    Keith,
    Thanks for videoing the "soup to nuts" process of making a flat belt pulley. You did a good job explaining pattern making and core box function, and I like the segment on making the broach bushing and mandrel. Sorry I didn't see it sooner, but only recently found myself with enough time to view the whole series.

    I used to love urea formaldehyde glue for timber patterns and a lot of mine were shaped exclusively using hand tools such as my trusty spokeshaves and gouges.

    Heat it, put in a vice squeeze that void out and weld out side,cool , then inside. Knurled or smooth? 🙃
    Apron? Where will you put thingamabobs?

    Lots of table saws have rip fences which aren't all that square - especially mid to low range contractor type saws.
    I set my miter gage with respect to the saw blade - also a slightly tricky proposition - for my best shot at getting the angle right.
    Then, like you did, I'll cut a test piece to make sure that I'm getting the angle really right...

    Talk about white glue, another good use for it is securing and sealing old advertising labels like the ones I run across in clock repair. Pour a small puddle of it in an old plastic dip container or any 3" bowl, then mix in warm water until it just starts to get like thin paint. With a 1" fan brush soak the paper good until it is saturated, this may take several applications, not only does this adhere the paper to your project but when it dries it also seals the paper, and it dries clear not dark like store bought products. Remember dab it gently try not to stroke the brush, this usually disturbs the paper. Happy restoring folks.

    I had a question about pattern making. How do you include in the pattern a serial or pattern number into the pattern? .Hope I am making sense...-David

    What brand table saw is that? Looks like an old Rockwell

      It is a Delta Unisaw. Of course, for a period of time, Delta was owned by Rockwell so many are badged Rockwell instead of Delta.

      I see. I happened to visit that Opel factory in Hungary, and I saw that they don't work anymore manually, they use CNC or 3 D printing for making motor parts.

      ***** I own a CNC machine, and we'd do this thing manually anyway. Way too much time to set up a one-off.

    Regarding the problem at 15:49 with the pieces not fitting together... It will never be perfect, and if it is today, it won't be tomorrow when the humidity changes #omggeorgia. Another solution is to glue them up, but don't glue them up completely - make it so you end up with 2 3-section halves. Then run the disappointing edges through a jointer. Now they will meet perfectly.

    On the 30-60-90 triangle cutting...if you cut one end on the table saw, flip the board lengthwise & cut the other end; then go to the chop saw and cut off both ends. You will save a lot of mileage. Oh yeah and time. Also if you have several boards in process simultaneously, more time is saved.

    FYI. It was not assembled incorrectly. Taper keys are a very common way of fixing sprockets etc to shafting, no set screws are used. The practice was even more common before cheap hardware but is still used on new equipment.

    In KY, clear pine is more expensive than red or white oak, last I checked.

    Mahogany was used extensively because it was very durable and rot resistant as green sand is kept damp. Cherry is the most stable of the hardwoods available in the USA. It expands and contracts the least across the grain due to humidity and therefore was used for wooden clock wheels in the early 1800s.

    When making the 2nd group of half "disks", it would be faster to make them like the first group, but glued into full disks, then cut in half on bandsaw between the joins. Less cutting, fewer small parts. :)

    Hey! what's with the disparaging comments about carpenters?
    I'll share a carpenters tip nonetheless. If you will take some of your spray adhesive and put sandpaper on your miter gauge, Your pieces won't slip and you'll have precise miters the first time.

    I didn’t know tha you could put that much stupid in one person that canes to be a professional; first of he had bust a pulley because he didn’t know wha a give key was and how to work them; and second he could use the busted pulley as a pattern
