burnt his leg off or had to amputate it its possibly his other leg has no toes maybe all of them are melted pyro is always high alert cant sleep cant rest
adding onto the theory, pyrovision could have been made with the intent of therapy and coping with mental issues such as ptsd. it would make sense for pyro to be so attached to these goggles, especially after such a traumatic event

My personal theory I had for the longest time
not really a head canon
was that Pyro was a British Man, maybe a Soldier apart of the British Army, who was heavily scarred both physically and mentally by either just Fire or White Phosphorous and later got sealed in his suit
after being in that suit for so long he started developing a form of schizophrenia that was depicted in Meet The Pyro
which in turn made him slowly start to become a bit gay (not like homo gay, more like childish spongebob-like gay)
his mental deterioration caused by fire also started to give him a massive fascination with fire which is why he's a Pyromaniac
The reason why I think he's British is because of his depiction in Killing Floor 1 and the cosmetics Vintage Merrywhether, Whiskered Gentleman, and Attendant which are stereotypically British
Not to mention the Foster's Facade and Stockbroker's Scarf
