    Pro tip - after the foil layer, coat it in a duct tape layer. It's how cosplayers make templates.
    Step 1 wrap in foil or cling film, step 2 wrap in an even layer of duct tape, step 3 leave markers/numbers so you know which piece is which... then cut it all out.

    Those lines are called, "flutes". Gothic German armor uses loads of fluting in their construction. The fluting adds much more strength to metal, that, and combined with forging/hardening techniques made their armor very strong.
    Fluting also has the bonus of looking nice and decorative as well!

      Similar things in the roman galeia, its designed to crumple though. Not meant to strengthen but to absorb the hit from blunt damage

    Oh boi sheet metal working is way different from forging steel bars... It's extremely complex, but so interesting! If you really want to get into the good stuff, make custom steel sheet anvils and tools, and start shaping complex shapes such as a calf for a leg protection

    I'm sure someone has already mentioned this, but after you wrap the boot in tin foil, you're then supposed to cover all the foil in Duct Tape. It's much easier to get blueprint/templates that way. That's a fairly common trick in cosplay armor crafting.

      The FEIME did studies on how well the foil hats stop mind reading.
      Turns out, Not at all. They actually act similarly to a satellite dish and concentrate the microwaves allowing even weak readers to be effectively used.
      What you want is an armadillo helmet.

    I've got so used to seeing makers on TH-cam cut shapes out of sheet metal with a plasma or laser cutter. It's nice to see someone using a good-old hand-held grinder.

    The cosplayer trick of making patterns is to first wrap it in gleanfilm,then put some heavy tape (usually they use that grey tape, here we call it Jesus tape) and then you can just cut it apart with you getting the pattern. I think Kamuicosplay shows it in couple of her videos if you still need it in the future.

    Hi Alec, here is a little Pro Tipp from Adam Savage when you want to make more templates: Cover the thing in Cling Film Wrap and then in tape, you can draw on it and cut it apart easily without the issues you had with the foil.

    Alec. I have to admit something to you. Hopefully you see this. About 4 years ago roughly I came across your channel and have been a fan ever since. I have been trying to find a career for the past 15 years but haven't figured out what I want to do. I tried welding as a job. Nope. Carpentry. Nope. Sales. Nope. Food. Nope. I have done cellphone repair for the past 13 years and I hate it now. It was fun at first but having to deal with customers is not for me. But you started working on jewelry and I realized that its kind of right up my alley. I love precious metals, I like working with my hands, I dont like dealing with customers in a retail sense, and I dont like hot shops (well I dont want it as a career) but I realized being a jeweler is my type of work. So I applied and I have a job now. I finally get to leave my dead end retail/repair job and you are one to thank for it. Hopefully this works out but either way I am excited to try it.

    You should try a hot cut or cold cut with a chisel instead of grinding them out. As a welder I rarely get to cold chisel steel to cut it as I don't have access to anvils or huge vises, and hot cutting is a waste of acetylene since I don't have a forge. Being a blacksmith, chisel cutting is far easier for you, wastes less, and more importantly is way more manageable than trying to cut curves with a cutoff disk

    I armour smithing is in your future, I recommend making a couple of different sized leather sand bags, they are what panel beaters and tin/silver smiths use for a lot of shaping.

    Alec you little nimbus! You wrap you're object in aluminium foil to protect it from the layer of DUCT TAPE you mark on, that's how you can cut and flatten it w/o any hiccups

    If you're going to do more of this sort of thing, may I suggest a nibbler? Auto body guys who do custom body work have been using them for ages. Faster and a lot less fuss than grinding or cutting with a plasma torch.

    A lot of cosplayers will use packing tape or masking tape over the barrier/foil layer so it will hold its shape. Also, makes that layer a bit thicker and closer to your desired material thickness.

    I've made a few things out of sheet metal, you should have made your design out of heavy card stock like cereal boxes, or really heavy poster board first. You can make it out of cardboard then transfer it to steel and make the exact thing out of steel

    Instead of tinfoil in the beginning, use plastic wrap and paper tape. It holds itself together and can be drawn on and cut up easily. That's how people make small scale clothing for, say, dolls in art projects.

    I think that if you were to make the sabatons again, you might want to not have steel on the back of your leg, and instead go with straps. It would simplify the build, be reflective of actual sabatons used in combat (since most strikes will be aimed at the front rather than the rear due to one generally facing the threat), reduce the weights overall (not that that seemed to be an issue, but when you're wearing a full suit of armor it can be), and be just as protective against common hazards in the shop. Just my thoughts on the matter.

    you should wrap the aliminium in tape when you make patterns it prevent the foil from falling apart

    Hey Alec, next time use cling film that's then covered in a layer of ductape, much easier than tinfoil, easier to draw on, and cut, and lat out
