    I followed your instructions step by step tonight. Everything was exactly as you explained. The door had fallen down, leaves were restricting the fan. The job took 30 minutes thanks to your instructions. Now we have full air. Flow from the hvac.

    Jackpot! This is the exact fix i was looking for. Had it for few years now. But today my daughter was seated at the front seat and was complaining about the smell coming from the outside. I'll fix it for sure over the weekend. My initial thought was to remove the middle front black plastic cover around the radio unit. With this i don't have to experiment and would be able to fix the problem right on. Many thanks Sir!

    Thanks...this helped me solve a problem I've had for several years! I used cable ties through the front "grill" of this area to position the thing to block the fresh air vent. I can always open the window a bit if I want to use outside air.

    Thank you for the vid, my 05 Ex is doing this exact same thing. other than removing the entire dash your solution is a good quick way to get air circulation going again, I am going to try to remove the screws and split the air box and just remove the door and seal it up from under the hood for summer. If I want fresh air I will roll down a window. Ford engineers must have been on vacation when this unit was designed. I have a string for my heat actuator, foam block for the vent/ defrost actuator, and now will only have cabin air. stuff keeps breaking and I keep fixin it. I refuse to spend money, it will be duct tape bailing wire and Popsicle sticks

    Thanks Dude! You saved me mucho pesos. I couldn't get a screw in mine so I drilled a couple of holes through the flap and took some wire and tied it to the screen at the fresh air inlet. Thanks again man.

    Thank you for posting. I got my fingers in the small square inlet holes above the blower and could feel that my recirculation door had fallen.

    I used this video over a year ago to find my problem. I took needle nose pliers and was able to snatch the door out without cutting anything, but last winter SUCKED.
    So gotta find something to place inside like you did lol

    Sure enough, I had very little air flow - even with the fan turned all the way up. I removed the glove-door to make sure the 'vacuum' actuators were moving properly, which they were. So then I removed the blower fan. Mice had chewed through that cheap plastic screen and shoved bits of Kleenex and paper towels up in there! And that plastic door definitely had fallen down, loose! What a freaking mess, lol. Thanks for your video!

    Thanks Jesus Jumper, I completed it in 3 hours. The hardest part was getting the screws in. Try securing the top and bottom not the sides and save yourself a lot of hassle by using the 12" extension on a drill and a 1/4" chuck with zip screws, as he recommends. Also, I used a straight hacksaw blade with a handle at one end ("punch saw" $5 at Menards) to cut the plastic out that worked extremely well. I cut straight down to the seam so it's not necessary to do the horizontal cut at the bottom. Lastly, I used some gorilla tape to hold the cut out piece back in place when I was done.

      I wove cable ties through the grill on the back, one loop, loose (tied two ties together) on the right, one on the left. Slipped the panel through them (because they were loose I was able to do this) and then cinched them up and clipped the excess. Worked really well and was quick.

    You can take the door out and pull the actuator to get broken arm off, drill holes and use #8 screw to fix it the right way, takes time and patience but can be fixed right without removing dash

    We must have the exact same truck LoL. My '05 had this issue. Couldn't believe how much crap I had to vacuum out of there.

    I don’t think my door is down, must have different problem. Was using AC today on a hot day and i heard this large gush of air come out of passenger side center panel , next to where your left calf would be I think. Then the cool air completely disappeared and became hot. Any ideas? Trying to figure out if I should attempt to open side of center panel.

      Well you can either check the actuator which is located next to that door and see if the line that connects to the actuator did not fall off or you can stick your fingers inside that cage and feel on top of the blower motor to make sure that door is not laying on top of the blower motor and if it is then you're going to have to do exactly what this man did in this video and put the door back in place

    Thanks !! After I cut a rectangle opening I place a home made air filter with a plastic screen on it. And YES I place a screw to seal that air vent. 160 K and blowing Artic cold air!!! . The air filter is washable ,

    I got a Ford Explorer 2005. And have similar air flow problems. Haven't done any work on it yet. And is there a "Removable" filter element?? Confused? And excellent d.i.y. video when i do this . Thanks.

    Yes I took my apart and I could not find the door it wasn't over the top but there is no door in there

    Now that you have that piece cut out, why not add a filter cartridge inside the opening and lay it on top of the blower screen. Once cut to fit you basically have made your own cabin filter.

    Hi James, Great video and thank you so much for posting. I was having an airflow problem and after research found your video. After feeling around in the grate, I have the same issue, the door is on the fan blower. I have a question. If you block off the outside air as in the video, does that limit the temperature settings for heat? Meaning if I do this and then adjust the temperature knob to a blend of heat and cool do i only get heat with the AC off? I hope that makes sense. I was thinking the blend door got the cool air from outside.

    James. You were right on with this problem. I have the same problem. But. I'm missing the lever. Do you know how I can purchase just the lever. I had work done to my truck and now the blend door lever is missing causing cold air to rush in

    I bet you can screw something to that door like a thin piece if flat stock and bend it, pop glove box open and open and close that door with a clip of some sort threw the grill vent, better than screw vent CLOSED permanent now. just spend extra time maybe a half hour so summer you can do what you need and winter you can do what you need to door. hope thats a better help, i own 1 and here mine making and when i wash my windshield thats all i smell inside so i thought maybe a leak since i call these FORD EXPLORER'S should be a ton more recalls on these junks but its nice and should be for the LIMITED edition AWD V8 4.6L, I'm always replacing something

    That outside air just let stink and dirt into the car. I always prefer cabin air anyway especially when we drive past the packing plant.

      Explorers don't have cabin air filters.

    just found your video. i currently have very little air flow for AC/heat. i think this will solve my problem. do you think it necessary to screw the door to the top to close it off?> or do you think i will be okay if i just remove it and throw it away?

      No you do not want to throw it away. If you do not block off some of the opening you will let 100% outside air into the cab of the vehicle. If you are in a cold climate, the heater would seem to be cooler and in a hot climate, warmer. Make sense?

      thanks for the reply. Yes, i live in indiana. we get all 4 seasons. Hot in the summer and cold in the winter. i will plan to leave the door screwed in. does that prevent me from changing the tempature? so i assume it will always be max cold and max hot.

      to allow some outside air in. That's what I did.

    Recycling the inside air will cause depressurizing the interior. Exhaust gas can seep in, and during the winter, the increased humidity will fog up your windows.
